Removal and Installation: Removal

WARNING:
- When using high-pressure water or steam cleaning equipment, to avoid the risk of personal injury from flying debris and hot steam:
- Wear appropriate eye protection and protective clothing including gloves and a face shield.
- When using compressed air for cleaning, to avoid the risk of personal injury from flying debris and dirt:
- Do not exceed 207 kPa (2.111 kg/cm 2 , 30 psi).
- Wear appropriate eye protection and protective clothing including gloves.
CAUTION:
To avoid possible engine and system damage or performance issues:
- Brush away all dirt and debris from the area prior to opening any fuel, air intake, exhaust, cooling, aftertreatment or other engine system.
- To avoid contamination, any open engine system ports must be closed immediately with clean care caps or an appropriate covering.
- Do not allow any debris to fall into the engine.
- Do not allow any chemical cleaners to enter the engine or any open systems during the cleaning process.
- Disconnect the battery or batteries. Refer to Battery Disconnect .
- Drain the engine coolant. Refer to Changing Engine Coolant .
- Remove the center heat shield. Refer to Removal and Installation .
- Remove the air duct. Refer to Removal and Installation .
- Remove the coolant reservoir. Refer to Removal and Installation .
- Disconnect the air inlet and air outlet hoses from the engine. Refer to Exploded View .
- Disconnect the following harness connectors:
- Intake manifold air temperature sensor. Refer to Exploded View .
- Engine charge-air cooler outlet pressure/temperature sensor. Refer to Exploded View .
- EGR temperature sensor. Refer to Exploded View .
- Exhaust gas pressure sensor. Refer to Exploded View .
- Rotary turbine control valve actuator. Refer to Exploded View .
- EGR bypass valve. Refer to Exploded View .
- EGR valve. Refer to Exploded View .
- Remove the engine oil dipstick tube bolts (A) and (B) and remove the engine oil dipstick tube (1) from the cylinder block.CAUTION:
- Do not reuse the O-ring.
- The engine oil dipstick tube must be removed. Do not attempt to rotate it or move it to the side.
NOTE:- Make sure the rubber O-ring (2) was removed from the cylinder block (C) with the engine oil dipstick tube.
- Access to bolt in the cylinder block may be difficult and is often overlooked. Make certain to remove this bolt to avoid damaging the engine oil dipstick tube.
- Remove the fuel filter housing (stage 2). Refer to Removal and Installation .
- Remove the exhaust pressure sensor tube. Refer to Exploded View .CAUTION:
- Do not reuse the O-ring.
- The exhaust pressure sensor tube must be removed. Do not attempt to rotate it or move it to the side.
- Remove the bolts (A) from the EGR bypass tube (1).CAUTION:
- Do not reuse the gasket.
- Do not reuse bolts.
- Remove the bolts (A) from the EGR valve (1).CAUTION: Do not reuse the gasket.
- Disconnect the rotary turbine control valve linkage from the actuator. Refer to Exploded View .
- Remove the bolts (A) from the water transfer connection (1).CAUTION: Do not reuse the O-rings.
- Remove the bolt (A) holding the air intake connection (1) to the air intake connection bracket (2) on the front cover.NOTE: It is not required to remove the bottom bolt from the air intake connection bracket.
- Remove the EGR bypass valve coolant tube bolt (A) from the front cover.NOTE: It is not required to remove the EGR bypass tube for intake manifold removal, but the tube must be installed separately during the intake manifold assembly installation.

: Idler pulley
- Remove the bolt (A) that secures the air inlet connection to the air intake connection (1).
- Remove the breather tube clamp bolt (A) from the air intake connection (1).
- Remove the intake manifold bolts (A) then remove the intake manifold assembly (1) and intake manifold gaskets (2).WARNING: To avoid the risk of personal injury, use lifting equipment or acquire assistance when lifting components or assemblies that weight more than 23 kg (50 lbs).CAUTION:
- Do not reuse the intake manifold gaskets.
- To avoid possible engine and system damage or performance issues:
- Brush away all dirt and debris from the area prior to opening any fuel, air intake, exhaust, cooling, aftertreatment or other engine system.
- To avoid contamination, any open engine system ports must be closed immediately with clean care caps or an appropriate covering.
- Do not allow any debris to fall into the engine.
- Do not allow any chemical cleaners to enter the engine or any open systems during the cleaning process.
- To avoid possible glow plug corrosion, use compressed air to remove any coolant that may have accumulated at the top of the glow plug.
- Do not bump or crush the glow plug harness connectors when removing intake manifold assembly.
NOTE: When removing the intake manifold assembly, cap all open air handling components with Tool.Tool
