Removing Engine

WARNING: Highly inflammable or explosive materials
  • Danger of Are or explosion

→ Avoid contact with hot parts or sources of ignition.
→Use suction to remove ignitable vapours.
→Attach warning sign in a clearly visible position.
→Contain leaked media using non-flammable absorbent material and put it in a container designed for this purpose for disposal in accordance with local requirements.
→Secure collection containers/vessels to prevent them from tipping over.
WARNING: Caustic fluids
  • Danger of chemical burns

→Wear personal protective gear.
→Ensure that there is good ventilation.
→Avoid contact with caustic fluid.
→If you do come into contact, wash off immediately with plenty of warm water and contact a doctor if necessary.

  1. Loosen fastening screw -1-  on the holder -2-  for ATF lines -3-  at the thermostat -4-  .

  2. Place a suitable container underneath to catch emerging ATF. 
    • Pull ATF lines out of the thermostat.
    • Close off ATF lines and bores on the thermostat using suitable stoppers.
  3. Pull clamps -1-  off the coolant lines -2-  for the heating water heat exchanger in the engine compartment at the rear left of the wheel housing.
    1. Absorb emerging coolant with a cloth or collect it in a container.
    2. Close off opening using suitable stoppers.

  4. Loosen the clamp -1-  on the hydraulic line; -2-  in the front left wheel housing and pull the hose off the hydraulic line.
    1. Collect emerging hydraulic fluid in a container.
    2. Close off the line and connection piece using suitable stoppers.

  5. Disconnect PDCC lines -1-  and -2-  on the front right longitudinal member.
    1. Loosen union nuts -arrows-  and disconnect lines.
    2. Collect emerging fluid.
    3. Close off lines using stoppers.

  6. Disconnect hydraulic lines.
    1. Unscrew cap screw -1-  and disconnect line -2-  .
    2. Unscrew cap screw -3-  on the steering gear and remove line -4-  from the holder -arrow-  .
    3. Collect emerging fluid.
    4. Close off openings using suitable stoppers.

  7. Disconnect PDCC lines -1-  and -2-  in the font right wheel housing.
    1. Loosen cap screws -arrows-  and pull off lines.
    2. Collect emerging fluid.
    3. Close off openings using suitable stoppers.

  8. Loosen fastening nuts -8-  on the exhaust clamp (clamping sleeve) -3-  between the catalytic converter and exhaust system.
    1. Slide exhaust clamps onto the exhaust system. The exhaust clamps must not be re-used.

  9. Loosen the cardan shaft at the transfer gear using a mounting lever and tie it up.

  10. Mark gearshift position - N - -1-  on the automatic transmission -2-  with a suitable pen/marker -A-  .

  11. Disconnect shift cable -3-  on the automatic transmission -4-  .

    1. Unclip selector lever cable -3-  at the front on the ball joint -1-  using > VAS 6933 - Disassembly tool  .
    2. Loosen screws -2-  for the selector lever cable -3-  at the rear.

  12. Unscrew screws -1-  and remove heat shield -2-  from the steering gear.
    1. Release and disconnect electric connector or the steering gear.

  13. Loosen universal joint on the steering gear.
    1. Unscrew screw -1-  for the steering column -2-  at the steering gear -3-  .
    2. Slide the steering column -2-  upwards -arrow-  and pull it down off the steering gear -3-  (-A-  ).

  14. Loosen moulded hoses -1-  on the charge-air cooler -2-  .
    1. Loosen safety clips -arrows-  and pull off moulded hoses

  15. Loosen moulded hoses -1-  at the bottom of the charge-air cooler -2-  .
    1. Loosen safety clips -arrow-  and pull off moulded hoses
    2. Check O-ring and replace it if damaged.

  16. Unscrew nut -1-  and disconnect ground cable -2-  on the right longitudinal member.

  17. Release and disconnect electric connector -1-  on the transfer gear.

  18. Disconnect electric connectors on the transmission.
    1. Unscrew lower screw -arrow-  on the heat shield -1-  and bend heat shield -1-  up slightly.
    2. Release and disconnect electric connectors -2, 3, 4-  .
    3. Unclip wire harness for electric connectors at the transmission.

  19. Disconnect fuel lines -1-  and -2-  at the plenum panel.
    1. Release and disconnect tank vent line.
    2. Disconnect fuel supply line.
    3. Close off openings using suitable stoppers.
  20. Release the electric plug connection -1-  -M -  on the DME control unit -2- (-a-)  and disconnect it -A-  .

  21. Loosen fastening nut -1-  for ground point at the body and pull down ground cable -2-  for the DME control unit.
    1. Cut tie-wrap if necessary.

