Cooling System Draining And Vacuum Filling (G1590988): Filling

The following step(s) applies to: 

All vehicles 

WARNING: Since injury such as scalding could be caused by escaping steam or coolant, make sure the vehicle cooling system is cool prior to carrying out this procedure.
  1. CAUTION: Engine coolant concentration must be maintained at 50%.
    NOTE:
    • For armored vehicles that are going to be used at high speeds for extended periods of time in ambient temperatures above 48'C a ratio of 60% coolant to 40% water must be used. Failure to follow this instruction will result in poor Air Conditioning (A/C) performance.
    • Make sure the coolant supply valve is in the closed position on the special tool.
    • The special tool needs an air pressure of 6 to 8 bar (87 to 116 psi) to operate correctly.
    • Small diameter or long airlines may restrict airflow to the coolant vacuum fill tool.

    • Install the coolant system vacuum refill kit.

      Special Tool(s): HU-919 

    • Position the hose from the vacuum refill adapter into a container of clean coolant.
    • Connect a regulated compressed air supply to the venturi tube assembly.
    • Install the cooling system vacuum refill adapter to the expansion tank.
  2. NOTE:
    • Make sure the coolant supply valve is in the closed position on the vacuum filler gauge assembly.
    • The coolant vacuum fill tool needs an air pressure of 6 to 8 bar (87 to 116 psi) to operate correctly.
    • Small diameter or long airlines may restrict airflow to the coolant vacuum fill tool.

    Open the air supply valve until -0.8 Bar is shown on the gauge.

    • Close the air supply valve.
    • Allow 1 minute to check the vacuum is held.
  4. NOTE: Close the coolant supply valve when the coolant expansion tank 'MAX' mark is reached or coolant movement has stopped.

    Open the coolant supply valve and allow the coolant to be drawn into the system.

  5. Remove the vacuum filler gauge and cooling system vacuum refill adapter assembly.
  6. CAUTION:
    • Make sure that the mating faces are clean and free of foreign material.
    • Do not exceed 1.0 bar (15 psi) when pressurizing the cooling system.
    NOTE: If the pressure continues to drop after the initial tolerance, there is a coolant leak.

    • Using the correct adapter connect the cooling system pressure test kit to the vehicle expansion tank.
    • Slowly pressurize the cooling system until the pressure gauge reads 1.0 bar (15 psi).
    • Make sure the cooling system holds pressure, and continue to step 7 to bleed coolant from the bleed points.
  7. NOTE:
    • Make sure the hood is open.
    • Make sure the engine is not running.
    1. Switch the Ignition ON and select the park position (car in Parking (P) or Neutral (N) mode).
    2. Open the driver's door.
    3. Fully press the accelerator pedal for 10 seconds.
    4. Fully release the accelerator pedal.
    5. Electric coolant pump will be activated for 5 minutes.
    6. Monitoring the engine coolant level in the engine coolant expansion tank.
    7. After 5 minutes, increase the system pressure until 1 bar is showed in the gauge, if needed.
  8. Continue to fill the coolant expansion tank to the rim until the coolant level stops dropping.

  10. Start and run the engine.
  11. Set the heater controls to maximum.
  12. Increase the engine speed from idle to 3500 Revolutions Per Minute (RPM) until hot air is emitted from the front and rear face vents.
  13. Run the engine until the thermostat opens and hot air is emitted from the front and rear face vents.
  14. Switch the engine off and allow to cool.
  15. Visually check the engine and cooling system for signs of coolant leakage.
  16. WARNING: When releasing the cooling system pressure, cover the coolant expansion tank cap with a thick cloth.
    CAUTION:
    • Since injury such as scalding could be caused by escaping steam or coolant, make sure the vehicle cooling system is cool prior to carrying out this procedure.
    • Make sure the coolant level remains above the "COLD FILL RANGE" lower level mark.
    NOTE: When the cooling system is warm, the coolant will be approximately 10 mm above the upper level mark on the expansion tank with the cap removed.

    Check and top-up the coolant if required.
