Fuel Injector Removal Adapter
CAUTION: Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.
NOTE:
  • Some variation in the illustrations may occur, but the essential information is always correct.
  • Some components shown removed for clarity.
  1. Always follow the Diesel fuel system health and safety precautions, when carrying out any repairs to the fuel system.

    Refer to: DIESEL FUEL SYSTEM HEALTH AND SAFETY PRECAUTIONS

  2. Raise and support the vehicle on a suitable 2 post lift.

    Refer to: LIFTING

  3. Disconnect the battery ground cable.

    Refer to: SPECIFICATIONS

  4. Drain the engine oil.

    Refer to: ENGINE OIL DRAINING AND FILLING 

  5. Remove the engine from the vehicle.

    Refer to: ENGINE

    • Install the special tool.
    • Special Tool(s): 303-1123

    • Remove and discard the flexplate bolts.
    • Remove the flexplate.
  8. Install the engine on a suitable stand.

    Remove the accessory drive belt tensioner.

    • Release the wiring harness.

    Remove the generator.

    Disconnect the electrical connector.

    Remove the Noise Vibration Harshness (NVH) material.

    Remove the bolt from the crankcase ventilation pipe.

    Release the pipe from the EGR valve and discard the gasket.

    • Release the EGR valve outlet tube.
    • Remove the EGR valve.

    Remove the crankcase ventilation pipe.

    • Remove the Engine vent oil separator.
    • Remove and discard the O-ring seals.

    • Disconnect the vacuum hose clip at the brake vacuum pump.
    • Release the retaining clip.
    • Remove the retaining nuts.
    • Remove the vacuum hose harness.
  38. CAUTION: Be prepared to collect escaping coolant.

    Remove the EGR heatshield.

    • Remove and discard the exhaust manifold studs.

    • Disconnect the oil extraction tube clip from the oil pan.
    • Remove the retaining bolts.
    • Remove the retaining nut.
    • Remove the oil extraction tube.
    CAUTION: Be prepared to collect escaping oil.

    • Remove the turbocharger banjo bolt.
    • Discard the banjo bolt washers.
    • Remove the retaining bolts from the oil drain tube.
    • Remove and discard the gasket.
    • Remove and discard the O-ring seal.

    Remove the right turbocharger support bracket.

    • Remove and discard the exhaust manifold nuts.
    • Remove the exhaust manifold and turbocharger assembly.

    • Remove and discard the exhaust manifold gasket.
    • Remove and discard the exhaust manifold studs.

    • Remove the five retaining bolts.
    • Remove the accessory drive belt tensioner bracket.

    • Remove the retaining bolt.
    • Remove the turbocharger oil feed pipe.
    • Discard the O-ring seal.

    • Remove the two retaining bolts.
    • Remove the Air Conditioning (A/C) support bracket.
    CAUTION: Be prepared to collect escaping fuel.

    • Disconnect the fuel injector return connectors.
    • Disconnect the high pressure connectors.
    • Release the remaining clips as illustrated.
    • Remove the fuel lines.
    CAUTION: Be prepared to collect escaping fuel.

    • Remove the fuel rail retaining bracket.
    • Release the high-pressure fuel rail connectors.
    • Remove and discard the high-pressure fuel pipes.
    CAUTION: Be prepared to collect escaping fuel.

    • Release the high-pressure fuel rail connectors.
    • Remove and discard the high-pressure fuel pipes.
    CAUTION: Be prepared to collect escaping fuel.

    • Remove and discard the fuel rail balance pipe.
    CAUTION: Be prepared to collect escaping fuel.

    • Remove the fuel line securing bracket retaining bolt.
    • Remove and discard the high-pressure fuel pipe.
    • Remove the fuel rail retaining bolts.
    • Remove the fuel rail.
    CAUTION: Be prepared to collect escaping fuel.

    • Remove and discard the high-pressure fuel pipe.
    • Remove the fuel rail retaining bolts.

    • Tighten the bolt to release the fuel injection pump pulley.
    • Remove the special tool.

    Remove the fuel injection pump pulley.

    Remove and discard the fuel injection pump retaining bolts.

    Remove the fuel injection pump retaining bracket.

    CAUTION: Be prepared to collect escaping fuel.

    • Remove the fuel injection pump.

  80. Using the pneumatic vacuum gun, vacuum foreign material from the high-pressure fuel supply lines, the fuel injectors and the fuel rail.

    Refer to: FUEL INJECTION COMPONENT CLEANING

    NOTE: Repeat this step for the remaining fuel injectors.
