Removal Procedure

WARNING: This page is about a different variant/trim than selected.
  1. Disconnect the battery negative cable. Refer to Battery Negative Cable Disconnection and Connection (KL9)
  2. Remove Diesel Fuel Separator. Refer to Diesel Fuel Separator Replacement
    3. Fig 1: Engine Wiring Harness Conduit Bolts

  3. Remove Engine Wiring Harness Conduit Bolts (1) (Qty: 3)
    4. Fig 2: Electrical Connectors, Bolts And Retainers

  4. Disconnect the electrical connector:
    1. Intake Manifold Runner Control Valve Actuator (1)
    2. Fuel Rail Pressure Sensor (2)
    3. Intake Air Pressure and Temperature Sensor (3)
    4. Fuel Pressure Regulator (4)
    5. Exhaust Temperature Sensor - Position 1 (5)
    6. Fuel Injector (8) (Qty: 4)
    7. Mass Airflow Sensor (11)
    8. Camshaft Position Sensor (12)
  5. Remove Engine Wiring Harness Conduit Bolts (7) (Qty: 2)
  6. Unclip Engine Wiring Harness Retainers (6, 10) (Qty: 7)

  7. Disconnect Power Brake Booster Vacuum Pipe (1). Refer to Plastic Collar Quick Connect Fitting Service

  8. Loosen Charge Air Cooler Outlet Air Hose Retainer Spring (1)
  9. Disconnect Charge Air Cooler Outlet Air Hose (3) @ Throttle Body Assembly (2)

  10. Disconnect the electrical connector:
    1. Exhaust Gas Recirculation Valve (6)
    2. Exhaust Gas Recirculation Vacuum Regulator Solenoid Valve (5)
    3. Exhaust Pressure Differential Sensor (4)
    4. Throttle Body (1)
  11. Unclip Engine Wiring Harness Clip (3)
  12. Position aside Engine Wiring Harness (2)

  13. Disconnect Exhaust Temperature Sensor Electrical Connector (2)
  14. Unclip Engine Wiring Harness Retainer (1)

  15. Unclip the charge air bypass valve vacuum hose (2) from the retainer (1).
  16. Unclip Engine Wiring Harness Clip (3)

  17. Disconnect Exhaust Gas Recirculation Cooler Temperature Sensor Electrical Connector (1)

  18. Remove Exhaust Gas Recirculation Cooler Outlet Pipe Bolts (1, 4) (Qty: 4)
  19. Remove Exhaust Gas Recirculation Cooler Outlet Pipe (5)
  20. Remove and DISCARD the gaskets. (2, 3) (Qty: 2)

  21. Remove Intake Manifold Brace Bolts (2) (Qty: 4)
  22. Remove Intake Manifold Brace (1)
    23. Fig 11: Fuel Rail Fuel Pressure Sensor Wire Bracket, Fuel Return Pipe Bracket And Bolts

  23. Remove Fuel Injection Fuel Rail Fuel Pressure Sensor Wire Bracket Bolts (4) (Qty: 2)
  24. Remove Fuel Injection Fuel Rail Fuel Pressure Sensor Wire Bracket (1)
  25. Remove Fuel Injection Fuel Return Pipe Bracket Bolts (3) (Qty: 2)
  26. Remove Fuel Injection Fuel Return Pipe Bracket (2)

  27. Loosen the 9 intake manifold bolts in sequence as shown.

  28. Remove Intake Manifold Bolts (1, 4) (Qty: 9)
  29. Remove Intake Manifold (2)
  30. Remove and DISCARD Intake Manifold Gasket (3)
  31. Disassemble the intake manifold. Refer to Intake Manifold Disassemble
