Adjusting Control Box For Bypass Flap

- Prepare measurement setup.
- 1.1 Secure commercially available clamping pliers -1- (e.g. Hazet 757-5) to the control rod. To protect the surface, stick fabric adhesive tape on the control rod -2- .
- 1.2 Fit a magnetic > 9281 - adjusting shim-3- on the clamping pliers -1- .
- 1.3 Secure > VW387 - Dial gage holder-5- to the engine transport eyebolt using a screw (M8 x 20) and nut.
- 1.4 Secure > VAS 6079 - Dial gauge-6- in > VW387 - Dial gage holder-5- and set a preload of 1.5 mm. Use dial-gauge extensions -4- if necessary.
Measurement setup for control box adjustment
- Adjust control box for bypass flap.
- 2.1 Set > VAS 6213 - Hand vacuum pump-1- to vacuum .
- 2.2 Switch on > V.A.G 1397B - Pressure sensor-2- and set it to relative pressure .
- 2.3 Connect > VAS 6342 - Pressure-regulating valve-3- to the vacuum connection of the control box.
- 2.4 Create a vacuum of at least 400 mbar on the control box.
- 2.5 Read off the total adjustment range of the control lever on the dial gauge.
> Setpoint value 12 mm +/- 0.5 mm
- 2.6 Reduce the vacuum to 350 mbar using the > VAS 6342 - Pressure-regulating valve

Control lever must not move. Perform a visual inspection using the dial gauge!
- 2.7 Reduce the vacuum further to 320 mbar.
Control lever starts to move.
- 2.8 Reduce the vacuum further to 200 mbar and read off the adjustment range on the dial gauge.
> Setpoint value 4 mm +/- 0.3 mm
- 2.9 If necessary, set the adjustment range at the control rod with the dial gauge fitted and repeat the measurement process.

- Remove all tools and remove adhesive tape from the control rod.
Information
- Make sure that the control rod is not strained when tightening the lock nut. There must be palpable axial play between the control lever and control rod. Loosen the connection and tighten it again if necessary.
- Tighten lock nut -2-
using > VAS 6969 - Ring tool attachment, flared a/f 10
and > V.A.G 1783 - Torque wrench, 2-10 Nm (1.5-7.5 ftlb.)
and counter at the control rod -arrow-
using an open-ended wrench > Tightening torque 8 Nm (6 ftlb.)
- 4.1 Attach vacuum hose -1- to the control box.
