Filling Coolant

WARNING: Caustic fluids 
  • Danger of chemical burns 
    • → Wear personal protective gear.
    • → Ensure that there is good ventilation.
    • → Avoid contact with caustic fluid.
    • → If you do come into contact, wash off immediately with plenty of warm water and contact a doctor if necessary.

The  > 9696 - filling device  is used for vacuum-filling.

The  > VAS 6096/2 - Vacuum pump  is also required in order to increase the vacuum.

  1. Check the pressure level in the compressed air system and set it to at least 8 bar if necessary.

    Information 

    • The quantity of coolant available should exceed the amount required to fill the system by about 2 litres in order to prevent air being sucked in. 
    • An antifreeze content of -35°C corresponds to a mixture ratio of 50:50 (coolant/water). 
  2. Place a canister with a sufficient amount of coolant and with an antifreeze content of -35°C behind the vehicle at the same height as the reservoir.
  3. >VAS 6096/2 - Vacuum pump  must then be connected to the power supply and switched on.

    Empty the overflow tank if there is coolant in the overflow tank. 

  4. Push the filler hose -2-  of the vacuum gauge onto the canister connection. Drain the return hose -4-  from the Venturi nozzle into a second empty container.

    Information 

    • The pressure level in the workshop compressed air system must be at least 8 bar. 
  5. >9696/2 - Filling adapter-1- with flexible extension (FZ 100) -2-  for vacuum-filling must be screwed onto the coolant reservoir.
    1. 5.1 Close both shut-off valves (90° with respect to flow direction). Connect vacuum gauge -3-  to the flexible extension -2-  .
    2. 5.2 Connect pressure hose -4-  to the Venturi nozzle -5-  .
    3. 5.3 Set the pressure level on the workshop pressure system to 8 bar.

  6. Open both shut-off valves on the vacuum gauge until the transparent filler hose is completely filled with coolant.

    There must be no air in the filler hose!

  7. Close the shut-off valve -arrow-  on the filler hose connection to allow a vacuum to build up.

    A sufficient vacuum has built up in the cooling system when the pointer is in the green area.

  8. Check the cooling system for leaks.

    To check the system for leaks, a constant vacuum must be present for 15 seconds! 

    1. 8.1 Close shut-off valve -2-  for the Venturi nozzle.
    2. 8.2 Disconnect compressed air hose -4-  .

    Information 

    • When using the electric vacuum pump  > VAS 6096/2 - Vacuum pump  , always comply with the following instructions: 
    • Monitor the overflow tank before and while using the electric vacuum pump and empty the tank in good time. 
    • There must be no coolant in the connecting hose from the overflow tank to the pump - fluid in the pump will damage it irreparably. 
    • The electric vacuum pump must not be used for more than 5 minutes, otherwise the coolant can evaporate in the system. 
  9. >VAS 6096/2 - Vacuum pump  must be connected to the Venturi nozzle.

    Do not use electric vacuum pump for more than 5 minutes! 

    1. 9.1 Open shut-off valve at the Venturi nozzle for the pump connection.
    2. 9.2 Check the amount of coolant in the overflow tank while using the electric vacuum pump! 
    3. 9.3 Switch off the electric vacuum pump after 5 minutes and close the shut-off valve at the Venturi nozzle.
    4. 9.4 Disconnect connecting line from the electric vacuum pump to the Venturi nozzle.

  10. The pointer -1-  on the pressure gauge -2-  is approx. 5 mm below the end mark of the green area -arrow-  .

    Result: Vacuum is OK!

  11. Check the cooling system for leaks again.

    To check the system for leaks, a constant vacuum must be present for 15 seconds! 

  12. To fill the system, open the left shut-off valve (right valve remains closed -arrow-  ).

  13. The filling process is complete when the pointer on the pressure gauge stops at zero. Then open the right shut-off valve.
  14. Remove filling device and collect emerging coolant.
  15. Bleed the cooling system using the PIWIS Tester  .

  16. Check engine coolant level and correct it if necessary.
