Rack & Pinion Power Steering Gear ASSY: Overhaul

1. Remove the cotter pin and nut.
2. Using SST, disconnect the tie rod end sub-assy LH from the steering knuckle.

Perform the same procedure as for the LH.

1. Remove 2 clips and the column hole cover silencer sheet.

1. Fix the steering wheel with the seat belt in order to prevent rotation.

   HINT:

   This operation is useful to prevent damage to the spiral cable.

2. Put matchmarks on the intermediate shaft assy No.2 and the intermediate shaft.
3. Loosen bolt A, remove bolt B, and separate the intermediate shaft assy No.2 from the intermediate shaft.

1. Remove the bolt and separate the tube clamp from the power steering gear assy.

2. Using SST, disconnect the pressure feed tube assy.

HINT:

Perform the same procedure as for the LH.

1. Remove the bolt and 2 nuts and disconnect the front suspension arm sub-assy lower No.1 LH from the lower ball joint.

HINT:

Perform the same procedure as for the LH.

1. Install 2 engine hangers in the correct direction with 2 bolts.

   Parts No.: No.1 engine hanger: 12281 -22021 

   No.2 engine hanger: 12281 - 15040 

   Bolt: 91512-B1016 

   Torque: 38 N.m (390 kgf.cm, 28 ft.lbf) 

2. Attach an engine chain hoist to the engine hangers.

1. Remove the 4 bolts and separate the center member.

2. Remove the bolt and the 3 nuts and separate the engine mounting insulator RR from the crossmember sub-assy.
3. Using a transmission jack, support the crossmember sub-assy.
4. Remove the 4 bolts and front suspension crossmember sub-assy with the steering gear assy.

1. Put matchmarks on the intermediate shaft and the pinion shaft.
2. Remove the bolt and steering intermediate shaft.

1. Remove the 4 bolts, 4 nuts and the power steering gear assy from the crossmember sub-assy.

1. Using SST, secure the rack & pinion power steering gear assy in a vise.

1. Using SST, remove the left turn pressure tube. SST 09023-38201
2. Remove the 2 O-rings from the left turn pressure tube.

1. Using SST, remove the right turn pressure tube. SST 09023-38201
2. Remove the 2 O-rings from the right turn pressure tube.

1. Put matchmarks on the tie rod end sub-assy and the rack end.
2. Loosen the lock nut, and remove the tie rod end sub-assy and the lock nut.

HINT:

Perform the same procedure as for the LH.

1. Secure the tie rod end sub-assy in a vise.
2. Install the nut to the stud bolt.
3. Flip the ball joint back and forth 5 times or more.
4. Using a torque wrench, turn the nut continuously at a rate of 2 to 4 seconds per turn and take the torque reading on the 5th turn.

   Turning torque: 

   0.49 to 3.43 N.m (5.0 to 35 kgf.cm, 4.3 to 30.4 in..lbf) 

If not within the specified torque range, replace the tie rod end sub-assy.

HINT:

Perform the same procedure as for the LH.

1. Using a screwdriver, remove the rack boot No.2 clamp (LH side).
   NOTE: Be careful not to damage the boot.
2. Remove the RH side by using the same procedure as for the LH side.

1. Remove the 2 boot clips.

1. Using a wrench, hold the steering rack securely and using SST, remove the rack end sub-assy (LH side).

   SST 09922-10010

   NOTE: Use SST in the direction shown in the illustration.
2. Remove the RH side by using the same procedure as for the LH side.

1. Using SST, remove the rack guide spring cap nut.

   SST 09922-10010

   NOTE: Use SST in the direction shown in the illustration.
2. Using a hexagon wrench (19 mm), remove the rack guide spring cap.
3. Remove the rack guide spring and rack guide.

1. Remove the rack housing cap.
2. Using SST, hold the control valve shaft and remove the rack housing cap nut.

3. Remove the 2 bolts and power steering control valve assy.
4. Remove the gasket.

5. To prevent oil seal lip damage, wind vinyl tape around the serrated part of the power steering control valve.
6. Using a plastic hammer, remove the power steering control valve with control valve lower oil seal from the control valve housing.
7. Remove the control valve lower oil seal from the power steering control valve.

