Manifold, Intake: Installation

  1. Clean the gasket sealing surfaces. Refer to ENGINE GASKET SURFACE PREPARATION .
  2. Install a NEW  intake manifold gasket (1, 3).

  3. Install the intake manifold and tighten bolts finger tight.

  4. Using the tightening sequence shown in the illustration, tighten the bolts to 12 N.m (9 ft. lbs.).

    NOTE:

    Fuel tubes are a one time only use and must be replaced anytime they have been removed.

  5. Install the left side fuel rail. Refer to RAIL, FUEL, INSTALLATION .
  6. Attach the fuel injector return line to the top of intake manifold.
  7. Install the NEW  left high pressure fuel tube (11) and tighten the union nuts (10, 12) finger tight:
    • Tighten the union nut (10) to 5 N.m (44 in. lbs.) plus an additional 75 degrees turn.
    • Tighten the union nut (12) to 11 N.m (8 ft. lbs.) plus an additional 75 degrees turn.

  8. Install the fuel injection pump blocker shield. Tighten the bolts to 25 N.m (18 ft. lbs.).
  9. Position and properly route and install the engine wiring harness.
  10. Attach the vacuum brake booster tube to the top of intake manifold.
  11. Connect the EGR solenoid vacuum lines.
  12. Install the upper EGR tube. Refer to TUBE, EXHAUST GAS RECIRCULATION (EGR), INSTALLATION .

  13. Install the EGR air flow control valve (2). Refer to VALVE, EXHAUST GAS RECIRCULATION (EGR) AIRFLOW CONTROL, INSTALLATION .

  14. Be sure the O-ring seal (1) is seated on in the turbocharger outlet flange (2).

  15. Install the turbocharger outlet elbow (1). Tighten the bolts (2) to 10 N.m (89 in. lbs.).

  16. Connect the turbocharger outlet temperature sensor wire harness connector (1).

    NOTE:

    The crossover fuel line is a one time use only. The fuel line must be discarded and a new line must be installed.

  17. Install a NEW  fuel cross over tube (1) and tighten the union nuts to 5 N.m + 75° (44 in. lbs. + 75°).
  18. Install the fuel tube crossover tube clamp bolt (2) and tighten to 11 N.m (8 ft. lbs.).

  19. Install the wiring loom (2) onto the intake manifold. Tighten the ball stud (2) and the bolt (6) to 11 N.m (8 ft. lbs.).

  20. Tighten the Charge Air Cooler (CAC) mounting nut to 25 N.m (18 ft. lbs.).
  21. Install the CAC (2) from the turbocharger to the resonator.
  22. Install the CAC to the resonator.
  23. Install the resonator (3).

    Tighten the CAC mounting nut to 25 N.m (18 ft. lbs.).

  24. Install the engine cover (1).
  25. Connect the negative battery cable.
  26. Start the engine, allow to warm, turn the engine off and inspect for leaks.
