Removing Engine

WARNING: Danger of objects or loads falling down
  • Risk of squashing or crushing

→ Secure components to prevent them from falling down.

WARNING: Hot fluid
  • Danger of scalding

→ Let the fluid cool down.

→ Wear personal protective gear.

WARNING: Highly inflammable or explosive materials
  • Danger of fire or explosion

→ Avoid contact with hot parts or sources of ignition.

→ Use suction to remove ignitable vapours.

→ Attach warning sign in a clearly visible position.

CAUTION: Hot components
  • Risk of burns

→ Let hot components cool down.

→ Wear personal protective gear.

CAUTION: Aggressive fluids
  • Risk of damage to components and surfaces

→ Do not spill fluids.

→ In the event of contact, wash the component or surface with water.

→ Replace components that are already damaged.

NOTE:
  • Close off open connections and lines using suitable stoppers or caps. 
NOTE:

Place a cloth underneath to catch escaping fuel.

NOTE:
  • The pictures shown in this document may differ from the original. 
  1. Loosen screw-type clamps and pull off pressure hose.

  2. Release and disconnect electric connector -1-  for the boost pressure sensor.

  3. Loosen fastening screws -2-  and remove air cleaner housing cover -1-  .

  4. Remove fastening bolts.
    1. 4.1. Press fastening bolts -1-  down slightly and turn 90° in -direction of arrow-  .
    2. 4.2. Pull out loosened fastening bolt -2-  .

  5. Loosen air guide -1-  from the air cleaner housing -2-  in -direction of arrow-  .

  6. Remove air box for air cleaner -1-  (air cleaner/turbocharger).
    1. 6.1. Disconnect vacuum line -2-  and loosen screw-type clamp -3-  .
    2. 6.2. Lift air box for air cleaner up and remove it.

  7. Disconnect fuel lines at the front.
    1. 7.1. Press unlocking ring -1-  and disconnect fuel supply line.
    2. 7.2. Loosen clamp -2-  and pull hose off the carbon canister.

  8. Disconnect coolant line at the radiator.
    1. 8.1. Lift up retaining clip -1-  and pull off coolant line -2-  .

  9. Disconnect lines on the coolant reservoir -1-  .
    1. 9.1. Lift up retaining clip -arrow-  and pull off vent line -2-  .
    2. 9.2. Lift up retaining clip -arrow-  and pull off coolant line -3-  .

  10. Loosen air-conditioning compressor and secure it to the side member.
    1. 10.1. Release and disconnect electric connector -1-  on the air-conditioning compressor -2-  .
    2. 10.2. Unscrew screws -3-  .
    3. 10.3. Secure air-conditioning compressor using tie-wraps on the longitudinal member for example.

  11. Unscrew fastening screws -1, 2 and 4-  and remove cover -3-  on the fuse box.

  12. Unscrew fastening nut -1-  , disconnect ground line -2-  and set it aside.

  13. Remove cover for B+ line -1-  .

  14. Unscrew fastening nut -1-  and move line -4-  aside.

  15. Release electric plug connections -A-  in direction of arrow and remove DME control unit in -direction of arrow B-  .

  16. Loosen the fuse box.
    1. 16.1. Disconnect electric plug connections -2-  and -4-  .
    2. 16.2. Unscrew fastening nut -3-  .
    3. 16.3. Press locking lug -arrow-  and remove the fuse box by pulling it upwards.

  17. Remove cable bushing -1-  .
    1. 17.1. Pull off rubber seal on the firewall.
    2. 17.2. Carefully unclip clips -arrow A-  .
    3. 17.3. Remove cable bushing -1-  in -direction of arrow B-  .

  18. Unscrew fastening nut -2-  and loosen engine wire harness -1-  from the guide.

  19. Expose engine wire harness -6-  .
    1. 19.1. Disconnect electric plug connection -1-  .
    2. 19.2. Unclip electric line -4-  from the cross panel -2-  (-3-  ) and set it aside.
    3. 19.3. Guide engine wire harness -6-  with relay and fuse box under the B+ line -5-  and place it on the engine.

