Removing and installing output shaft (front inserted) completely (Cooper ALL4)

Special tools required: 

Attention! 

The recessed nut on the transfer box must be replaced!

In order to avoid hardening during installation, the recessed nut must be screwed in one work step within 10 min.

After the prop shaft has been screwed into the

transfer box (inlay nut), a minimum hardening time of 2 hours must be complied with.

At low temperatures, the hardening time may be longer!

Failure to comply with these instructions may cause serious damage!

Attention! 

In vehicles with automatic transmission, the parking lock must be released, otherwise the prop shaft cannot rotate and the parking lock may be damaged.

A gear must not be engaged for vehicles with manual gearbox.

Preliminary work needed: 

Removal:

Install prop shaft anti-kink protection 2 407 851 between front and rear prop shafts.

Attention! 

The arrows on the prop shaft anti-kink protection must point forward in the driving direction during installation.

Unscrew the screws (1).

To protect the joints, the prop shaft must be supported with a jack.

Loosen screws.

Push the prop shaft towards the front and remove from the rear axle differential.

Attention! 

The twelve-edge flange nut (1) must not be used as counter support. 

Failure to comply with this instruction may result in serious damage to the transfer box. 

Hold recessed nut (2) on transfer box with special tools 33 5 070 and 33 0 080.

Attention! 

The recessed nut on the transfer box is opened by turning the front prop shaft counterclockwise in the driving direction, see the arrow direction. 

If an attempt is made to open the recessed nut clockwise, the recessed nut is automatically screwed further and the recessed collar of the twelve-edge flange nut is greatly damaged.

If the recessed collar of the twelve-edge flange nut was damaged, the prop shaft can no longer be fastened with a new recessed nut and the transfer box must be replaced.

Release the recessed nut by turning the prop shaft counterclockwise in the driving direction with special tool 33 5 070 and 33 0 080.

Remove retaining clip (1) and gasket (2).

Installation:

Installation note: 

Check centering (1).

If necessary, replace damaged CENTERING MOUNT .

Before installing prop shaft:

Clean insert collar (1) on flange nut and gearing on bevel drive pinion (2) of all residues and degrease!

Top up insert collar (1) with grease.

Clean thread (1) of joint hub to remove adhesive residues.

Clean hub teeth (2) and lightly grease.

Attention! 

Thread (1) of joint hub must not be fouled with grease!

Parts: Replace gasket, sunk nut (1) and retaining clip (2).

Insert the recessed nut (1) with seal into the recessed collar of the twelve-edge flange nut.

Mount retaining clip (2).

Attention! 

Observe installation and screw fastening sequence without fail.

Installation sequence: 

  1. Join prop shaft to transfer box
  2. Join prop shaft to rear axle final drive Screw-fastening sequence:
  1. Recessed nut on transfer box
  2. Flexible disc to rear axle final drive
  3. Central mount to body

Mount prop shaft on transfer box.

Screw recessed nut (1) min. 2 thread turns onto prop shaft (2) by hand.

Hold recessed nut (2) on transfer box with special tools 33 5 070 and 33 0 080.

Attention!

Screw front prop shaft in the driving direction clockwise, see the arrow direction, with special tool 33 5 070 and 33 0 080 with recessed nut.

The recessed nut must be screwed into place within 5 min. 

Tightening torque 26 11 1AZ .

Install prop shaft and slide towards rear.

Insert new screws and tighten.

Tightening torque 26 11 2AZ .

Install central mount.

The lugs (1) must point down during installation.

Insert screws and tighten.

Tightening torque 26 11 4AZ .

Remove prop shafts anti-kink protection 2 407 851.

Required follow-up work:
