NOTE: During engine repair procedures, cleanliness is extremely important. Any foreign material, including any material created while cleaning gasket surfaces, that enters the oil passages, coolant passages or the oil pan, can cause engine failure.
NOTE: Assembly of the engine requires various inspections/measurements of the engine components. These inspections/measurements will aid in determining if the engine components will require replacement. Refer to the appropriate information in Engine System - General Information .
  1. Record the main bearing code found on the front of the engine block.

  3. Using the data recorded earlier and the Bearing Select Fit Chart, Standard Bearings, determine the required bearing grade for each main bearing.

    • Read the first letter of the engine block main bearing code and the first letter of the crankshaft main bearing code.

    • Read down the column below the engine block main bearing code letter, and across the row next to the crankshaft main bearing code letter, until the 2 intersect. This is the required bearing grade for the No. 1 crankshaft main bearing.

    • As an example, if the engine block code letter is "F" and the crankshaft code letter is "D", the correct bearing grade for this main bearing is a "2".

    • Repeat this process for the remaining 4 main bearings.

  4. If oversize bearings are being used, use the procedure in the previous step and the Bearing Select Fit Chart, Oversize Bearings to determine the required bearing grade for each main bearing.

  5. NOTE: Before assembling the cylinder block, all sealing surfaces must be free of chips, dirt, paint and foreign material. Also, make sure the coolant and oil passages are clear.
    NOTE: Apply clean engine oil to the upper crankshaft bearings prior to installing the crankshaft.

    Install the new upper crankshaft main bearings into the cylinder block.

  7. NOTE: If equipped, assemble the grooved side of the upper crankshaft main bearing thrust washer toward the crankshaft thrust surface.
    NOTE: Apply clean engine oil to the thrust faces of the crankshaft prior to installing the upper crankshaft main bearing thrust washers.

    Push the crankshaft rearward and install the upper crankshaft main bearing thrust washer to the rear of the number 6 bulkhead.

    NOTE: Apply clean engine oil to the thrust faces of the crankshaft prior to installing the upper crankshaft main bearing thrust washer.

    Push the crankshaft forward and install the upper crankshaft thrust washer to the front of the number 6 bulkhead.

  9. NOTE: If equipped, the oil groove on the thrust washer must face toward the crankshaft thrust surface.
    NOTE: To aid in assembly, apply petroleum jelly to the back of the crankshaft thrust washer.

    Install the new lower crankshaft main bearings into the crankshaft main bearing caps. Position the lower crankshaft main bearing thrust washer on the number 6 crankshaft main bearing cap.

  10. NOTE: Apply clean engine oil to the lower crankshaft main bearing thrust washer and to the rear face of number 6 crankshaft main bearing cap.
    NOTE: Apply clean engine oil to the lower crankshaft main bearings.
    NOTE: Lightly lubricate the crankshaft main bearing cap bolt threads and flanges with clean engine oil.

    • Install the 6 crankshaft main bearing caps into the cylinder block.

    • Loosely install the crankshaft main bearing cap bolts.

  13. Tighten the crankshaft main bearing cap bolts.

    Torque: Stage 1: 1 through 12: 30 lb.ft (40 Nm) | Stage 2: 1 through 12: 90 deg. Stage 3: 13 through 24: 22 lb.ft (30 Nm) | Stage 4: 13 through 24: 90 deg.

  14. Check the piston-to-cylinder block and piston ring clearances. Refer to: Specifications .
  15. Assemble the pistons and position the piston ring gaps. Refer to: Piston .
  16. Make sure the dimple in the piston faces the front of the engine.

  17. NOTE: Do not scratch the cylinder walls or crankshaft journals with the connecting rod, or engine damage may occur.
    NOTE: Lubricate the pistons, piston rings, connecting rod bearings and the entire cylinder bores with clean engine oil.

    Using a piston ring compressor, install the piston and connecting rod assembly. Use the General Equipment: Piston Ring Compressor

  18. NOTE: The rod cap installation must keep the same orientation as marked during disassembly or engine damage may occur.
    NOTE: The connecting rod caps are of the "cracked" design and must mate with the connecting rod ends. Excessive bearing clearance will result if not mated correctly.

    • Position the connecting rod caps.

    • Loosely install the new bolts.

  19. Repeat the previous 2 steps for each of the remaining pistons.
  20. Tighten the connecting rod bolts in sequence shown in 2 stages.

    Torque: Stage 1: 32 lb.ft (43 Nm) | Stage 2: 105 deg.

  21. Rotate the crankshaft and repeat the procedure to position each connecting rod at bottom dead center until all bolts are tightened to specification.
  22. Prime the oil pump. Add 2 tablespoons of clean engine oil to the oil pump and rotate the oil pump by hand.
  23. Install the oil pump and the bolts.

    Torque: 89 lb.in (10 Nm)

  25. NOTE: Make sure the O-ring is in place and not damaged. A missing or damaged O-ring can cause foam in the lubrication system, low oil pressure and severe engine damage.
    NOTE: Clean and inspect the mating surfaces and install a new O-ring. Lubricate the O-ring with clean engine oil prior to installation.

    Lubricate with clean engine oil and install the new O-ring seal, install the oil pump screen and pickup tube and the bolts.

    Torque: 1: 89 lb.in (10 Nm) 2: 18 lb.ft (25 Nm)

  28. NOTE: Make sure all coolant residue and foreign material are cleaned from the block surface and cylinder bore, or engine damage may occur.
    NOTE: The use of sealing aids (aviation cement, copper spray and glue) is not permitted. The gasket must be installed dry or engine damage may occur.
    NOTE: The cylinder head bolts must be discarded and new bolts installed or engine damage may occur. They are a tighten-to-yield design and cannot be reused.
    NOTE: Do not turn the crankshaft until instructed to do so.
    NOTE: LH shown, RH similar.

    Using the special tools, install the cylinder head gaskets and cylinder heads over the dowels. Use Special Service Tool: 303-1040 Alignment Pins, Cylinder Head.

    NOTE: Prior to installation, inspect the tensioner-sealing bead for seal integrity. If cracks, tears, separation from the tensioner body or permanent compression of the seal bead is observed, install a new tensioner or engine damage may occur.

    Using a vise, compress the tensioner plunger and install the Hydraulic Chain Tensioner Retaining Clip on the tensioner to hold the plunger in during installation. Use the General Equipment: Vise

    • Rotate the LH camshaft until the timing mark is approximately at 12 o'clock.

    • Rotate the RH camshaft until the timing mark is approximately at 11 o'clock.

    Using the special tool, install the roller follower. Use Special Service Tool: 303-1039 Compressor, Valve Spring.

    • Install the balance shaft bearing support and camshaft bearing cap assembly.

    • Tighten the bolts in 2 stages.

      Torque: Stage 1: 71 lb.in (8 Nm) | Stage 2: 45 deg.

  68. NOTE: Do not use metal scrapers, wire brushes, power abrasive discs or other abrasive means to clean the sealing surfaces. These tools cause scratches and gouges which make leak paths. Use a plastic scraping tool to remove all traces of old sealant.
    NOTE: If the engine front cover is not secured within 4 minutes, the sealant must be removed and the sealing area cleaned. To clean the sealing area, use silicone gasket remover and metal surface prep. Follow the directions on the packaging. Allow to dry until there is no sign of wetness, or 4 minutes, whichever is longer. Failure to follow this procedure may cause future oil leakage.
    NOTE: Make sure that the engine front cover gasket is in place on the engine front cover before installation.

    Apply a bead of silicone gasket and sealant along the cylinder head-to-cylinder block surface at the locations shown.
