Intake Manifold - INGENIUM I4 2.0L Diesel - High Power (G1915173): Installation

WARNING: This page is about a different variant/trim than selected.
  1. NOTE: This step is only required if previously removed.

    Install the Manifold Absolute Pressure (MAP) sensor.

    Torque  : 5 Nm 

  2. NOTE: This step is only required if previously removed.

    Install the 3 wiring harness brackets onto the intake manifold assembly.

    Torque  : 7 Nm 

  3. NOTE:
    • This step is only required if previously removed.
    • Install a new gasket.

    Install the throttle body assembly.

    Renew Part: Throttle body to intake manifold seal Quantity: 1 . 

    Torque  : 12 Nm 

  4. NOTE: Insert 4mm retaining pin where shown to aid installation.

    Install the actuator flap motor, using a 4mm retaining pin as illustrated to aid installation and tighten the bolts.

    Torque  : 5 Nm 

  5. NOTE: Install a new air intake manifold gasket.

    Install the intake manifold assembly and tighten the 9 bolts in the sequence illustrated.

    Renew Part: Intake manifold gasket Quantity: 1 . 

    Torque  : 12 Nm 

    • Install the fuel pipe support bracket.

      Torque  : 12 Nm 

    • Install the wiring harness and secure onto the bracket with the clip.
  7. Install the intake manifold support bracket.

    Torque  : 12 Nm 

    • Install the air pipe onto the throttle body assembly.
    • Tighten the clamp securing the air pipe between the throttle body assembly and the charge air radiator.
    • Install the glow plug wiring harness and secure with the 3 clips.
    • Connect the 4 electrical connectors onto the glow plugs.
  10. Install the retaining bolt securing the coolant pipe that is connected to the lower thermostat outlet.

    Torque  : 7 Nm 

  11. NOTE: Install a new gasket.

    Install the EGR valve and tighten the 3 bolts to the correct torque. Make sure that the EGR valve gasket is replaced.

    Renew Part: Exhaust gas recirculation gasket Quantity: 1 . 

    Torque 

    EGR valve upper retaining bolts: 12 Nm 

    EGR valve lower retaining bolts: 7 Nm 

  12. NOTE: Install a new gasket.

    Install the exhaust crossover pipe and tighten the 2 bolts.

    Renew Part: Exhaust gas recirculation valve to crossover pipe gasket Quantity: 1 . 

    Torque  : 12 Nm 

  13. NOTE:
    • If equipped.
    • Install a new gasket.
    • Install a new O ring seal.

    Install the EGR pipe between the intake manifold and the EGR valve and tighten the 4 bolts.

    Renew Part: EGR inlet pipe to EGR valve gasket Quantity: 1 . 

    Renew Part: Exhaust gas recirculation pipe to intake manifold O-ring seal Quantity: 1 . 

    Torque 

    EGR pipe to EGR valve bolts: 12 Nm 

    EGR pipe to intake manifold bolts: 7 Nm 

  14. NOTE:
    • Vehicles fitted with high pressure EGR cooler.
    • Install new gaskets.

    Install the high pressure EGR cooler and tighten the 3 bolts. Make sure both EGR cooler gaskets are replaced.

    Renew Part: EGR cooler to cylinder block gasket Quantity: 1 . 

    Renew Part: EGR cooler to EGR valve gasket Quantity: 1 . 

    Torque 

    1. 12 Nm 
    2. 7 Nm 
  15. NOTE: Vehicles fitted with high pressure EGR cooler.

    Install the high pressure EGR cooler pipes.

    Torque 

    EGR pipe to EGR valve retaining bolts: 12 Nm 

  16. NOTE: Vehicles fitted with high pressure EGR cooler.

    Install the high pressure EGR cooler coolant pipes.

  17. NOTE: Vehicles fitted with high pressure EGR cooler.

    Connect the 3 electrical connectors onto the front of the intake manifold.

  18. Install the oil dipstick tube and tighten the bolt.

    Torque  : 7 Nm 

    • Install the air intake wiring loom into the correct position.
    • Secure the wiring loom with the 7 retaining clips.
    • Connect the 5 electrical connectors onto the intake manifold assembly.
  20. Install the fuel lines into the 4 retaining clips.
  21. Connect the 3 fuel lines.
  22. NOTE: If equipped.

    Install the rear cover protecting the high pressure fuel rail and tighten the 2 bolts.

    Torque  : 10 Nm 

  23. Install the left side secondary bulkhead panel.

    Refer to: SECONDARY BULKHEAD LEFT PANEL - INGENIUM I4 2.0L DIESEL

  24. Connect the startup battery ground cable.

    Refer to: STARTUP BATTERY DISCONNECT AND CONNECT

  25. NOTE: Vehicles fitted with high pressure Exhaust Gas Recirculation (EGR) cooler.

    Fill the cooling system.

    Refer to: COOLING SYSTEM PARTIAL DRAINING AND VACUUM FILLING

  26. Install the engine cover.

    Refer to: ENGINE COVER - INGENIUM I4 2.0L DIESEL
