Removing Engine

  • Danger of fire or explosion

→ Avoid contact with hot parts or sources of ignition.

→ Use suction to remove ignitable vapors.

→ Attach warning sign in a clearly visible position.

CAUTION: Risk of material damage when lowering engine
  • Damaged components must be replaced.

→ Get one or two more people to help.

NOTE: Pressure accumulator removed incorrectly
  • Damage to hoses and wiring

→ First relieve pressure in the clutch system.

→ Actuate the clutch pedal at least 25 times for this purpose.

  1. Before opening the fuel lines, place a warning sign in a clearly visible position on the vehicle.

  2. Open fuel line connections at the left in the engine compartment.
    1. 2.1. Place a cloth under the line to absorb emerging fuel.
    2. 2.2. Open fuel pressure line (low pressure) -1-  . Press locking lugs on plug-in coupling and pull line apart.
    3. 2.3. Open tank vent line -2-  . Press locking lugs on plug-in coupling and pull line apart.

  3. Open coolant hoses at the left-hand side of the engine compartment.
    1. 3.1. Open spring band clamps and pull off hoses.
      1. Coolant ventilation
      2. Filler line to coolant regulator housing
      3. Engine supply line from radiator

  4. Pull off hose for the coolant pipe -2-  on the right.
    1. 4.1. Pull safety clip on the connection out of the lock and pull out coolant hose.
    2. 4.2. Close off the opening with a clean cloth or stopper. Refit safety clip immediately.
    3. 4.3. Check O-ring and replace it if necessary.

  5. Open the pressure and return lines -1-  for hydraulic steering in the engine compartment.

    → 489819 REMOVING AND INSTALLING HYDRAULIC PUMP .

    → 4X00IN PLUG-IN COUPLINGS FOR HYDRAULIC LINES - AS OF MODEL YEAR 2009 .

    1. 5.1. Remove remaining fluid from the power-steering oil tank using a Suction And Pressure Syringe Nr.194  .
    2. 5.2. Always place a clean cloth under the line connections and have a small container ready. After opening the line connections, collect emerging Pentosin with the container.

    3. 5.3. Open the pressure line using Loosening Tool 9780  .

    4. 5.4. Open the spring band clamp on the return hose and pull off the hose.
  6. Disconnect plug connections for oxygen sensors and exhaust temperature sensors in the engine compartment.
    1. 6.1. Expose oxygen sensor lines.
    2. 6.2. The connectors are color-coded.
      Position Connector Cable Oxygen sensor
      1  Grey Black Behind catalytic converter
      2  Black Blue Ahead of catalytic converter
    3. 6.3. Expose exhaust temperature sensor line on the left in the engine compartment. To do this, pull the connector -1-  and expose the line -2-  for the sensor.

    4. 6.4. Place lines with connectors between the engine carrier and engine.
  7. Remove center intake-air distributor.

    → 244619 REMOVING AND INSTALLING INTAKE-AIR DISTRIBUTOR - TURBO .

    1. 7.1. Loosen M6 fastening nut on the throttle housing.
    2. 7.2. Open bayonet locks, open two plug-in couplings and remove the center piece.
  8. Disconnect positive crankcase ventilation line.
    1. 8.1. Unscrew M6 external Torx screw (E10) -1-  and pull out the line.
    2. 8.2. Pull breather hose -2-  for turbocharger off the connection piece by opening the spring band clamp -3-  .
    3. 8.3. Pull off vent line -4-  at the connection for cylinder head 4-6.
    4. 8.4. Unclip vent line -5-  and replace O-rings.