8. Using a screwdriver, remove the 4 control valve spacers.

1. Using SST and a press, remove the power steering control valve upper bearing and power steering control valve upper oil seal from the control valve housing.

   SST 09950-60010 (09951-00260), 09950-70010 (09951-07150)

1. Using snap ring pliers, remove the snap ring.
2. Pull out the cylinder end stopper.

1. Using SST and a press, remove the power steering rack with the power steering rack bush sub-assy.

   SST 09612-24014 (09612-10061)

   NOTE: Take care not to drop the steering rack.
2. Using a screwdriver, remove the power piston oil seal and O-ring from the power steering rack.

1. Remove the power steering rack bush sub-assy from the power steering rack.
2. Remove the O-ring from the power steering rack bush.
3. Using SST, remove the rack bush oil seal from the power steering rack bush.

1. Using a dial indicator, check the steering rack for run out teeth wear, and damage.

   Maximum run out: 0.1 mm (0.004 in.) 

2. Check the back surface for wear and damage.

1. Coat a new power steering control valve center bearing with molybdenum disulfide lithium base grease.
2. Using SST and a press, install the power steering control valve center bearing.

3. Coat a new power steering control valve lower bearing with molybdenum disulfide lithium base grease.
4. Using SST and a press, install the power steering control valve lower bearing.

1. Coat a new power steering cylinder tube oil seal lip with power steering fluid.
2. Using SST and a press, install the power steering cylinder tube oil seal.

   SST 09950-60010 (09951-00240, 09951-00400, 09952-06010), 09950-70010 (09951-07360)

1. Coat a new O-ring with power steering fluid and install it to the steering rack.
2. Coat a new power piston oil seal with power steering fluid.
3. Expand the power piston oil seal with your fingers.
   NOTE: Be careful not to overly expand the power piston oil seal.

4. Install the power piston oil seal to the steering rack, and adjust with your fingers.

5. Apply molybdenum disulfide lithium base grease to the rack teeth ends and back surface of the teeth.
6. Affix SST to the steering rack.

   SST 09631-16020

   HINT:

   If necessary, scrape the burrs off the steering rack teeth ends and burnish.

7. Coat the SST with power steering fluid.
8. Install the steering rack into the rack housing.
9. Remove the SST.

1. Coat a new rack bush oil seal with power steering fluid.
2. Using SST and a press, install the rack bush oil seal to the power steering rack bush.

3. Coat a new O-ring with power steering fluid and install it to the power steering rack bush.
4. To prevent rack bush oil seal lip damage, wind vinyl tape around the steering rack end, and apply power steering fluid.
5. Install the rack bush to the steering rack.

1. Using SST and a hammer, drive in the cylinder end stopper.

   SST 09612-22011

2. Using snap ring pliers, install a new snap ring to the rack housing.

1. Install SST to the rack housing. SST 09631-12071 (09633-00010)
2. Apply a vacuum of 53 kPa (398 mmHg, 15.65in.Hg) for approximately 30 seconds.
3. Check that there is no change in the vacuum pressure.

If there is a change in the vacuum pressure, check the installation of the oil seals.

1. Coat a new power steering control valve upper bearing and a new power steering control valve upper oil seal with power steering fluid.
2. Using SST and a press, install the power steering control valve upper oil seal.

3. Using SST and a press, install the power steering control valve upper bearing.

1. Expand 4 new control valve spacers with your fingers.
   NOTE: Be careful not to overly expand the valve spacers.
2. Coat the 4 control valve spacers with power steering fluid.
3. Install the 4 control valve spacers to the control valve.

4. Carefully slide the tapered end of the SST over the control valve spacers until they fit to the control valve.

   SST 09631-20081

   NOTE: Be careful not to damage the control valve spacers.

5. Coat the power steering control valve upper oil seal lip with power steering fluid.
6. Install the control valve to the valve housing.
   NOTE: Be careful not to damage the control valve spacers and oil seal lip.