  22. Open the cover of the front relay box in the plenum panel.

  23. Release and disconnect the three electric plug connections -1-  on the engine wire harness.

  24. Unclip the engine wire harness -1-  in the plenum panel from the retaining clips -2-  and remove it.

  25. Lay the engine wire harness on the engine and secure it.
  26. Release electric plug connections for oxygen sensors -1-  at the left cross panel -a, b-  and disconnect them -A, B-  .

  28. Disconnect B+ transfer point -1-  at the left of the engine compartment.
    1. Open the cover -2-  and unscrew nut -3-  .
    2. Remove B+ line.

  29. Disconnect coolant line -1-  at the bleeder valve for the coolant reservoir -2-  .
    1. Loosen the clamp -3-  on the coolant hose -4-  at the coolant reservoir -2-  .

  30. Loosen the release mechanism for the vacuum line -2-  at the vacuum pump -3-  and pull off the vacuum line.

  31. Remove air box for throttle housing
    1. Release and disconnect electric connector -2-  for pressure sensor.
    2. Loosen clamp -3-  and pull off vacuum line -4-  .
    3. Loosen clamp -5-  and pull off positive crankcase ventilation line -6-  . Replace clamp.
    4. Loosen vacuum line for recirculating air valve -7-  from air box for throttle valve -1-  at the bottom.
    5. Loosen screw-type clamps -8-  and pull off pressure hoses -9-  .

  32. Disconnect coolant supply line at the top of the radiator.
    1. Loosen clamp -1-  and pull off vent line -2-  .
    2. Loosen retaining clip -3-  and pull off coolant line -4-  .

  33. Drain the hydraulic fluid reservoir -1-  and the PDCC -2-  reservoir, if necessary, using a suitable extraction tool. Then remove the hoses -3,_4-  at the reservoirs and close them off using suitable stoppers.

  34. Loosen fastening screw -1-  for the refrigerant line -2-  at the front left longitudinal member -3-  and pull out the line.

  35. Remove line -1-  from the air-conditioning compressor to the condenser -2-  .
    1. To do this, unscrew the fastening screw -3-  for the line -1-  at the condenser -2-  .
    2. Close off lines and connection pieces.

  36. Unscrew and remove fastening screws -1, 2-  for holders -3, 4-  for brake hydraulic lines.
    1. Loosen holders from the wheel bearing housing -5-  .

  37. Release electric plug connections -1-  for the speed sensor on the wheel bearing housing -a-  and disconnect them -A-  .

  38. Remove brake calliper and suspend it at a suitable position in the wheel arch > (do not open the brake hydraulic system). Also protect the brake calliper (e.g. using a cloth or suitable rubber mat) to prevent damage to the paintwork.

  39. Unscrew fastening screws -1-  for the connecting links -2-  at the bottom of the anti-roll bar -3-  .

  40. Press out the ball joint between the wheel carrier and upper wishbone using > T10187 - ball joint puller. 
  41. Unscrew the fastening screw -2-  for the spring strut -3-  and at the same time, raise the axle support -1-  as far as required using a suitable jack -4-  so that the fastening screw can be pushed out easily.

  42. If the automatic transmission has to be removed, also complete the following tasks.
    1. Remove transmission-oil pump.

    2. Loosen and unscrew both aluminium screws at the bottom of the engine/transmission connection.
  43. Mark the installation position of the front-axle carrier diagonally at least two places on the body using a felt-tip pen. This makes it easier to correctly position the front-axle carrier on the body during re-installation.

  44. Set up the elevating platform according to instructions

    > 100119 Removing and installing engine - TOOLS AND MATERIALS 

    Then position it under the engine and raise it. When you do this, ensure that the positioning guides of the elevating platform are inserted into the body.

  47. Secure the wheel bearing housing. To do this, turn the rubber discs upwards until they are set under the steering knuckles. Then tighten the retaining brackets on the wheel hub and elevating platform. -arrow-

  48. Mark the final position of the elevating platform -1-  on the workshop floor using a suitable tool, e.g. adhesive tape -A-  .

  49. Loosen the transmission cross member. To do this, loosen the four fastening screws -A-  .

  50. Secure the engine/transmission unit. Then secure the mounting mandrels on the engine transverse bar with the locking screws.
  51. Loosen the four fastening screws on the front-axle carrier and the two fastening screws on the engine transverse bar. -arrows-

  52. Get a second mechanic to help. 

    1st mechanic: Slowly lower the lifting platform by about 20 to 30 cm.

    2nd mechanic: Observe the lowering process and check that the components, hoses and lines have sufficient clearance.