  9. Unclip vacuum lines -1-  (-arrow-  ) and set them aside.

    Information 

    • The air-conditioning lines on the compressor do not need to be disconnected in order to remove the engine/transmission unit. 
    • Following removal, place the air conditioning compressor on a suitable protective support (e.g. foam, neoprene). 
  10. Remove air-conditioning compressor -1-  and set it aside. The system remains closed.
    1. 10.1. Open plug connection on control line -3-  for the air-conditioning compressor.
    2. 10.2. Unscrew rear external Torx fastening screws (M8 x 90) -2-  on the air-conditioning compressor and remove with the holder.
    3. 10.3. Unscrew the front external Torx fastening screw (M8 x 120) -4-  on the air-conditioning compressor.

  11. Lift the air-conditioning compressor with the connected lines out of the mount and place them on a protective support. Secure with a tie-wrap if necessary.
  12. Loosen engine wire harness at the connector console at the right in the engine compartment.
    1. 12.1. Open the bayonet locks -1-  on three round connectors by turning anti-clockwise and pull off connectors.

    2. 12.2. Cut the tie-wrap at the cable guide -arrow-  and lay the wire harness on the engine.

  13. Loosen secondary-air line on the crankcase on cylinder bank 1-3.

    Tools -1-: 1/4-inch change-over ratchet with two extensions and socket-wrench insert for external Torx (E10), bar magnet 

    1. 13.1. Unscrew one external Torx screw (E10, M6 x 16) -2-  on the holder and remove it using a bar magnet.

  14. Raise the vehicle.
  15. Screw in coolant drain plugs with new seals.

    → Tightening torque: 30 Nm (22 ft. lb.) 

  16. Remove tailpipe covers.
  17. Remove anti-roll bar.

    → 429019 REMOVING AND INSTALLING REAR ANTI-ROLL BAR .

    1. 17.1. Unscrew two fastening screws -1-  and a hexagon nut -2-  at the left and right. Counter at the collar nut with a Torx insert.

  18. Remove transverse strut -1-  and the two diagonal braces -3-  .

    → 423819 REMOVING AND INSTALLING REAR-AXLE CARRIER SIDE SECTION .

    1. 18.1. Front transverse strut: Unscrew two hexagon-head bolts (M10 x 40) -2-  .
    2. 18.2. Remove threaded connections for diagonal braces -4-  : two M12 x 30 hexagon-head bolts on the rear cross member, two M10 x 40 hexagon-head bolts at the front and two M10 hexagon nuts on the rubber mountings.

    Information 

    • If the vehicle is placed on its wheels or moved in the workshop, the rear cross member must always be refitted beforehand. 
    • If the cross member is not refitted, the vehicle will have to be aligned after the engine is installed. 
  19. Remove rear cross member.
    1. 19.1. Bottom mounting: Screw off two M12 hexagon nuts, counter at the M12 x 80 hexagon-head bolts and remove both screws from the bores.
    2. 19.2. Top mounting -arrow-  : Loosen two M12 hexagon nuts (slots in cross member) and remove cross member by pulling it downwards.
    3. 19.3. Remove screws and nuts at the top because otherwise engine components can be damaged when the engine is lowered.

  20. Disconnect secondary-air line -1-  on cylinder head 1-3 from underneath.
    1. 20.1. Unscrew two external Torx screws (E10, M6 x 20) -2-  on cylinder head 1-3 and remove and replace the seal.
    2. 20.2. Push the line upwards.

  21. Remove engine ground strap -1-  at the body support. Screw off hexagon nut -2-  and remove cable.

  22. Loosen B+ lines on the transmission.
    1. 22.1. Porsche Doppelkupplung (PDK):  Open the lid of the plastic box -1-  , screw off the M8 hexagon nut -2-  and remove the lines -3 and 4-  .

    2. 22.2. Manual transmission:  Open the lid of the plastic box, screw off the M8 hexagon nut -1-  and remove the lines.
    3. 22.3. Disconnect cable plug -2-  for reversing light switch.

  23. Pull off vacuum lines -1 and 2-  for the brake booster at the underbody.

  24. Vehicles With Porsche Doppelkupplung (PDK) Transmission: 

    → 371319 REMOVING AND INSTALLING PARKING LOCK CABLE

    1. 24.1. Disengage locking cable. To do this, press end piece of cable -1-  off the ball joint of the parking lock lever using Disassembly Tool Nr.21 -2-  .

