High Pressure Fuel Pump 1 (G2796614): Removal

WARNING:
  • This procedure involves fuel handling, be prepared for fuel spillage at all times and always observe fuel handling precautions. Failure to follow these instructions may result in personal injury.
  • Be prepared to collect escaping fuel.
CAUTION: Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.
NOTE:
  • This procedure contains some variation in the illustrations depending on the vehicle specification, but the essential information is always correct.
  • This procedure contains illustrations showing certain components removed to provide extra clarity.

The following step(s) applies to: 

All vehicles 

  1. Before working on the fuel system make sure to study the fuel system health and safety.

    Refer to: PETROL AND PETROL-ETHANOL FUEL SYSTEMS HEALTH AND SAFETY PRECAUTIONS

  2. Release the fuel pressure.

    Refer to: FUEL SYSTEM PRESSURE RELEASE

  3. Disconnect the 12 V system.

    Refer to: 12V SYSTEM DISCONNECT AND CONNECT

  4. Raise and support the vehicle on a suitable 2 post lift.

    Refer to: JACKING AND LIFTING

  5. Remove the starter motor.

    Refer to: STARTER MOTOR

  6. Remove the generator.

    Refer to: GENERATOR

  7. Remove the air cleaner outlet pipe T-connector.

    Refer to: AIR CLEANER OUTLET PIPE T-CONNECTOR

  8. CAUTION: Be prepared to collect escaping coolant.

    • Release the 2 clips.
    • Disconnect the 5 coolant pipe connectors.
    • Remove the coolant pipe assembly.
    • Release the coolant pipe assembly and position to one side.

    • Remove the 2 nuts.
    • Release the cable bracket assembly from the valve cover.

    • Disconnect the electrical connector.
    • Release the clip.
    • Remove the bolt.
    • Disconnect the hose.
    • Remove the right differential pressure sensor assembly.

    Release the vacuum pipe from the right coil cover and position to one side.

    • Release the 3 upper clips.
    • Release the stud.
    • Release the 4 lower clips.
    • Remove the right coil cover.

    • Disconnect the electrical connector.
    • Release the clip.
    • Remove the 2 nuts.
    • Disconnect the hose.
    • Remove the left differential pressure sensor assembly.
  14. WARNING: Be prepared to collect escaping fuel.
    CAUTION: Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.

    • Release the 2 fuel line clips.
    • Release the 2 fuel lines from the left coil cover.
    • Disconnect the 2 fuel line connectors.

    • Remove the oil filler cap.
    • Release the 2 lower studs.
    • Release the 2 upper clips.
    • Remove the left coil cover.
    • Install the oil filler cap.

    • Disconnect the breather pipe connector.
    • Release the clip.
    • Position the breather pipe to one side.

    • Disconnect the 4 electrical connectors.
    • Release the 2 clips.
    • Position the wiring harness to one side.
  18. WARNING: Be prepared to collect escaping fuel.
    CAUTION: Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.

    • Loosen the 2 fuel crossover line unions.
    • Remove the 4 bolts.
    • Disconnect the 2 fuel crossover line unions.
    • Remove the fuel crossover line.

    • Release the clip.
    • Position the wiring harness to one side.
  20. WARNING: Be prepared to collect escaping fuel.
    CAUTION: Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.

    • Remove the nut.
    • Disconnect the High Pressure (HP) fuel line union.

    The following step(s) applies to: 

    Right hand drive vehicles

    • Remove and discard the steering column lower shaft lower bolt.
    • Reposition the steering column shaft.

    The following step(s) applies to: 

    All vehicles

    • Remove the 3 bolts.
    • Remove the idler pulley bracket.

    • Remove the bolt.
    • Release the ground cable and position to one side.

    Remove the engine mount nut.

  25. CAUTION: Use a wooden block to protect the oil pan when supporting the engine.

    Support the engine.

    General Equipment: Transmission jack

    • Remove the 4 engine mount bracket bolts.
    • Reposition the engine mount bracket.

    Remove the engine mount bracket.

    • Disconnect the 2 electrical connectors.
    • Release the 4 wiring harness clips as illustrated.
    • Position the wiring harness to one side.

    • Remove the 2 bolts.
    • Remove the HP  fuel line cover.
  30. WARNING: Be prepared to collect escaping fuel.
    CAUTION:
    • Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.
    • Remove and discard the HP  fuel supply lines.

    • Disconnect the 2 HP  fuel line unions.
    • Remove the 2 HP  fuel line bracket bolts.
    • Remove and discard the HP  fuel line assembly.
  31. WARNING: Be prepared to collect escaping fuel.
    CAUTION: Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.

    • Remove the Low Pressure (LP) fuel line bracket bolt.
    • Disconnect the 2 LP  fuel line unions.

    Remove the HP  fuel pump cover.

  33. WARNING: Be prepared to collect escaping fuel.
    CAUTION: Before disconnecting any components, make sure the area is clean and free from foreign material. When disconnected all openings must be sealed.
    NOTE: Loosen the bolts a turn each at a time.

    • Remove the 2 HP  fuel pump bolts.
    • Remove the HP  fuel pump.
  34. CAUTION: Be prepared to collect escaping fluids.

    Remove the HP  fuel pump tappet.
