Transfer Case Reassembly

  1. Lubricate all internal parts with ATF. Install rear output shaft seal to rear bearing retainer. Install front output bearing, snap ring and front output shaft seal to front case. See Figure or Figure .
  2. Install rear output bearing to rear case, and front input bearing and snap ring to front case. Install front output shaft seal to front case. Install rear output bearing to rear case.
  3. Install front input bearing and snap ring to front case half. Install sector detent spring and roller into front case. Install sector shaft through case, align with spline on sector and install retainer clip.
  4. Install power take-off drive gear and input carrier assembly to front case. Install input carrier snap ring to input carrier, and mainshaft front oil seal to front case. Install annulus gear and annulus gear snap ring to front case.
  5. Install range fork and shaft hub, aligning shift hub to carrier assembly and shift fork pin to slot in sector. Install shift rail through range fork and into boss in front case.
  6. Install mainshaft and oil pump assembly. Install front output shaft to front output bearing. Install drive gear, driven gear, and drive chain as an assembly to mainshaft and front output shaft. Install flat washer and output shaft snap ring to front output shaft.
  7. Install synchronizer assembly and mode shift fork, aligning synchronizer assembly to mainshaft drive gear and mode fork to shift rail. Install synchronizer hub.
  8. Install clutch coil housing and snap ring to mainshaft. Install shift rail spring to shift rail. Install clutch coil to rear case and tighten clutch coil nuts to specification. See TORQUE SPECIFICATIONS  .
  9. Install clutch coil wire through rear case and install connector onto wire. Apply silicone sealer to case sealing surfaces and install rear case half to front case half. Install case screws and tighten to specification.
  10. Install a new speedometer tone wheel to mainshaft. Apply silicone sealer to rear bearing retainer and install with bolts to rear case. Tighten bolts to specifications.
  11. Install 4WD indicator switch to front case half and tighten to specifications. Install speedometer pick-up switch and bolt to rear bearing retainer. Tighten to specification.
  12. Install front and rear output yokes, rubber sealing washers, flat washers and front and rear output yoke nuts to front and rear output shafts. Tighten to specification.
