Removing Brake Booster

WARNING: Danger of injury and damage from brake fluid! 
  • Poisonous if swallowed! 
  • Irritation and damage to skin 
  • Avoid contact with paint surfaces 

    → Store brake fluid in suitable, labelled containers only

    → Wear protective gloves and goggles

    → In the event of contact (eyes or skin), wash immediately with water

    → In the event of contact with paint surfaces, wash off immediately with water - do not wipe off

Information 

When carrying out work during which fluids can escape, electric plug connections to be disconnected must remain locked and connected for as long as possible. This prevents fluid from getting onto electric contacts and causing corrosion.

Information 

Brake fluid - even thinned brake fluid - causes corrosion on electric contacts, thereby impairing functions.

Information 

Any escaping brake fluid must be removed immediately. If necessary, rinse contacts with water and dry them.

  1. Have suitable aids ready for soaking up escaping fluids.
  2. Have suitable stoppers ready for closing off the line connections.
  3. Disconnect brake booster push rod -2-  from brake pedal -1-  .

    Push rod on brake pedal

    1. 3.1  Press the brake pedal -1-  towards the brake booster with your hand. -arrow A- 
    2. 3.2  > T40136 - Release tool  must be positioned at the retaining lugs -3-  of the ball joint mounting.
    3. 3.3  Release retaining lugs -3-  using > T40136 - release tool  and counter at the brake pedal -1-  .
    4. 3.4  Pull brake pedal -1-  together with > T40136 - release tool  away from the push rod -2-  . -arrow B- 
  4. Drain the brake fluid reservoir.
    1. 4.1  Unscrew cap on brake fluid reservoir.
    2. 4.2  Extract brake fluid from brake fluid reservoir using a syringe.
    3. 4.3  Screw on cap on brake fluid reservoir.
    4. 4.4  Clean off any escaping brake fluid immediately using suitable cleaning aids.

    Wash affected components again with water and dry them.

  5. Disconnect electric plug connections -1 and 2-  .

    1. 5.1  Release and disconnect electric plug connection for brake fluid reservoir -1-  .
    2. 5.2  Release and disconnect electric plug connection on the brake master cylinder -2-  .
    3. 5.3  Protect electric plug connections -1 and 2-  from brake fluid and soiling using suitable aids.
  6. Disconnect brake lines -1 and 2-  on the brake master cylinder.

    1. 6.1  Place suitable aids underneath the brake master cylinder to soak up escaping fluids.
    2. 6.2  Unscrew union nuts on brake lines -3 and 4-  and pull brake lines out of the brake master cylinder.
    3. 6.3  Close off line connections using stoppers and move brake lines -1 and 2-  aside carefully.
    4. 6.4  Close off connections with stoppers.
  7. Disconnect vacuum connection -1-  .

    1. 7.1  Release and disconnect electric plug connection for vacuum connection -2-  .
    2. 7.2  Disconnect vacuum connection -1-  from brake booster -3-  .
  8. Detach brake booster -1-  .

    Screws on brake booster

    1. 8.1  Unscrew screws on brake booster -2-  .
  9. Pull brake booster -1-  together with the brake master cylinder and brake fluid reservoir forward -Arrow-  and guide them up out of the technical equipment space.

    1. 1.1  Unscrew cap on brake fluid reservoir.
    2. 1.2  Extract brake fluid from brake fluid reservoir using a syringe.
    3. 1.3  Screw on cap on brake fluid reservoir.
    4. 1.4  Remove any emerging brake fluid immediately using suitable aids; clean affected components with water and dry them.
  2. Disconnect brake lines -1 and 2-  on the brake master cylinder.

    1. 2.1  Place suitable aids underneath the brake master cylinder to soak up escaping fluids.
    2. 2.2  Unscrew union nuts on brake lines -3 and 4-  and pull brake lines out of the brake master cylinder.
    3. 2.3  Close off line connections using stoppers and move brake lines -1 and 2-  aside carefully.
    4. 2.4  Close off brake master cylinder connections using stoppers.
  3. Disconnect electric plug connection for brake fluid level sensor -1-  .

    1. 3.1  Release and disconnect electric plug connection for brake fluid level sensor -1-  .
    2. 3.2  Protect electric plug connection for brake fluid level sensor -1-  from brake fluid and soiling using suitable aids.
  4. Disconnect electric plug connection for control unit for brake booster -1-  and return line connection -2-  .

    1. 4.1  Release and disconnect electric plug connection for control unit for brake booster -1-  at the brake booster -3-  and return line connection -2-  at the brake fluid reservoir -4-  .
    2. 4.2  Protect electric plug connection for control unit for brake booster -1-  from brake fluid and soiling using suitable aids.
  5. Disconnect electric plug connection for control unit for brake booster -1-  from the brake booster -2-  .

    1. 5.1  Release and disconnect electric plug connection for control unit for brake booster -1-  .
    2. 5.2  Protect electric plug connection for control unit for brake booster -1-  from brake fluid and soiling using suitable aids.
  6. Disconnect brake booster push rod -2-  from brake pedal -1-  .

    1. 6.1  Press the brake pedal -1-  towards the brake booster with your hand. -arrow A- 
    2. 6.2  > T40136 - Release tool  must be positioned at the retaining lugs -3-  of the ball joint mounting.
    3. 6.3  Release retaining lugs -3-  using > T40136 - release tool  and counter at the brake pedal -1-  .
    4. 6.4  Pull brake pedal -1-  together with > T40136 - release tool  away from the push rod -2-  (-arrow B-  ).

    Information 

    The brake booster is removed together with the brake master cylinder and brake fluid reservoir.

  7. Remove brake booster -2-  .

Screws on brake booster

  1. 7.1  Unscrew screws on brake booster -1-  .
  2. 7.2  Guide brake booster -2-  up out of the plenum panel.