   HINT:

   Wrap vinyl tape around the end of the control valve in order to prevent damaging the oil seal.

7. Coat a new power steering control valve lower oil seal lip with power steering fluid.
8. Using SST and a press, install the power steering control valve lower oil seal.

   SST 09612-22011

   NOTE: Make sure that the oil seal is installed in the correct direction as shown in the illustration.

9. Apply molybdenum disulfide lithium base grease to the power steering control valve center bearing and the power steering control valve lower bearing.
10. Install a new gasket to the valve housing.
11. Install the valve housing to the rack housing with the 2 bolts.

    Torque: 18 N.m (184 kgf.cm, 13 ft.lbf)

12. Using SST, keep the control valve from rotating and install a new rack housing cap nut.

    SST 09616-00011

    Torque: 25 N.m (250 kgf.cm, 18 ft.lbf) 

13. Apply sealant to 2 or 3 threads of the rack housing cap.

    Sealant: 

    Part No. 08833-00080, THREE BOND 1344, LOCTITE 242 or equivalent

14. Install the rack housing cap.

    Torque: 59 N.m (602kgf.cm, 44 ft.lbf) 

15. Using a punch and a hammer, stake the rack housing cap and rack housing.

1. Apply molybdenum disulfide lithium base grease to the contact surface of the power steering rack and the rack guide.
2. Install the rack guide and rack guide spring to the rack housing.
3. Apply sealant to 2 or 3 threads of the rack guide spring cap.

   Sealant: 

   Part No. 08833-00080, THREE BOND 1344, LOCTITE 242 or equivalent 

4. Temporarily install the rack guide spring cap.

1. To prevent the steering rack teeth from damaging the oil seal lip, temporarily install the RH and LH rack ends.
2. Torque the rack guide spring cap.

   Torque: 25 N.m (255 kgf.cm, 18 ft.lbf) 

3. Back off the rack guide spring cap 12°.

4. Using SST, turn the control valve shaft right and left 1 or 2 times.

   SST 09616-00011

5. Loosen the rack guide spring cap until the rack guide spring stops functioning.

6. Using SST and a torque wrench, tighten the rack guide spring cap until the preload falls within the specification. SST 09616-00011

   Preload (turning): 

   1.0 to 1.8 N.m (10 to 18 kgf.cm, 8.9 to 15.9 in..lbf) 

7. Apply sealant to 2 or 3 threads of the rack guide spring cap nut.

   Sealant: 

   Part No. 08833-00080, THREE BOND 1344, LOCTITE 242 or equivalent 

8. Temporarily install the rack guide spring cap nut.

9. Using a hexagon wrench (19 mm), hold the rack guide spring cap and using SST, torque the nut.

   SST 09922-10010

   Torque: 42 N.m (428 kgf.cm, 31 ft.lbf) 

   NOTE: Use SST 09922-10010 in the direction shown in the illustration.

   HINT:

   Use a torque wrench with a fulcrum length of 300 mm (11.81 in.).

10. Recheck the total preload.

    Preload (turning): 

    1.0 to 1.8 N.m (10 to 18 kgf.cm, 8.6 to 15.7 ft.lbf) 

1. Using a wrench, hold the steering rack securely and using SST, install the 2 rack ends.

   SST 09922-10010

   Torque: 60 N.m (614 kgf.cm, 44 ft.lbf) 

   NOTE: Use SST 09922-10010 in the direction shown in the illustration.

   HINT:

   Use a torque wrench with a fulcrum length of 345 mm (13.58 in.).

2. Ensure that the steering rack hole is not clogged with grease.

HINT:

If the hole is clogged, the pressure inside the boot will change after it is assembled and the steering wheel is turned.

1. Apply silicon grease to the inside of the small opening of the rack boot No.2.
2. Install the rack boot No.2 to the groove on the rack housing and rack end.

HINT:

Perform the same procedure as for the rack boot No.2.

