GENERAL EQUIPMENT

8 mm x 1.25 x 100 mm bolts (2 req'd)
CAUTION: If the fuel supply manifold is used as a leverage device, damage can occur to the supply manifold. Care must be taken when working around the fuel supply manifold.

    ALL VEHICLES 

  1. Remove the flywheel.

  2. Using the special tool, remove the crankshaft rear oil seal.

  3. Install the engine on a suitable engine stand.
  4. Remove the floor crane, spreader bar and the lifting eyes.
  5. Remove the generator mounting bracket.
    1. Remove drive belt tensioner bolt.
    2. Remove the generator mounting bracket bolts.

  6. Disconnect the idle air control (IAC) valve, throttle position (TP) sensor electrical connectors and the TP sensor wiring pin - type retainer.

  7. Disconnect the exhaust gas recirculation (EGR) valve vacuum hose and tube fitting.

  8. Disconnect the EGR vacuum regulator solenoid valve electrical and vacuum connections.

  9. Disconnect the camshaft position (CMP) sensor and differential pressure feedback EGR system electrical connectors. Release the wiring harness pin-type retainer.

  10. Remove the bolt and disconnect the radio ignition interference capacitor electrical connector.

  11. CAUTION: Spark plug wires must be connected correctly. Mark the spark plug wires before removing them.

  12. Using the special tool, remove the spark plug wires from the spark plugs and all routing clips.
  13. Disconnect the ignition coil electrical connector.

  14. Remove the ignition coil bracket lower bolts.

  15. Remove the ignition coil bracket upper bolts and the ignition coil assembly.

  16. Disconnect the vacuum hoses.

  17. Detach the pin-type retainer and disconnect the knock sensor electrical connector.

  18. Remove the intake manifold bolts and lift up the intake manifold.

  19. Remove the heated positive crankcase ventilation (PCV) hose retainers and remove the heated PCV fitting.

  20. Remove the intake manifold.
  21. Disconnect the coolant hose.

  22. Remove the coolant tube bracket retaining bolts.

  23. Disconnect the coolant hoses.

  24. Detach the wiring harness retainer and remove the coolant tube and bracket assembly.

  25. Disconnect the crankshaft position (CKP) sensor electrical connector.

  26. Disconnect the wiring harness retainers.

  27. Disconnect the water temperature indicator sender unit and the engine coolant temperature (ECT) sensor electrical connectors.

  28. Disconnect the fuel pulse damper vacuum hose.

  30. Disconnect the six fuel injector electrical connectors.
  31. Remove the fuel charging wiring harness.

  32. Disconnect and remove the EGR tube from the exhaust manifold.

  33. Remove the fuel supply tube upper bracket bolt.

  34. Remove the fuel supply tube lower bracket bolt.

  35. Remove the fuel injection supply manifold.
    1. Remove the fuel supply tube from the fuel manifold. Remove the fuel supply tube from the engine.
    2. Remove the fuel injection supply manifold bolts and the supply manifold and the fuel injectors as an assembly.

  36. EARLY BUILD VEHICLES 

  37. Disconnect the PCV hose.

  39. Disconnect the PCV hose from the valve.

  41. Remove the PCV valve from the valve cover. Remove the PCV system from the engine.

  42. Remove the LH valve cover and the gasket.

  44. Remove the thermostat housing.
    1. Remove the bolts.
    2. Release the bypass hose clamp and remove the housing.

  45. Remove the bolt and the oil level indicator tube.

  46. Remove the bolt and the knock sensor (KS).

  47. Remove the retainers, LH exhaust manifold and the gasket.

    CAUTION: This bolt is a torque-to-yield design and cannot be reused.

  51. Using the special tool, remove the crankshaft pulley bolt.
  52. Using the special tool, remove the crankshaft pulley.

  53. LATE BUILD VEHICLES 

    CAUTION: This bolt is a torque-to-yield design and cannot be reused.

  54. Using the special tool, remove the crankshaft pulley bolt.
  55. NOTE: If the crankshaft pulley bolt is not installed, the special tool will bottom out before the pulley is off.

  56. Install the crankshaft pulley bolt 2-3 turns. Using the special tool and the 8 mm x 1.25 x 100 mm bolts, remove the pulley.
  57. ALL VEHICLES 

    NOTE: Mark each of the roller followers to ensure it is installed in its original position during reassembly.

  58. Using the special tool, remove the camshaft roller followers.
  59. Remove the RH hydraulic chain tensioner.

  60. Remove the RH chain guide bolt.

  61. CAUTION: The right-hand camshaft sprocket bolt is a left -hand threaded bolt.
    NOTE: Secure the chain to the camshaft drive cassette with a rubber band to aid in the removal of the cylinder head.

  62. Remove the RH camshaft sprocket bolt and sprocket.
  63. Remove the LH hydraulic chain tensioner.

  66. Remove the LH camshaft sprocket bolt and sprocket.
  67. Remove the bolts in the sequence shown and remove the LH cylinder head.

  68. Remove the bolts in the sequence shown and remove the RH cylinder head.

  69. Remove the bolts and the engine front cover.

  70. Remove the bolts and the oil pan.

  72. Remove the rear cylinder block cradle bolts.

  73. Remove the eight inner cylinder block cradle bolts. Discard the washer seals.

  74. Remove the 15 bolts and the two nuts. Remove the cylinder block cradle and gasket.

  75. Remove the bolts and the oil pump.

  76. Remove the oil filter.

  78. Inspect and install new O-ring seals if necessary.

  79. Remove the bolts and the jackshaft chain tensioner.

  83. Loosen the jackshaft sprocket bolt.

  84. With the special tool still in place, loosen the rear sprocket retaining bolt.
  85. NOTE: It may be required to hold the oil pump intermediate shaft, using an E-12 external TORX® socket, in order to remove the bolts if bolts do not turn out easily at this time.

  86. Remove the jackshaft sprocket bolt.
  87. Remove the jackshaft sprocket and chain.

  95. Using the cylinder ridge reamer, remove the ridge and carbon deposits from the top of each cylinder.

  96. Remove connecting rod caps.
    1. Remove the connecting rod nuts.
    2. Remove the connecting rod cap.

  97. Install rubber hose pieces on the bolts to protect the crankshaft and remove the piston and connecting rod assemblies.

  98. Remove the crankshaft main bearing cap bolts.