  20. Loosen flange screws securing engine to transmission.
    1. 20.1. Unscrew screws -2... 5-  .

  21. Open locking lug -1-  with a screwdriver, open housing cover -2-  on the right longitudinal member and remove it.

  22. Disconnect electric lines on the right longitudinal member.
    1. 22.1. Unclip headlight vent line -8-  at the clip -7-  and set it aside.
    2. 22.2. Unscrew fastening nut -2-  and move ground lines -1 and 6-  aside.
    3. 22.3. Disconnect electric plug connection -5-  and pull it out of the clip.
    4. 22.4. Unscrew fastening nut -4-  , remove ground line -3-  and set it aside.

  23. Press in locking lugs -1-  , pull out ground line -2-  in -direction of arrow -  and set it aside.

  24. Loosen screw-type clamp -arrow-  and pull intake pipe off the turbocharger.

  25. Disconnect electric plug connection -1-  on the coolant temperature sensor, unclip line and set it aside.

  26. Disconnect electric lines.
    1. 26.1. Disconnect electric connectors for the engine mount and expose line. → 975219 REMOVING AND INSTALLING WIRE HARNESS FOR ENGINE
  27. Disconnect coolant line at the bottom of the radiator.
    1. 27.1. Lift up retaining clip -2-  and pull off the coolant hose.

  28. Disconnect ATF lines -1 and 2-  on the engine.
    1. 28.1. Unscrew screws -arrows-  .

  29. Unscrew screws -1-  on the left and right engine mount.

  30. Disconnect wiring harness at the transmission.
    1. 30.1. Release and disconnect electric connectors -1 and 2-  .
    2. 30.2. Loosen holder -arrows-  for wiring harness and expose it.

  31. Disconnect electric plug connections -1 and 2-  and expose wiring harness in -direction of arrow -  .

  32. Pull off cover -1-  on the underside of the transmission.

  33. Loosen flywheel from the transmission.
    1. 33.1. Unscrew screws -arrow-  at the transmission opening.
    2. 33.2. Turn the crankshaft a further 120° in direction of rotation of the engine.
    3. 33.3. Counter at the crankshaft pulley.

  34. Loosen fastening screws -1 and 3-  on gear support -2-  .
    1. 34.1. Before loosening the fastening screws, mark the installation position of the gear support with a felt-tip pen.
    2. 34.2. Loosen fastening screws -1 and 3-  .

      Do not unscrew fastening screws fully!

  35. Loosen flange screws securing engine to transmission.
    1. 35.1. Unscrew screw -1-  for the starter from the engine side.
    2. 35.2. Unscrew screws -6... 11-  .
    3. 35.3. Pull the starter off the transmission and leave it in installation position.

  36. Tighten tension strap on the transmission mount and tunnel transverse strut as shown.

  37. Support transmission on the body using support bracket 10-222 A  .
    1. 37.1. Secure 10-222 A to the adapters 10-222 A/8 using wing screws.
    2. 37.2. Fit 10-222 A using adapters 10-222 A/8 to the spring strut domes at the left and right.
    3. 37.3. Join transmission and spindle using gearbox support 3147  .

  38. Lifting tackle 2024 A  must be engaged on the engine and on the workshop crane WE 1188  as shown.

  39. Raise the engine until the engine mounts are free.
  40. Turn the spindle of the support bracket 10-222 A  further.
  41. Pre-tension the tension strap.
  42. Remove engine from transmission and lift it up out of the engine compartment.
    1. 42.1. Checking clearance of the engine in the engine compartment.
    2. 42.2. Check that all hose and line connections between the engine, transmission, unit carrier and body are disconnected.
    3. 42.3. Guide ATF lines past the oil pan.
  43. Close off open lines with stoppers from outside.
