Remove/install engine 272 with transmission 722 - AR01.10-P-2400VA

REMOVINGINSTALLING Remove/install    
DANGER Risk of death  caused by vehicle slipping or toppling off the lifting platform. Align vehicle between columns of lifting platform and position four support plates at lifting platform support points specified by vehicle manufacturer. -
DANGER Risk of explosion  caused by fuel igniting, risk of poisoning  caused by inhaling and swallowing fuel and risk of injury  to eyes and skin caused by contact with fuel. No fire, sparks, open flames or smoking. Only pour fuels into suitable and appropriately marked containers.
Wear protective clothing when handling fuel.

DANGER Risk of injury  to skin and eyes caused by scalding from contact with hot coolant spray. Risk of poisoning  caused by swallowing coolant. Do not open cooling system unless coolant temperature is below 90°C. Open cap slowly and release the pressure. Do not pour coolant into beverage containers.
Wear protective gloves, protective clothing and safety glasses.

DANGER Risk of explosion  caused by oxyhydrogen gas. Risk of poisoning and caustic burns  caused by swallowing battery acid. Risk of injury  caused by burns to skin and eyes from battery acid or when handling damaged lead-acid batteries No fire, sparks, open flames or smoking.
Wear acid-resistant gloves, clothing and glasses. Only pour battery acid into suitable and appropriately marked containers.

1 Disconnect ground line from battery   AR54.10-P-0003V
NOTES Notes on battery   AH54.10-P-0001-01A
2 Remove air filter housing   AR09.10-P-1150VA
3 Remove fan shroud   AR20.40-P-6800VA
4 Attach guard plate for radiator / condenser    
REFER TO SHOP-MADE TOOLS Guard plate for radiator / condenser   WF58.50-P-0110-01A
5 Remove poly-V belt (1)   AR13.22-P-1202VA
6 Suction off oil out of power steering expansion reservoir (2) SPECIAL TOOL Hand pump Fig 5
7 Detach return line (3) from power steering expansion reservoir (2) TORQUE SPECIFICATION *BA46.30-P-1004-01F 
8 Detach pressure line (4) of power steering from power steering pump by unscrewing the union nut (5) IMPORTANTInstallation:  Replace sealing ring.  
    TORQUE SPECIFICATION *BA46.30-P-1002-01F 
9 Detach lower engine compartment paneling   AR61.20-P-1105V
10 Drain coolant from radiator   AR20.00-P-1142VA
11 Drain engine oil See: ↓  
REFER TO MAINTENANCE   Engine oil and filter change AP18.00-P-0101VA
    IMPORTANTInstallation:  Replace sealing ring.  
    TORQUE SPECIFICATION *BA01.45-P-1001-01M 
    FLUID SPECIFICATION *BF18.00-P-1001-01M 
12 Detach pressure line (4) of power steering from oil pan by unscrewing bolt (6) TORQUE SPECIFICATION *BA01.45-P-1004-01M 
13 Remove coolant compressor (A9) from timing case cover and engine support by unscrewing bolts (7) IMPORTANT Disconnect refrigerant compressor connector (A9x1) and attach refrigerant compressor (A9) with connected pipe system, laterally at bottom of engine compartment.  
    TORQUE SPECIFICATION *BA83.55-P-1001-01M 
14 Remove oil line (8) for automatic transmission from radiator (9) NOTES Seal connections; otherwise, the automatic transmission can get damaged due to contamination.  
    SPECIAL TOOL Set of stop plugs Fig 4
    IMPORTANTInstallation:  Replace sealing ring. Ensure oil line (8) on automatic transmission is fitted correctly to the radiator (9).  
15 Remove retaining clip (10) and detach shift rod (11) at range selector lever (12) IMPORTANTInstallation:  Replace retaining clip (10).  
16 Remove propeller shaft from drive flange of automatic transmission   AR41.10-P-0050-02V
17 Remove rear engine mount IMPORTANT After removing rear engine mount, lower transmission jack and allow automatic transmission to lie on engine crossmember. Telescoping transmission jack 0.5 - 1.0 ton Passenger car transmission platform AR22.10-P-1160VA
DANGER Risk of injury  to skin and eyes caused by handling hot or glowing objects. Detach the exhaust system from the exhaust manifolds by unscrewing the bolts (13) Wear safety gloves, protective clothing and safety glasses, if necessary.
IMPORTANTInstallation:  Clean connecting points of combustion and corrosion residues, replace bolts (13).

    TORQUE SPECIFICATION *BA49.10-P-1001-01N 
19 Remove engine wiring harness to remove engine   AR01.00-P-2410-02VB 
20 Remove vacuum line (14) of purge control valve (Y58/1) from vacuum line (15) of crankcase ventilation system.    
21 Remove vacuum line (16). IMPORTANT To release vacuum line (16) at intake manifold, press in ring at connection (17) and remove the vacuum line (16). AR43.10-P-0355VA
22 Remove coolant hose (18) INSPECT Inspect condition of coolant hose, replace if necessary.  
23 Detach oil line (25) of automatic transmission from radiator (9) NOTES Seal connections; otherwise, the automatic transmission can get damaged due to contamination.  
    SPECIAL TOOL Set of stop plugs Fig 4
    IMPORTANTInstallation:  Replace sealing ring. Ensure that oil line (25) on automatic transmission is fitted correctly to the radiator (9).  
24 Detach coolant hose (19) from coolant pump and pull from bracket (20) INSPECT Inspect condition of coolant hose, replace if necessary.  
25 Detach coolant hose (21) from connection at coolant hose (22) INSPECT Inspect condition of coolant hose, replace if necessary.  
26 Detach coolant hose (22) from partition wall by disengaging securing clamp INSPECT Inspect condition of coolant hose, replace if necessary.  
27 Release fuel pressure through service valve   AR07.03-P-1460-01VA
28 Dismount fuel line (23) from fuel distributor IMPORTANT Collect feathering-out fuel and seal connections.

29 Disconnect both engine mounts from front axle carrier; to do this unscrew bolts (24) TORQUE SPECIFICATION *BA22.10-P-1006-01O 
30 Lift out engine IMPORTANT When lifting out engine ensure that steering coupling is not damaged, no cables and lines are damaged and the engine does not touch the partition wall.
IMPORTANT Slightly raise engine equally at front and rear, pull slightly forward, lower to the rear and lift out.

31 Install in the reverse order    
32 Check oil level in automatic transmission and add oil if necessary   -
33 Fill power steering pump and bleed   AR46.30-P-0010V
DANGER Risk of accident  caused by vehicle starting off by itself when engine is running. Risk of injury  caused by contusions and burns during starting procedure or when working near the engine as it is running Secure vehicle to prevent it from moving by itself.
Wear closed and snug-fitting work clothes.
Do not touch hot or rotating parts.

34 Carry out engine test run INSPECT Check fuel line screw connection (23), oil line connections (8, 25) of automatic transmission, pressure and return line (3, 4) of power steering, connections of coolant hoses (18, 19, 21, 22), exhaust system and oil drain screw for leaks.
