Installation Procedure

  1. Assemble the intake manifold. Refer to Intake Manifold Assemble 
    2. Fig 1: Intake Manifold, Bolts And Gasket

  2. Install a NEW intake manifold gasket. (3)
  3. Install Intake Manifold (2)
  4. Install Intake Manifold Bolts (1, 4) (Qty: 9)

    CAUTION:

    Refer to Fastener Caution

  5. Tighten Intake Manifold Bolts in sequence (Qty: 9) to 12 N.m (106 lb in)
    6. Fig 3: Fuel Rail Fuel Pressure Sensor Wire Bracket, Fuel Return Pipe Bracket And Bolts

  6. Install Fuel Injection Fuel Return Pipe Bracket (2)
  7. Install and tighten Fuel Injection Fuel Return Pipe Bracket Bolts (3) (Qty: 2) to 9 N.m (80 lb in)
  8. Install Fuel Injection Fuel Rail Fuel Pressure Sensor Wire Bracket (1)
  9. Install and tighten Fuel Injection Fuel Rail Fuel Pressure Sensor Wire Bracket Bolts (4) (Qty: 2) to 9 N.m (80 lb in)

  10. Install Intake Manifold Brace (1)
  11. Install and tighten Intake Manifold Brace Bolts (2) (Qty: 4) to 10 N.m (89 lb in)
    12. Fig 5: Exhaust Gas Recirculation Cooler Outlet Pipe, Bolts And Gaskets

  12. Install NEW gaskets. (2, 3) (Qty: 2)
  13. Install Exhaust Gas Recirculation Cooler Outlet Pipe (5)
  14. Install and tighten Exhaust Gas Recirculation Cooler Outlet Pipe Bolts (1, 4) (Qty: 4) to 10 N.m (89 lb in)

  15. Connect Exhaust Gas Recirculation Cooler Temperature Sensor Electrical Connector (1)

  16. Install Engine Wiring Harness Clip (3)
  17. Install the charge air bypass valve vacuum hose (2) to the retainer (1).

  18. Install Engine Wiring Harness Retainer (1)
  19. Connect Exhaust Temperature Sensor Electrical Connector (2)

  20. Reposition Engine Wiring Harness (2)
  21. Connect the electrical connector:
    1. Exhaust Gas Recirculation Valve (6)
    2. Exhaust Gas Recirculation Vacuum Regulator Solenoid Valve (5)
    3. Exhaust Pressure Differential Sensor (4)
    4. Throttle Body (1)
  22. Install Engine Wiring Harness Clip (3)

  23. Connect Charge Air Cooler Outlet Air Hose (3) @ Throttle Body Assembly (2)
  24. Lock Charge Air Cooler Outlet Air Hose Retainer Spring (1)

  25. Connect Power Brake Booster Vacuum Pipe (1). Refer to Plastic Collar Quick Connect Fitting Service

  26. Connect the electrical connector:
    1. Intake Manifold Runner Control Valve Actuator (1)
    2. Fuel Rail Pressure Sensor (2)
    3. Intake Air Pressure and Temperature Sensor (3)
    4. Fuel Pressure Regulator (4)
    5. Exhaust Temperature Sensor - Position 1 (5)
    6. Fuel Injector (8) (Qty: 4)
    7. Mass Airflow Sensor (11)
    8. Camshaft Position Sensor (12)
  27. Install and tighten Engine Wiring Harness Conduit Bolts (7) (Qty: 2) to 9 N.m (80 lb in)
  28. Install Engine Wiring Harness Retainers (6, 10) (Qty: 7)

  29. Install and tighten Engine Wiring Harness Conduit Bolts (1) (Qty: 3) to 9 N.m (80 lb in)
  30. Install Diesel Fuel Separator. Refer to Diesel Fuel Separator Replacement
  31. Connect the battery negative cable. Refer to Battery Negative Cable Disconnection and Connection (KL9)
  32. Check the fuel system for leaks. Refer to Fuel Leak Diagnosis