1. Install a new rack boot No.2 clamp (LH side).
2. Using SST, stake the rack boot No.2 clamp (LH side) as shown in the illustration.

3. Install the RH side by using the same procedure as for the LH side.

1. Using pliers, install the 2 boot clips.
2. Using SST, turn the control valve, and check that the rack boots expand and contract smoothly.

1. Screw the lock nut and the tie rod end sub-assy to the rack end until the matchmarks are aligned.

HINT:

After adjusting toe-in, torque the lock nut (see FRONT WHEEL ALIGNMENT ).

HINT:

Perform the same procedure as for the LH.

1. Coat 2 new O-rings with power steering fluid and install them to the steering right turn pressure tube.
2. Using SST, install the steering right turn pressure tube to the steering gear assy.

   Torque: 12 N.m (120 kgf.cm, 9 ft.lbf)

• Use a torque wrench with a fulcrum length of 345 mm (13.58 in.).
• This torque value is effective when the SST is parallel to the torque wrench.

Perform the same procedure as for the right turn pressure tube.

1. Install the power steering gear assy with the 4 bolts and nuts.

   Torque: 58 N.m (591 kgf.cm, 43 ft.lbf) 

1. Align the matchmarks on the intermediate shaft and the pinion shaft.
2. Install the bolt.

   Torque: 35 N.m (360 kgf.cm, 26 ft.lbf)

1. Using SST, align the holes of the front suspension cross-member RH side and body, and temporarily tighten the bolts in the order of A and B.

2. Using SST, align the holes of the front suspension cross-member LH side and body, and temporarily tighten the bolts in the order of A and B.

3. Using SST, align the holes of the front suspension cross-member RH side and body, and torque bolts A and B.

   Torque: 

   Bolt A: 157 N.m (1,600 kgf.cm, 116 ft.lbf) 

   Bolt B: 113 N.m (1,152 kgf.cm, 83 ft.lbf)

4. Using SST, align the holes of the front suspension cross-member LH side and body, and torque bolts A and B.

   SST 09670-00010

   Torque: 

   Bolt A: 157 N.m (1,600 kgf.cm, 116 ft.lbf) 

   Bolt B: 113 N.m (1,152 kgf.cm, 83 ft.lbf) 

5. Connect the engine mounting insulator RR to the cross-member with the bolt and 3 nuts.

   Torque: 52 N.m (530 kgf.cm, 38 ft.lbf)

6. Install the center member to the frame with 2 bolts A.

   Torque: 

   NUMMI/TMMC Made: 60 N.m (612 kgf.cm, 44 ft.lbf) 

   TMC Made: 39 N.m (398 kgf.cm, 29 ft.lbf)

7. Connect the engine mounting insulator FR to the center member with 2 bolts B.

   Torque: 52 N.m (530 kgf.cm, 38 ft.lbf)

1. Connect the front suspension lower arm No.1 to the lower ball joint with the bolt and 2 nuts.

   Torque: 89 N.m (908 kgf.cm, 66 ft.lbf)

1. Using SST, connect the pressure feed tube assy. SST 09023-12701

   Torque: 23 N.m (229 kgf.cm, 17 ft.lbf) 

   HINT:

   • Use a torque wrench with a fulcrum length of 345 mm (13.58 in.).
   • This torque value is effective when SST is parallel to the torque wrench.

2. Install the tube clamp with the bolt to the power steering gear assy.

   Torque: 7.8 N.m (80 kgf.cm, 69 ft.lbf)

1. Align the matchmarks on the intermediate shaft assy No.2 and the intermediate shaft.
2. Install bolt B and tighten bolt A.

   Torque: 35 N.m (360 kgf.cm, 26 ft.lbf)

1. Connect the tie rod end sub-assy LH with the nut.

   Torque: 49 N.m (500 kgf.cm, 36 ft.lbf) 

2. Install a new cotter pin.

HINT:

Perform the same procedure as for the LH.

Torque: 103 N.m (1,050 kgf.cm, 76 ft.lbf) 

1. Install the column hole cover silencer sheet with 2 clips.