    2. 24.2. Unclip cable -1-  from the guide.

      Carefully press the two locking clips -2-  together and pull the cable out of the guide.

    3. 24.3. Remove two cable plugs for the PDK transmission. Open the bayonet locks on the connectors -1-  by turning them anti-clockwise.

      Unclip cable guide on the transmission -2-  .

    4. 24.4. Pull off cable plug for reversing light -1-  on the transmission.

  25. Vehicles With Manual Transmission: 
    1. 25.1. Disengage shift and selector cables -1-  .

      → 341219 REMOVING AND INSTALLING SHIFT AND SELECTOR CABLES .

    2. 25.2. Press the locking clip together and pull each cable out of the support -2-  .

    3. 25.3. Open the clutch pressure line using Loosening Tool 9780  . Collect emerging hydraulic fluid and close off the lines.

    All Vehicles: 

  26. Remove transmission bracket.
    1. 26.1. Unscrew four M10 hexagon nuts and two M10 x 55 hexagon-head bolts -arrows-  on the transmission bracket and remove bracket.

  27. Remove cardan shaft.

    → 390219 REMOVING AND INSTALLING CARDAN SHAFT .

    1. 27.1. Loosen the bolts -arrows-  . Get a second person to counter at the rear wheels while doing this.
    2. 27.2. Pull cardan shaft out of the front-axle final drive and set it aside.

  28. Loosen drive shafts on the transmission. Get a second person to counter at the rear wheels.

    → WM 422119 REMOVING AND INSTALLING REAR DRIVE SHAFT .

    Information 

    Check for cuts on the entire diameter of the inner rubber edge on the pressure hose leading to the turbocharger. Replace if damaged.

  29. Disconnect intake air hoses on the turbochargers.
    1. 29.1. Open the screw-type clamp -1-  and pull off the line -2-  .

  30. Guide secondary-air line with valve -1-  to the rear and place it on the engine.

  31. Master Gear Unit Elevating Platform WE 1206  must be ready for removing the engine Master Gear unit elevating platform with mounting point for engine and transmission support, 997 II.

    → 1001IN TOOLS FOR REMOVING UNITS AND WORKING ON THE ENGINE ASSEMBLY SUPPORT .

    1. 31.1. Observe installation position.

      1. Master Gear Unit Elevating Platform WE 1206 
      2. Support 9769/1  for Porsche Doppelkupplung (PDK)
      3. Support 9769/2  for manual transmission
      4. Retainer Plate 9769  for engine
  32. Move the elevating platform -1-  under the vehicle. Position three supports -2-  of the Retainer Plate 9769  on the engine.

    1. 32.1. The tilt angle of the elevating platform plate -3-  can be changed to suit the installation position of the engine/transmission unit.
    2. 32.2. Position Support 9769/1  or Support 9769/2  under the transmission, depending on the type of transmission.
    3. 32.3. Support the engine/transmission unit slightly with the elevating platform.
  33. For safety reasons, the engine must also be secured on the elevating platform by fastening a Strapping Belt 9454  over the turbocharger flange.
  34. Loosen two collar nuts -1-  on the transmission support -3-  .

  35. Loosen and screw off two M12 internal Torx nuts (screw insert T55) -1-  on the engine carrier.

  36. Slowly lower the engine/transmission unit with the elevating platform.

    Information 

    • Check to see if spacers are fitted on cylinder head side 4-6 (relates to all all-wheel drive vehicles). 
    • These must be converted when replacing the engine. 
    • Replace damaged spacers. 
  37. Only for all-wheel drive vehicles: Check that the spacer -1- is fitted on cylinder head side 4-6. 
    1. 37.1. If you are replacing the engine, remove the spacers and fit them on the new engine.
