Assembling The Engine

Information 

Replace worn bearing shells.

Information 

Sealing faces must be free of oil and grease.

  1. Clean components and perform visual inspection. Replace damaged components.
    1. 1.1  Clean sealing faces.
    2. 1.2  Clean the thread and re-cut if necessary.
  2. Install the knock sensor.
    • Remove and install the knock sensor (V6 Turbo) 
  3. Install oil spray jet.
    • 101320 Remove and install oil spray jets 
  4. Install crankshaft with new bearing shells into the cylinder block.
    • 134819 Remove and install crankshaft (V6 Turbo) 
  5. Install new bearing shells in pistons and connecting rods.
    • 131020 Remove and install pistons (V6 Turbo) 
  6. Install balance shafts.
    • 138519 Remove and install balance shaft 
  7. Assemble cylinder heads.
    1. 7.1  Install new  valve-stem seals.
      • 156356 Replace valve-stem seals 
    2. 7.2  Install valves.
      • 156120 Remove and install valves (V6 Turbo) 
    3. 7.3  Install valve lifters (hydraulic tappets).
      • 155920 Remove and install valve lifter 
  8. Install cylinder heads with new cylinder head gaskets.
    • 157019 Remove and install cylinder head (V6 Turbo) 
  9. Install camshafts in cylinder head covers.
    • 150520 Remove and install camshafts 
  10. Install cylinder head cover.
    • 158219 Remove and install cylinder head cover (V6 Turbo) 
  11. Install guide and tension rails.
    • 154719 Remove and install guide and tension rails (V6 Turbo) 
  12. Install chain tensioner.
    • 153619 Remove and install chain tensioner (V6 Turbo) 
  13. Install control chain.
    • 153519 Remove and install control chain (V6 Turbo) 
  14. Install brake booster vacuum pump.
    • 477619 Remove and install brake booster vacuum pump (V6 Turbo) 
  15. Install coolant switching valve -3-  .

    Coolant switching valve

    1. 15.1  Fit and position coolant switching valve -3-  on coolant pipe -4-  .
    2. 15.2  Fit and tighten screws on coolant switching valve -2-  .
      • Tightening torque 9 Nm (6.5 ftlb.) 
    3. 15.3  Connect vacuum hose -1-  .
  16. Install coolant pump.
    • 195019 Remove and install coolant pump (V6 Turbo) 
  17. Install coolant regulator.
    • 195819 Remove and install coolant regulator (V6 Turbo) 
  18. Install coolant flanges on left and right cylinder bank.

    Coolant flanges

    1. 18.1  Position coolant flanges.
    2. 18.2  Screw in and tighten screws -1 and 2-  .
      • Tightening torque 9 Nm (6.5 ftlb.) 
    3. 18.3  Screw in and tighten screws -3-  .
      • Tightening torque 9 Nm (6.5 ftlb.) 
  19. Replace crankshaft sealing rings on both sides of the engine.

    Flywheel side: 

    • 135955 Replacing crankshaft sealing ring (flywheel side) 

    Belt side: 

    • 137455 Replace crankshaft sealing ring - belt side 
  20. Install crankcase cover.
    • 101419 Remove and install crankcase cover front (V6 Turbo) 
  21. Install lower chain housing cover.
    • 153319 Remove and install lower chain housing cover (V6 turbo) 
  22. Install oil pump.
    • 172019 Remove and install oil pump (V6 Turbo) 
  23. Install oil guide housing.
    • 174619 Remove and install oil guide housing (V6 Turbo) 
  24. Install oil pan.
    • 175019 Remove and install oil pan (V6 Turbo) 
  25. Install intake distributor.
    • 244619 Remove and install the intake distributor (V6 Turbo) 
  26. Install oil pressure control valve.
    • 172619 Remove and install pressure-regulating valve (V6 Turbo) 
  27. Install drive plate.
    • 136319 Remove and install drive plate 
  28. Install crankshaft vibration damper.
    • 137519 Remove and install crankshaft vibration damper (V6 Turbo) 
  29. Install drive belt deflection roller for generator -1-  .

    Drive belt deflection roller for generator

    1. 29.1  Position deflection roller -1-  .
    2. 29.2  Fit and tighten screw for deflection roller -3-  .
      • Tightening torque 25 Nm (19 ftlb.) 
    3. 29.3  Push on dust boot -2-  .
  30. Install generator support -1-  .

    Generator support

    1. 30.1  Position generator support -1-  .
    2. 30.2  Screw in and tighten screws -2-  .
      • Initial tightening 8 Nm (6 ftlb.) 
  31. Install air-conditioning compressor -5-  support.

    Air-conditioning compressor support (shown on V6 Monoturbo)

    1. 31.1  Position air-conditioning compressor -5-  support.
    2. 31.2  Fit and tighten screws securing air-conditioning compressor -4-  support.
      • Initial tightening 8 Nm (6 ftlb.) 
    3. 31.3  Install tensioning roller -3-  .
      1. 31.3.1  Position tensioning roller -3-  .
      2. 31.3.2  Replace screw on tensioning roller -2-  for air-conditioning compressor drive belt.
      3. 31.3.3  Fit and tighten new  screw for tensioning pulley -2-  .
        • Tightening torque 25 Nm (19 ftlb.) 
      4. 31.3.4  Push on dust boot -1-  .
  32. Install generator.
    • 272219 Remove and install generator (V6 Turbo) 
  33. Install air-conditioning compressor.
    • 873419 Remove and install air-conditioning compressor 
  34. Install drive belt.
    • 137819 Remove and install drive belt (V6 Turbo) 
  35. Install tank vent.
    • 202319 Remove and install tank vent 
  36. Install solenoid hydraulic valve for valve lift adjustment.
    • 155519 Remove and install hydraulic valve for valve lift switchover (V6 Turbo) 
  37. Install injector valve.
    • 244019 Remove and install injector valve (V6 Turbo) 
  38. Install fuel collection pipe.
    • 243019 Remove and install fuel collection pipe 
  39. Install oil cooler.
    • 174019 Remove and install oil cooler (V6 Turbo) 
  40. Install oil filter housing.
    • 172919 Remove and install oil filter housing (V6 Turbo) 
  41. Install oil separator.
    • 105519 Remove and install oil separator (V6 Turbo) 
  42. Install spark plugs.
    • 287020 Remove and install spark plugs (V6 Turbo) 
  43. Install ignition coils.
    • 282020 Remove and install ignition coils (V6 Turbo) 
  44. Install upper chain housing cover.
    • 153319 Remove and install upper chain housing cover (V6 Turbo) 
  45. Install high-pressure pump.
    • 246319 Remove and install high-pressure pump (V6 Turbo) 
  46. Install turbocharger.
    • 213019 Remove and install turbocharger 
  47. Connect all vacuum hoses in accordance with the markings.
