Input Shaft, Disassembling And Assembling

Special tools and workshop equipment required 

Input shaft, disassembling

-- Remove the 3rd, 4th and 6th gearshift wheels together with the 3rd and 4th gear synchronizer hubs and the inner race/needle bearing.

- Separating Tool - 22-115mm, for example Puller - Kukko Quick Action Separating Tool - 22-115mm 17/2

NOTE:

Support the separating tool -A- on the 6th gear wheel in such a way so that the 5th/6th gear locking collar will not get pulled off.

-- Remove the locking ring on the 5th/6th gear synchronizer hub from the input shaft.

NOTE:

Mark the locking ring so that it does get confused with the locking ring underneath the 5th/6th gear synchronizer hub.

-- Remove the 5th and 6th gear synchronizer hub/locking collar with the 5th gear wheel.

-- Expand the 5th gear needle bearing -2- and carefully guide it over the locking ring -1- as well over the splines -3- on the 5th/6th gear synchronizer hub.

NOTE:

Remove the locking ring -1- underneath the splines -3- on the 5th/6th gear synchronizer hub from the input shaft if the roller bearing is being replaced.

Always replace after removing.

-- Remove the locking ring -1-.

-- Press roller bearing off input shaft  .

Separating Tool - 22-115mm, for example Puller - Kukko Quick Action Separating Tool - 22-115mm 17/2

NOTE:

The roller bearing will get damaged when it is being removed, therefore always replace it.

If the input shaft was replaced the roller bearing does not have to be pressed out of the input shaft.

The roller bearing cage can also get damaged when removing using a screwdriver. Then mount the Separating Tool on the inner race.

-- Clean the internal multipoint bolt threads on input shaft from locking compound residue.

Input shaft, assembling

NOTE:

Lubricate all needle bearings and synchronizer rings with transmission fluid before inserting.

Checking synchronizer rings for wear. Refer to SYNCHRONIZER RINGS 3RD TO 6TH GEAR, CHECKING FOR WEAR .

Pay attention to the allocation of the locking ring to the locking collar. Refer to SYNCHRONIZER RINGS 3RD TO 6TH GEAR TO THE LOCKING COLLAR ALLOCATION .

Heat the needle bearing inner race with the Inductive Heater VAS6414 to a maximum of 130 °C before pressing it on. Wear protective gloves while doing this.

Heat the synchronizer hub with the Inductive Heater VAS6414 to a maximum of 100 °C before pressing it on. Wear protective gloves while doing this.

Always press roller bearing, needle bearing inner races and synchronizer body to stop so that selector gears have the recommended axial clearance.

Hook the rounded end of the synchronizer spring -arrow- into the hole in the gear wheel.

-- Install the roller bearing all the way onto the input shaft  .

-- Expand the needle bearing -2- 5th gear wheel and carefully guide over the splines on the 5th/6th gear synchronizer hub -3-. When doing this, do not lay the needle bearing on the collar -arrow- on the input shaft  .

NOTE:

If the circlip was not removed -1-, then guide the needle bearing -2- carefully over this circlip.

-- If removed, carefully open the new locking ring -1- guide it over the splines on the 5th/6th gear synchronizer hub -3-.

-- Install the 5th gear wheel -B-  .

NOTE:

Depending on the version, synchronizer hubs -1- is installed with and without the groves -arrow B-.

Installed position, synchronizer hub with groove -arrow B- :

NOTE:

Depending on the version, locking collar -2- is installed with and without the groves -arrow C-.

If a groove -arrow C- is on the locking collar, it can face to 5th or 6th gear.

Note the follow when performing the next steps:

-- Insert the input shaft into the hole on the Support Bridge 2011.

-- Place pressing tool in center of warmed components (synchronizer hub and needle bearing inner races).

-- After pressing briefly on components, stop and align pressing tool again at center and press to stop.

-- Install the 5th gear synchronizer ring.

-- Install the heated synchronizer until the stop.

-- Slide the locking collar over the synchronizer hub.

-- Determine thickest circlip which can still just be installed and insert it.

The following circlips are available:

Circlip thickness (mm)
2.44 2.47 2.50

-- Install the 6th gear wheel, the needle bearing and the synchronizer ring.

-- Install the thrust washer -A-.

-- Install the heated 3rd gear wheel inner race/needle bearing -B-.

-- Install the 3rd gear wheel, the needle bearing and the synchronizer ring.

NOTE:

Depending on the version, locking collar -2- is installed with and without the groves -arrow B-.

If a groove -arrow B- is on the locking collar -2-, it can face to 3rd or 4th gear.

-- Place the locking collar for the 3rd and 4th gear on the synchronizer hub.

-- Install the 4th gear wheel, the needle bearing and the synchronizer ring.

-- Install the thrust washer -A-.

-- Install the heated roller sleeve inner race -B-.

-- Then check all selector gears for ease of movement and axial play.

NOTE:

Tighten the input shaft bolt to the tightening specification. Refer to WHEEL SET, DISASSEMBLING AND ASSEMBLING .
