Pinpoint Test C: Fuel Level Sensor Tests

- C1: FUEL LEVEL SENSOR TEST 1
- Using the manufacturer approved diagnostic system, check datalogger signals - Fuel Level Sensor "pump/active/A" (0xD908) - and - Fuel Level Sensor "eject/passive/B" (0xD907).
- Locate the fuel pump module electrical connector.
- Disconnect and reconnect the fuel pump module electrical connector three times.
Did the datalogger signals change each time the connector was disconnected and reconnected?
- Yes : Poor connection in the fuel pump module electrical connector due to fretting of the terminals. Install a new fuel pump module flange.
- No : GO to C2.
- C2: FUEL LEVEL SENSOR TEST 2
- Continue to monitor the datalogger signals.
Are both datalogger signals between 0.25 V and 3.20 V?
- Yes : Poor connection in the fuel pump module electrical connector due to fretting of the terminals. Install a new fuel pump module flange.
- No : GO to C3.
- C3: FUEL LEVEL SENSOR TEST 3
- Disconnect the fuel pump module electrical connector.
- Connect an ohmmeter to the left fuel level sensor terminals in the fuel pump module flange connector.
- Measure the resistance of the left fuel level sensor.
- Connect an ohmmeter to the right fuel level sensor terminals in the fuel pump module flange connector.
- Measure the resistance of the right fuel level sensor.
Are both measured resistances between 51 Ω and 992 Ω?
- Yes : Refer to the applicable SYSTEM WIRING DIAGRAM(S) and check the fuel level sensor circuit (central junction box to fuel pump module) for short circuit to ground, short circuit to power, open circuit, high resistance. Re-configure the instrument cluster with the latest level software. Re-configure the central junction box with the latest level software.
- No : GO to C4.
- C4: FUEL LEVEL SENSOR TEST 4
Two ohmmeters are required for this test.
- Disconnect the battery.
- Disconnect the battery support unit.
- Remove the fuel pump module (to allow access to the connector on the underside of the fuel pump module flange).
- Connect an ohmmeter to the left fuel level sensor terminals in the fuel pump module flange connector.
- Connect an ohmmeter to the right fuel level sensor terminals in the fuel pump module flange connector.
- Measure the resistance of the left fuel level sensor.
Did the measured resistance values change each time the connector was disconnected and reconnected?
- Yes : Poor connection in the fuel pump module lower electrical connector due to fretting of the terminals. Install a new fuel pump module flange.
- No : GO to C5.
- C5: FUEL LEVEL SENSOR TEST 5
- Measure the resistance of the left fuel level sensor.
- Measure the resistance of the right fuel level sensor.
Are both measured resistances between 51 Ω and 992 Ω?
- Yes : Poor connection in the fuel pump module electrical connector due to fretting of the terminals. Install a new fuel pump module flange.
- No : GO to C6.
- C6: FUEL LEVEL SENSOR TEST 6 NOTE: If the measurement range of the ohmmeter is set to 'automatic', the ohmmeter will briefly display 'open circuit' when the range changes. This does not indicate a fault with the component. To prevent incorrect diagnosis, always set the measurement range to 'manual'.
- Remove the suspect fuel level sensor.
- Connect an ohmmeter to the fuel level sensor terminals.
- Move the fuel level sensor float arm through its full range and monitor the measured resistance.
Is the measured resistance always between 51 Ω and 992 Ω?
- Yes : GO to C7.
- No : Fuel level sensor failure. Install a new fuel level sensor.
- C7: FUEL LEVEL SENSOR TEST 7 NOTE: Two ohmmeters are required for this test.
- Reinstall the fuel level sensor.
- Connect an ohmmeter to the left fuel level sensor terminals in the fuel pump module flange connector.
- Connect an ohmmeter to the right fuel level sensor terminals in the fuel pump module flange connector.
- Measure the resistance of the left fuel level sensor.
- Measure the resistance of the right fuel level sensor.
- Disconnect and reconnect the in-line electrical connector in the fuel level sensor wiring harness three times.
Did the measured resistance values change each time the connector was disconnected and reconnected?
- Yes : Refer to JTB00301/LTB00566 and perform a localised repair to the wiring harness.
- No : GO to C8.
- C8: FUEL LEVEL SENSOR TEST 8
- Measure the resistance of the left fuel level sensor.
Are both measured resistances between 51 Ω and 992 Ω?
- Yes : Refer to JTB00301/LTB00566 and perform a localised repair to the wiring harness.
- No : Check the fuel level sensor circuit (inside the fuel tank) for short circuit to ground, short circuit to power, open circuit, high resistance. Rectify as necessary.
