Manual Transmission: Removal

  1. Read out fault memory of EMS control unit. Check stored fault messages. Rectify faults. Clear fault memory. Switch off ignition. Disconnect battery.
  2. Remove cover of EMS control unit. Release clips (1) and lift EMS control unit upwards. See Fig 1. Unlock plug connections outwards (2) and detach in direction of arrow.

  4. Release screws on intake filter housing. Release clamp (2) and remove hose from intake filter housing. See Fig 2. Remove inlet pipe (1) from intake filter housing. See Fig 3. Remove intake filter housing.

  6. Drain gear oil. See MANUAL TRANSMISSION Servicing article.
  7. Remove screws (1) and threaded blind rivets (2) from left wheel arch liner. See Fig 4. Remove liner from wheel arch.

  9. Remove both driven shafts with steering stub carrier. See REMOVING AND INSTALLING/REPLACING LEFT DRIVE SHAFT and REMOVING AND INSTALLING/REPLACING RIGHT DRIVE SHAFT .
  10. Remove throttle assembly. See THROTTLE ASSEMBLY .
  11. Disconnect oxygen sensor connector (1). See Fig 5. Disconnect MAP sensor connector (1). See Fig 6. Remove MAP sensor retaining screws (2) and remove sensor (3). Replace O-ring (4).

  13. Remove impact tubes. See BUMPER BRACKET .
  14. Remove front axle carrier (without wheel alignment). See FRONT SUSPENSION article.
  15. Secure engine in installation position with special tool. See SECURING ENGINE IN INSTALLATION POSITION .
  16. Unclip lines (3) and (4) from holder. Release screws (1) and remove top engine support bracket. See Fig 7.

  18. Release bolts (1) and remove bottom engine carrier bracket. See Fig 8.

  20. Release screws (1). Remove manifold heat shield. See Fig 9.

  22. Lower front wall and fit Special Tools (11 8 401) and (11 8 402). See Fig 10.

  24. Remove shift cables (1) with Special Tool (23 4 010) from ball joints. See Fig 11. Withdraw shift cables from mounting (2) and remove.

  26. Release screws (1). See Fig 12. Remove clutch slave cylinder (2) from transmission.

  28. Detach plug connector (1) of reversing light switch. See Fig 13.

    NOTE: Remove pipes at quick-release couplings.
  30. Release screw (1) on turbocharger inlet and open clamp (2). See Fig 14. Disconnect turbocharger intake pipe (3) from connecting pipes (4). Release pipe of clutch slave cylinder from clips on transmission and push to one side.

  32. Withdraw pressure line of suction pressure sensor from mounting. Release screws (1) and remove mounting (2). See Fig 15.

  34. Release screws (1) and remove endplate (2). See Fig 16.

  36. Release screw (1). See Fig 17. Remove wiring harness for oxygen sensors from clip (2) and remove starter motor heat shield.

  38. Release starter motor connections (1 and 2). See Fig 18. Remove wiring harness from transmission area. Note routing of wiring harness to starter motor.

  40. Release screw (1). See Fig 19. Release screws (2). Remove transmission mounting.

    NOTE: A second person is required to help in removing and installing the transmission.
  42. Lower engine approx. 135 mm. Release transmission bolts. Remove transmission.
