Special Tools

Equivalent regional tools: Special Tools

  1. Lubricate all components as assembly progresses, using DT-36850-A  Transjel® Lubricant Assembly Lube.

    Input Shaft (1) - Install

  3. NOTE:
    • Ensure the tabs on the blocking ring align with the corresponding pockets in the synchronizer hub. Click video link above for reference.
    • Ensure the rings are assembled concentric to the centerline of the input shaft, this will aid in the output shaft installation into the pocket of the input shaft.
  4. Install the 4th gear blocking ring (2):
    • 4th Gear Synchronizer Inner Cone
    • 4th Gear Synchronizer Outer Cone
    • 4th Gear Blocking Ring

    NOTE:

    In order for the shift forks to properly line up with the synchronizers, the shift shaft assembly must be assembled correctly. Shift Shaft and Fork Assemblies Assemble 

    Assemble the shift shaft (2) to the main shaft (1).

  6. Install the main shaft (1) and the shift shaft (2) into the clutch housing.

    Install the counter gear (1) using the following sequence:

    1. Lift up the main shaft (2) enough in order to install the counter gear (1).
    2. Install the counter gear (1).
    3. Lift the main shaft (2) enough in order to rotate the input shaft to engage the synchronizer keys with 4th gear blocking ring.

    5th and 6th and Reverse Shift Shaft (1) - Install

  9. Align the slots of the shift shaft levers (1, 2) with the interlock plate.

    Transmission Fluid Pump Inlet Pipe Seal (2) - Install NEW

  11. Transmission Fluid Pump Inlet Pipe (1) - Install

    Clutch Housing Gasket (4) - Install NEW

  13. Do the following in order to install the transmission case and the select control lever assembly:
    1. Shift the transmission into NEUTRAL in order to keep the 3rd and 4th shift shaft from engaging.
    2. Install the select control lever (2), through the transmission case opening, while sliding the transmission case (1) onto the gear clusters and the shift rail components.
    3. Install a NEW 1st and 2nd shift fork pin (3).

    Apply adhesive to the transmission magnet (1), then install into the transmission case. Adhesives, Fluids, Lubricants, and Sealers

    If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:

    1. Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
    2. Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
    3. Apply thread locking adhesive to the external threads of the components. Adhesives, Fluids, Lubricants, and Sealers
    4. Ensure there are no gaps in the thread locking adhesive once applied to the component.
  16. CAUTION:

    Refer to Fastener Caution .

    NOTE:

    In order to align the shift interlock plate slot with the shift lever guide bolt holes, pull up on the 5th/6th and reverse shift rail assembly while installing the shift lever guide bolts.

  17. Install the 2 shift shaft interlock pin (1) while pulling up on 5th and 6th and reverse shift rail assembly. Tighten the shift shaft interlock pin (1). Fastener Specifications

    If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:

  19. Clutch Housing Adapter Bolt - Install NEW and tighten [11x] - Fastener Specifications
  20. Install the clutch actuator cylinder.

    6th Gear Thrust Washer (5) - Install

  22. 6th Counter Gear Spacer (4) - Install
  23. 6th Gear (2) - Install
  24. 6th Gear Bearing (3) - Install

    Install the following 6th gear blocking ring components (1):

    • The 6th gear blocking ring.
    • The 6th gear synchronizer outer cone.
    • The 6th gear synchronizer inner cone

    Using the DT-38205-1  Installer (1), install the 5th and 6th synchronizer hub (2).

    5th and 6th Gear Synchronizer Insert (3) - Install [3x]

  29. 5th and 6th Shift Fork (2) - Install
  30. 5th and 6th Gear Synchronizer Sleeve (4) - Install
  31. Install the following 5th and 6th synchronizer components (1):
    • 5th gear synchronizer inner cone
    • 5th gear synchronizer outer cone
    • 5th Gear Blocking Ring
  32. 5th and 6th Gear Synchronizer Hub Retaining Ring- Small (5) - Install NEW

    Install the 5th gear (1) by heating (2) to 54°C (130°F). The smaller outside diameter (OD) of the gear faces down.

    5th Gear Bearing Spacer (5) - Install

  35. 5th Gear Bearing (4) - Install
  36. NOTE:

    Align the gear with the raised tabs on the synchronizer to ensure the gear sets flush.

  37. 5th Gear (3) - Install
  38. 5th Gear Thrust Washer (2) - Install
  39. 5th Gear Retaining Ring (1) - Install NEW

    Using the DT-39441-30  5th Gear Installer Adapter (2), install the reverse counter gear (1).

    Counter Drive Gear Retaining Ring (1) - Install NEW

    Install the two piece reverse gear retaining ring (3).

