Section 463 (Engine - 4.0L SOHC): Disassembly: Engine

GENERAL EQUIPMENT

CAUTION:
If the fuel supply manifold is used as a leverage device, damage can occur to the supply manifold. Care must be taken when working around the fuel supply manifold.
- Remove the flywheel.
- Using the special tool, remove the crankshaft rear oil seal.
- Install the engine on a suitable engine stand.
- Remove the floor crane, spreader bar and the lifting eyes.
- Remove the generator mounting bracket.
- Remove drive belt tensioner bolt.
- Remove the generator mounting bracket bolts.
- Disconnect the idle air control (IAC) valve, throttle position (TP) sensor electrical connectors and the TP sensor wiring pin - type retainer.
- Disconnect the exhaust gas recirculation (EGR) valve vacuum hose and tube fitting.
- Disconnect the EGR vacuum regulator solenoid valve electrical and vacuum connections.
- Disconnect the camshaft position (CMP) sensor and differential pressure feedback EGR system electrical connectors. Release the wiring harness pin-type retainer.
- Remove the bolt and disconnect the radio ignition interference capacitor electrical connector.
- Using the special tool, remove the spark plug wires from the spark plugs and all routing clips.
- Disconnect the ignition coil electrical connector.
- Remove the ignition coil bracket lower bolts.
- Remove the ignition coil bracket upper bolts and the ignition coil assembly.
- Disconnect the vacuum hoses.
- Detach the pin-type retainer and disconnect the knock sensor electrical connector.
- Remove the intake manifold bolts and lift up the intake manifold.
- Remove the heated positive crankcase ventilation (PCV) hose retainers and remove the heated PCV fitting.
- Remove the intake manifold.
- Disconnect the coolant hose.
- Remove the coolant tube bracket retaining bolts.
- Disconnect the coolant hoses.
- Detach the wiring harness retainer and remove the coolant tube and bracket assembly.
- Disconnect the crankshaft position (CKP) sensor electrical connector.
- Disconnect the wiring harness retainers.
- Disconnect the water temperature indicator sender unit and the engine coolant temperature (ECT) sensor electrical connectors.
- Disconnect the fuel pulse damper vacuum hose.
- Disconnect the six fuel injector electrical connectors.
- Remove the fuel charging wiring harness.
- Disconnect and remove the EGR tube from the exhaust manifold.
- Remove the fuel supply tube upper bracket bolt.
- Remove the fuel supply tube lower bracket bolt.
- Remove the fuel injection supply manifold.
- Remove the fuel supply tube from the fuel manifold. Remove the fuel supply tube from the engine.
- Remove the fuel injection supply manifold bolts and the supply manifold and the fuel injectors as an assembly.
- Disconnect the PCV hose.
- Disconnect the PCV hose from the valve.
- Remove the PCV valve from the valve cover. Remove the PCV system from the engine.
- Remove the LH valve cover and the gasket.
- Remove the RH valve cover and the gasket.
- Remove the thermostat housing.
- Remove the bolts.
- Release the bypass hose clamp and remove the housing.
- Remove the bolt and the oil level indicator tube.
- Remove the bolt and the knock sensor (KS).
- Remove the retainers, LH exhaust manifold and the gasket.
- Remove the retainers, RH exhaust manifold and the gasket.
- Remove the coolant pump.
- Using the special tool, remove the crankshaft pulley bolt.
- Using the special tool, remove the crankshaft pulley.
- Using the special tool, remove the crankshaft pulley bolt.
- Install the crankshaft pulley bolt 2-3 turns. Using the special tool and the 8 mm x 1.25 x 100 mm bolts, remove the pulley.
- Using the special tool, remove the camshaft roller followers.
- Remove the RH hydraulic chain tensioner.
- Remove the RH chain guide bolt.
- Remove the RH camshaft sprocket bolt and sprocket.
- Remove the LH hydraulic chain tensioner.
- Remove the LH chain guide bolt.
- Remove the LH camshaft sprocket bolt and sprocket.
- Remove the bolts in the sequence shown and remove the LH cylinder head.
- Remove the bolts in the sequence shown and remove the RH cylinder head.
- Remove the bolts and the engine front cover.
- Remove the bolts and the oil pan.
- Remove the oil pump screen cover and tube.
- Remove the rear cylinder block cradle bolts.
- Remove the eight inner cylinder block cradle bolts. Discard the washer seals.
- Remove the 15 bolts and the two nuts. Remove the cylinder block cradle and gasket.
- Remove the bolts and the oil pump.
- Remove the oil filter.
- Remove the oil filter adapter.
- Inspect and install new O-ring seals if necessary.
- Remove the bolts and the jackshaft chain tensioner.
- Remove the bolts and the jackshaft chain guide.
- Remove the jackshaft rear plug.
- Install the special tool on the rear of the jackshaft.
- Loosen the jackshaft sprocket bolt.
- With the special tool still in place, loosen the rear sprocket retaining bolt.
- Remove the jackshaft sprocket bolt.
- Remove the jackshaft sprocket and chain.
- Remove the bolt and the LH camshaft drive cassette.
- Remove the RH camshaft drive cassette bolt and spacer.
- Remove the sprocket bolt and the RH camshaft drive cassette.
- Remove the hold down and the oil pump drive.
- Remove the bolts and the jackshaft thrust plate.
- Remove the jackshaft.
- Remove the jackshaft spacer.
- Using the cylinder ridge reamer, remove the ridge and carbon deposits from the top of each cylinder.
- Remove connecting rod caps.
- Remove the connecting rod nuts.
- Remove the connecting rod cap.
- Install rubber hose pieces on the bolts to protect the crankshaft and remove the piston and connecting rod assemblies.
- Remove the crankshaft main bearing cap bolts.
- Remove the crankshaft main bearing caps.
- Remove the crankshaft.
- Remove the crankshaft main bearings and the thrust bearing.

CAUTION:
Spark plug wires must be connected correctly. Mark the spark plug wires before removing them.
NOTE:
The LH side is shown, the RH side is similar.

This bolt is a torque-to-yield design and cannot be reused.

This bolt is a torque-to-yield design and cannot be reused.
NOTE:
If the crankshaft pulley bolt is not installed, the special tool will bottom out before the pulley is off.
ALL VEHICLES
NOTE:
Mark each of the roller followers to ensure it is installed in its original position during reassembly.
CAUTION:
The right-hand camshaft sprocket bolt is a left -hand threaded bolt.
NOTE:
Secure the chain to the camshaft drive cassette with a rubber band to aid in the removal of the cylinder head.
NOTE:

NOTE:
It may be required to hold the oil pump intermediate shaft, using an E-12 external TORX® socket, in order to remove the bolts if bolts do not turn out easily at this time.
