Remove/install engine with transmission - AR01.10-P-2401EHV

REMOVINGINSTALLING Remove/install     
DANGER Risk of explosion  caused by fuel igniting, risk of poisoning caused by inhaling and swallowing fuel as well as risk of injury to eyes and skin caused by contact with fuel. No fires, sparks, open flames or smoking. Pour fuels into suitable and appropriately marked containers only.
Wear protective clothing when handling fuel.

DANGER Risk of death  when touching components on vehicles with high-voltage on-board electrical system Do not touch components and open lines of the high-voltage on-board electrical system. Persons who wear electronic implants (e.g. cardiac pacemakers), must not  carry out any work on high-voltage on-board electrical systems. AS54.00-Z-0001-01A
DANGER Risk of injury  to skin and eyes suffering scalding from contact with hot coolant spray. Risk of poisoning  from swallowing coolant. Do not open cooling system unless coolant temperature is below 90 °C. Open cap slowly and release the pressure. Do not pour coolant into beverage containers.
Wear protective gloves, protective clothing and safety glasses.

DANGER Risk of death  caused by vehicle slipping or toppling off of the lifting platform. Align vehicle between vehicle lift columns and position the four support plates at the vehicle lift support points specified by the vehicle manufacturer. AS00.00-Z-0010-01A

1 Secure vehicle on vehicle lift   AR00.60-P-0100EWS
2 Remove engine compartment paneling   AR61.20-P-1105EW
3 Remove front flexible coupling on transmission   AR41.10-P-0050EW
IMPORTANT Flexible coupling remains on propeller shaft.
4 Turn front wheels to straight-ahead position and secure steering wheel with holding device NOTES The steering wheel must not be turned when the steering coupling is removed. The clock spring contact may be destroyed otherwise.

6 Drain coolant at radiator   AR20.00-P-1142EL
7 Remove ground line on on-board electrical system battery   AR54.10-P-0003EW
8 Remove resonance intake manifold (1)   AR09.20-P-1961EL
9 Remove air filter housing (2) with intake air duct (3) TORQUE SPECIFICATION Bolt, air filter to cylinder head cover *BA09.10-P-1001-01M 
TORQUE SPECIFICATION Bolt, air filter to air intake pipe support brace *BA09.10-P-1002-01M 
10 Remove ME-SFI [ME] control unit (N3/10)   AR07.08-P-7008EL
11 Disconnect electrical connection from electric vacuum pump   AR43.05-P-0001EHV
12 Remove electrical lines (24) from front prefuse box (F32)    
13 Unclip coolant expansion reservoir (4) from major assembly partition wall    
14 Disconnect electrical connection (29)    
15 Remove seal (5) in the area of the high-voltage line (6)    
16 Remove holder (7) for the high-voltage line (6) from suspension strut tower    
17 Remove retaining clamp (8) from high-voltage line bracket (6)    
18 Expose high-voltage lines (6) and lay on engine    
19 Remove bracket (9) for high-voltage line (10) from electrical refrigerant compressor (A9/5)    
20 Disconnect high voltage plug (11) from electrical A/C compressor (A9/5)    
21 Drain engine oil and catch in a suitable container    
REFER TO MAINTENANCE AP18.00-P-0101CWZ
22 Disconnect electrical connection (12) from electrical A/C compressor (A9/5)    
23 Remove screw/bolts (13), place electrical A/C compressor (A9/5) with attached refrigerant lines to one side and secure against falling down NOTES Do not deform refrigerant lines in the area of the refrigerant lines.
Leaks can occur in the system otherwise.
INSTALLATION IMPORTANT Ensure that transmission fluid lines (14) are seated correctly.
 
TORQUE SPECIFICATION Bolt, refrigerant compressor to timing case/crankcase/engine support *BA83.55-P-1001-01M 
24 Remove heat shield (15) from transmission and disconnect electrical connection for transmission control    
25 Remove ground line (16) from transmission TORQUE SPECIFICATION Bolt, ground strap to transmission *BA15.10-P-1002-05C 
26 Disconnect electrical connections on left or right oxygen sensors and expose feed lines   AR07.52-P-5303EL
27 Remove CATs (17) from the manifolds and brackets on the transmission   AR49.10-P-7100EL
28 Remove lower steering coupling from steering   AR46.10-P-8000EW
IMPORTANT The steering coupling remains on the rack-and-pinion steering.
29 Lift transmission with transmission jack and transmission plate IMPORTANT Raise the transmission using the transmission jack and transmission plate until the rear engine mount is relieved.

30 Remove rear engine crossmember and engine mount   AR22.10-P-1180CW
31 Install rear engine crossmember again without engine mount   AR22.10-P-1180CW
IMPORTANT Screw in the engine crossmember screw/bolts on the vehicle frame all the way; do not tighten using a torque.
32 Lower transmission and let it rest on the rear engine crossmember    
33 Remove transmission fluid lines (14) at the connecting point from the cooler   AR27.10-P-0501-03CW
IMPORTANT Seal openings using SPECIAL TOOL stop plugs.

34 Detach coolant hose (18) at cooler and coolant pump and set aside in the engine compartment   AR09.41-P-1311-01AL
IMPORTANT Check coolant hose (18) and hose clamp for damage; replace if necessary.
35 Detach coolant hose (19) at cooler and thermostat housing and set aside in the engine compartment   AR09.41-P-1311-01AL
IMPORTANT Check coolant hose (19) and hose clamp for damage; replace if necessary.
36 Remove coolant hoses (20, 21) on the engine side INSTALLATION IMPORTANT Check coolant hoses (20, 21) and clamps for damage; replace if necessary.

37 Remove coolant hose from power electronics control unit to the cooler on the engine side INSTALLATION IMPORTANT Check coolant hose and clamp for damage; replace if necessary.

38 Remove coolant line (28) to heating cooler at bulkhead INSTALLATION IMPORTANT Check coolant line for damage; install new if necessary.  
39 Remove heat shields from engine mounts   AR22.10-P-1260EL
40 Remove seal (30) from bulkhead (28)    
41 Remove vacuum line (22) and electrical line (23) from the bulkhead (28) and set aside    
42 Remove electrical lines (24) from the bulkhead (28) and lay on the engine    
43 Remove fan unit (25)   AR20.40-P-5050EL
44 Mount protective plate on radiator

45 Relieve fuel pressure through service valve   AR07.03-P-1460-01VA
TORQUE SPECIFICATION Cap on service connection *BA07.03-P-1007-01D

46 Close off fuel line (26) to connecting point (27) IMPORTANT Seal openings using SPECIAL TOOL stop plugs.

47 Mount adaptation, engine lifting gear and boom crane on engine and raise engine a little IMPORTANT Only raise engine sufficiently that the engine mounts are not under tension.

48 Remove screw/bolts for engine supports on engine mounts   AR22.10-P-1260EL
49 Lift out engine together with transmission NOTES The engine must not lie on the bulkhead (28).
Damage can occur to lines and detachable parts otherwise.
 
50 Install in the reverse order    
51 Check cooling system for leaktightness   AR20.00-P-1010EL
52 Read out fault memory using STAR DIAGNOSIS; clear if necessary.

53 Check transmission oil level and correct if necessary   AR27.00-P-0270EH
DANGER Risk of accident  from vehicle starting off by itself when engine running. Risk of injury  (bruises and burns) resulting from working on the engine while it is being started or when it is running. Secure vehicle to prevent it from starting off by itself. Wear closed and snug-fitting work clothes. Do not touch hot or rotating parts. AS00.00-Z-0005-01A
54 Perform an engine test run; in doing so check engine for proper operation and leaktightness