  43. 5th Gear Thrust Washer (2) - Install NEW
  44. NOTE:

    The synchronizer hub for reverse should be assembled with nylon ring side away from the reverse gear.

  45. Install the reverse shift fork, synchronizer and inserts (1).

    Reverse Shift Fork Retaining Ring (1) - Install NEW

  47. Reverse Gear Synchronizer Retainer (2) - Install NEW

    Install the following parts in order:

      NOTE:
      • Ensure the tabs on the blocking ring align with the corresponding pockets in the synchronizer hub. Click video link above for reference.
      • When the blocking ring is installed properly with the pockets lined up with the synchronizer hub, there should be NO gap between the blocking ring and the synchronizer hub assemble.
    1. The reverse gear blocking ring (5), including the following components:
      • Reverse gear synchronizer inner cone
      • Reverse gear synchronizer outer cone
      • Reverse Gear Blocking Ring
  49. Reverse Gear Bearing (4) - Install
  50. Reverse Gear (3) - Install
  51. Reverse Gear Thrust Washer (2) - Install
  52. Main Shaft Bearing Retaining Ring (1) - Install NEW

    Install the following parts in order:

      NOTE:

      Replacement bearings will be shipped as assembly and only the roller bearing section is installed at this point. The Race is installed in the extension housing.

    1. Main Shaft Rear Bearing (2) - Install
    2. Reverse Gear Thrust Washer (3) - Install [2x]
    3. Main Shaft Bearing Retaining Ring (1) - Install NEW

    Install the following parts in order:

    1. Using the DT-38205-1  Installer

      (3), install the vehicle speed sensor reluctor wheel (2).

    2. Install the NEW main shaft bearing retaining ring (1).

    Install the offset shift lever (1).

  56. Install NEW 1st and 2nd shift fork pin (2).

    Lift up on the shift shaft extension while installing the shift shaft detent roller (3) and shift shaft detent spring (2).

  58. If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:
    1. Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
    2. Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
    3. Apply thread locking adhesive to the external threads of the components. Adhesives, Fluids, Lubricants, and Sealers
    4. Ensure there are no gaps in the thread locking adhesive once applied to the component.
  59. Shift Shaft Detent Plug (1) - Install NEW and tighten - Fastener Specifications .

    NOTE:

    Align the 5th and 6th shift shaft to the extension housing bore in order to install the extension housing.

    Transmission Extension Gasket (6) - Install NEW

  61. Transmission Extension (5) - Install
  62. Transmission Fluid Cooler Upper Extension Pipe Clip Bracket (4) - Install
  63. NOTE:

    The cooler line bracket must be installed at an angle of 45 degrees before tightening bolt.

  64. Transmission Fluid Auxiliary Cooler Pipe Bracket (3) - Install
  65. Transmission Extension Nut (2) - Install and tighten [2x] - Fastener Specifications
  66. Transmission Extension Bolt (1) - Install NEW and tighten [6x] - Fastener Specifications

    Shift Fork Position Sensor Magnet (1) - Install

  68. Shift Shaft Detent Lever Bolt (2) - Install and tighten - Fastener Specifications

    Manual Transmission Gear Position Sensor Seal (3) - Install NEW

  70. Manual Transmission Gear Position Sensor (2) - Install
  71. NOTE:

    Only the 4 bolts from the sensor plate should have been removed. If the 2 bolts from the sensor were removed, then the assembly must be replaced.

  72. Manual Transmission Gear Position Sensor Bolt (1) - Install NEW and tighten [4x] - Fastener Specifications

    Propeller Shaft Transmission Yoke (1) - Install

    Propeller Shaft Transmission Yoke Washer (2) - Install NEW

  75. Propeller Shaft Transmission Yoke Nut (1) - Install NEW
  76. Use the DT-45012  Pinion Flange Holder (4) and tighten the propeller shaft transmission yoke nut (1) to Fastener Specifications .

    Shift Control Shaft Cover Seal (1) - Install NEW

  78. Shift Control Shaft Cover (2) - Install
  79. Shift Control Shaft Cover Bolt (3) - Install NEW and tighten [4x] - Fastener Specifications

    Remove the DT-47678  Transmission Holding Fixture (2) and DT-47678-10  Transmission Holding Fixture Adapter (3) from DT-03289-20  Holding Fixture (1).

  81. Remove the DT-47678  Transmission Holding Fixture (2) and DT-47678-10  Transmission Holding Fixture Adapter (3) from the transmission (4).
  82. Install the transmission. Manual Transmission Removal and Installation
  83. Fill the transmission with transmission fluid. Transmission Fluid Drain and Fill
