Disassembly and Assembly: Disassembly

NOTE:
Explained here is how to disassemble with engine stand supporting flywheel housing surface. When using different type of engine stand, some steps may be different.
- Attach engine on a suitable engine stand. Refer to Setting .
- Drain engine oil. Refer to Changing Engine Oil .
- Remove cylinder head. Refer to Removal and Installation .
- Remove the fuel pump. Refer to Removal and Installation .
- Remove the block stiffening plate. Refer to Removal and Installation .
- Remove the oil pressure sensor (1).
- Remove the threaded plug (4) and welch plugs (1) and (5).CAUTION: Do not reuse the O-ring.

- Remove the piston and connecting rod assembly with the following procedure:
- Before removing piston and connecting rod assembly, check the connecting rod side clearance. Refer to Inspection After Disassembly .
- Install Tool (A) onto the crankshaft. Using suitable tool, rotate the engine clockwise until the pistons are below the carbon deposits that are found above the piston ring travel area.
- Use a suitable tool to clean the built up carbon from the cylinder walls.
WARNING: To avoid the risk of injury to eyes and skin, when using caustic solutions, solvents, acids, or alkaline materials follow the manufacturer's recommendations for use and wear appropriate eye protection and protective clothing. Some of these materials are also flammable. To avoid risk of fire or burns, never smoke or allow sparks or flames (such as pilot lights, electrical switches, or welding equipment) in the work area. Avoid spilling onto a hot exhaust manifold which can cause a fire.Tool

- Place a mark on each piston according to the cylinder location so they can be installed in the same location.NOTE: Do not stamp on the aluminum piston crown above the piston pin axis.
- Use Tool (A) to rotate the engine clockwise until the connecting rod caps are at bottom dead center for removal and mark each connecting rod and connecting rod cap according to the cylinder number location.

- Loosen the connecting rod bolts (A).NOTE: Do not remove the connecting rod bolts from the connecting rods at this time.
- Using a suitable tool (B), hit the connecting rod bolts to loosen the connecting rod caps.CAUTION: Make sure to hit the connecting rod bolts square on the head of the bolt.
- Remove the connecting rod bolts (A).
- Remove the connecting rod cap (2) and connecting rod bearing [lower (1)].CAUTION:
- The contact surface between the connecting rod and connecting rod cap is a machined surface, do not damage these surfaces. To avoid possible damage to the connecting rod and connecting rod cap, do not set the cap down on the fracture split surface. If the fractured split surface is damaged, the connecting rod and connecting rod cap must be replaced.
- If replacing one or more of the connecting rods, check the part number of the new connecting rod compared to the currently installed connecting rods. If the new part number does not match the old part number, replace all of the connecting rods with the latest part number. Do not mix connecting rod part numbers or engine damage could result.
NOTE: Mark the cylinder number and the letter L (lower) on the flat surface of the bearing stopper. - Push the piston and connecting rod assembly (1) out of the cylinder bore. Care must be taken not to damage the connecting rod, crankshaft journal, bearings or oil jets.CAUTION:
- Make sure the connecting rod does not scrape the cylinder wall while removing the piston and connecting rod assembly.
- If parts are reused, the piston and connecting rod assemblies must be installed in the same cylinder number from which they were removed to provide a proper fit of worn mating surfaces.
- Remove the connecting rod bearing [upper (2)].NOTE:
- Mark the cylinder number and the letter U (upper) on the flat surface of the bearing stopper.
- Use a tag to mark the cylinder number from which each piston and connecting rod assembly was removed.
- Place the piston and connecting rod assemblies in a container or fixture to protect them from damage.
- Use a suitable tool to remove the top ring (1), second ring (2) and oil ring (3).
- Before removing piston rings, check the piston ring side clearance. Refer to Inspection After Disassembly .
CAUTION:- When removing piston rings, be careful not to damage the piston.
- Do not damage piston rings by expanding them excessively.
- Remove the piston from the connecting rod using the following procedure:
- Use a suitable tool to remove the snap rings (2) from both sides of the piston (1). There are notches (A) on the bottom of the piston skirt to access and use when removing the snap rings.CAUTION: Do not damage the piston while removing the snap rings. If the piston is damaged, it could also damage the piston pin upon removal.
- Remove the piston pin (2) and separate the piston (1) from the connecting rod (3).NOTE: Heating the piston is not required.
- Use a suitable tool to remove the snap rings (2) from both sides of the piston (1). There are notches (A) on the bottom of the piston skirt to access and use when removing the snap rings.
- Remove the crankshaft using the following procedure:
- Measure crankshaft end play before loosening main cap bolts. Refer to Inspection After Disassembly .
- Before removing the main bearing caps, make certain the main bearing caps are clearly marked for their location.NOTE: The number 1 main bearing cap (1) is at the front of the engine and each main bearing cap should have an arrow indicating the direction of the main bearing cap, which is to the front of the engine.
: Front
- Loosen the main bearing cap bolts (A) first and then loosen main bearing cap bolts (B) completely and remove bolts (A).
- Using main bearing cap bolts (B), rock the main bearing cap (1) forward and backward to remove.CAUTION:
- To avoid possible engine damage, do not pry on the main bearing caps to free them from the cylinder block.
- Be careful not to damage the main bearing cap bolts.
- Remove the main bearings [lower (1)].NOTE: Mark the main bearings [lower (1)] for location as they are removed.
- Install a suitable bolt or dowel into the vibration damper attachment holes (B) and flexplate attachment holes (C).
- Install suitable tool (A) around the suitable bolt or dowel and remove the crankshaft (1).WARNING: To avoid the risk of personal injury, use lifting equipment or acquire assistance when lifting components or assemblies that weight more than 23 kg (50 lbs).NOTE: Lift the crankshaft straight up to avoid damage to the crankshaft and cylinder block.
- Remove the main bearings [upper (1)] and thrust bearing (2).NOTE: Mark the main bearings [upper (1)] for location as they are removed.
- Remove bolt (A) and remove the oil jets (1) from the cylinder block.
