Intake Manifold - INGENIUM I4 2.0L Petrol - PHEV (G2748114): Removal

WARNING:
  • If the vehicle has been powered down, do not power up the vehicle until all the bonding points have been tested.
  • It is the responsibility of the Electric Vehicle Senior Authorised Person (EVSAP) to make sure they comply with any local legislation for work on High Voltage (HV).
  • The approved Personal Protective Equipment (PPE) must be worn where indicated within this procedure and not removed unless indicated within a step. All items of PPE  must be checked for signs of damage before each use, if damaged, replacement PPE  must be obtained before doing this procedure.
NOTE:
  • All Permit To Work (PTW) documents must be kept for a minimum of 5 years.
  • This procedure contains some variation in the illustrations depending on the vehicle specification, but the essential information is always correct.
  • This procedure contains illustrations showing certain components removed to provide extra clarity.

    This procedure involves work on components associated with the HV  system. Only technicians qualified to PTW  level or higher are allowed to do this procedure. It is mandated that all technicians involved with the steps in this procedure have read and understood the Electric Vehicle (EV) Safety Rules.

    Power Down the HV  system. Only technicians qualified to Electric Vehicle Authorised Person (EVAP) level or higher are allowed to perform this procedure. It is mandated that all technicians involved with the steps in this procedure have read and understood the EV  Safety Rules.

    Refer to: DESCRIPTION AND OPERATION .

  3. Refer to HV  electrical connector operation and inspection document before disconnecting any HV  electrical connectors.

    Refer to: GENERAL PROCEDURES .

  4. Raise and support the vehicle on a suitable 2 post lift.

    Refer to: JACKING AND LIFTING

  5. Partially drain the cooling system.

    Refer to: COOLING SYSTEM PARTIAL DRAINING AND VACUUM FILLING

  6. Remove the engine cover.

    Refer to: ENGINE COVER - INGENIUM I4 2.0L PETROL

  7. Remove the secondary bulkhead center panel.

    Refer to: SECONDARY BULKHEAD CENTER PANEL - INGENIUM I4 2.0L PETROL/INGENIUM I4 2.0L PETROL - PHEV/INGENIUM I6 3.0L DIESEL/INGENIUM I6 3.0L PETROL

  8. CAUTION: Be prepared to collect escaping fuel.

    • Disconnect the 2 fuel lines.
    • Release the 2 clips.
    • Reposition the fuel lines away from the intake manifold.

    • Release the 2 fasteners.
    • Release the clip.
    • Remove the Noise, Vibration and Harshness (NVH) material.

    • Disconnect the breather pipe.
    • Remove the breather pipe.
  11. CAUTION: Be prepared to collect escaping coolant.

    Disconnect the coolant hose.

    • Disconnect the coolant hose.
    • Remove the 2 bolts.
    • Remove the coolant pipe.

    • Disconnect the coolant hose from the thermostat housing.
    • Remove the coolant hose.

    • Disconnect the fuel vapor pipe from the charge air cooler outlet pipe.
    • Release the 2 clips.
    • Disconnect the electrical connector from the purge valve.
    • Disconnect the fuel vapor pipe from the purge valve.
    • Disconnect the fuel vapor pipe from the intake manifold.
    • Remove the purge valve assembly.

    Release the clip.

  16. CAUTION: Be prepared to collect escaping coolant.

    • Disconnect the 3 coolant hoses.
    • Remove the 3 bolts.
    • Remove the coolant pipe.

    • Disconnect the 2 electrical connectors.
    • Release the 2 clips.

    • Disconnect the electrical connector.
    • Release the clip.

    Disconnect the charge air cooler outlet pipe.

    • Remove the bolt.
    • Release the oil level gauge bracket.
  21. CAUTION: Be prepared to collect escaping coolant.

    Disconnect the coolant hose from the thermostat.

  22. NOTE: The bolts are captive.

    • Loosen the 7 bolts.
    • Remove the intake manifold.

    Remove and discard the 4 intake manifold seals.

  24. NOTE: Do not disassemble further if the component is removed for access only.

    • Remove the bolt.
    • Remove the Manifold Absolute Pressure and Temperature sensor (MAPT).

    Remove and discard the O-ring seal.

    • Remove the 4 bolts.
    • Remove the throttle body.
    • Remove and discard the gasket.
