Removal Procedure

  1. Remove the engine sight shield. Engine Sight Shield Replacement .
  2. Disconnect the battery negative cable. Battery Negative Cable Disconnection and Connection
  3. Dash Upper Extension Panel Opening Cover - Remove - Dash Upper Extension Panel Opening Cover Replacement
  4. Diesel Fuel Separator - Remove - Diesel Fuel Separator Replacement
  5. Fig 1: Identifying Electrical Connectors, Bolts And Retainers

    Disconnect the electrical connector:

    1. Fuel Injector (8) [4x]
    2. Mass Airflow Sensor (11)
    3. Camshaft Position Sensor (12)
  6. Engine Wiring Harness Conduit Bolt (7) - Remove [2x]
  7. Engine Wiring Harness Retainer (6, 10) - Unclip [7x]

    Power Brake Booster Vacuum Pipe (1) - Disconnect - Plastic Collar Quick Connect Fitting Service

    Charge Air Cooler Outlet Air Hose Retainer Spring - Loosen

  10. Charge Air Cooler Outlet Air Hose (3) @ Throttle Body Assembly (2) - Disconnect

    Disconnect the electrical connector:

    1. Exhaust Gas Recirculation Valve (6)
    2. Exhaust Gas Recirculation Vacuum Regulator Solenoid Valve (5)
    3. Exhaust Pressure Differential Sensor (4)
    4. Throttle Body (1)
  12. Engine Wiring Harness Clip (3) - Unclip
  13. Engine Wiring Harness (2) - Position aside

    Exhaust Temperature Sensor Electrical Connector (2) - Disconnect

  15. Engine Wiring Harness Retainer (1) - Unclip

    Unclip the charge air bypass valve vacuum hose (2) from the retainer (1).

  17. Engine Wiring Harness Clip (3) - Unclip

    Exhaust Gas Recirculation Cooler Temperature Sensor Electrical Connector (1) - Disconnect

    Exhaust Gas Recirculation Cooler Outlet Pipe Bolt (1, 4) - Remove [4x]

  20. Exhaust Gas Recirculation Cooler Outlet Pipe (5) - Remove
  21. Remove and DISCARD the gasket. (2, 3) [2x]

    Intake Manifold Brace Bolt (2) - Remove [5x]

  23. Intake Manifold Brace (1) - Remove

    Fuel Injection Fuel Rail Fuel Pressure Sensor Wire Bracket Bolt (4) - Remove [2x]

  25. Fuel Injection Fuel Rail Fuel Pressure Sensor Wire Bracket (1) - Remove
  26. Fuel Injection Fuel Return Pipe Bracket Bolt (3) - Remove [2x]
  27. Fuel Injection Fuel Return Pipe Bracket (2) - Remove

    Loosen the 9 intake manifold bolts in sequence as shown.

    Intake Manifold Bolt (1, 4) - Remove [9x]

  30. Intake Manifold (2) - Remove
  31. Intake Manifold Gasket (3) - Remove and DISCARD
  32. Disassemble the intake manifold. Intake Manifold Disassemble
