Installation Procedure
- NOTE:
Do NOT install the fuel injector nozzle housing seals until AFTER the injectors are installed on the fuel rail.
Fuel Injector Seal Spacer (1) - Install NEW [4x]
Fuel Injector Seal (2) - Install NEW [4x]
- Fuel Injector Bushing (3) - Install NEW [4x]
- CAUTION:
During the installation of the fuel rail and injector assembly, ensure that the fuel injectors are positioned straight into the injector opening. Failure to follow this caution can tilt or bend the injectors and could cause leaks or malfunction after installation.
NOTE:Use a fiberless, lint free swab to apply the lubrication to the O-ring before installation.
Holding the largest diameter/body (2) of the injector only, insert the injector assembly (2) into the fuel rail. Ensure correct orientation of the electrical connector.
- Fuel Injector Retainer (1) - Install NEW
- Repeat for remaining injectors until all are installed and retained in fuel rail.
- NOTE:
DO NOT use any type of lubricant when installing the NEW combustion seals on the fuel injector tip.
Install EN-51955-1 long protector (1) onto the fuel injector tip, covering the first recessed area closest to the tip. Place a NEW seal (2) on EN-51955-1 long protector (1).
- Using EN-51955-4 pusher (3), install the seal (2) into the recessed area (4) of the fuel injector, then remove the EN-51955-1 long protector.
- Compress the seal (2) using EN-51955-3 pre-sizer (5).
- Using EN-51955-5 sizer (6), resize the seal.
- Install EN-51955-2 short protector (7) onto the fuel injector tip. Place a second NEW seal (8) on EN-51105-2 short protector (7).
- Using EN-51955-4 pusher (3), install the seal (8) into the remaining recessed area (9) of the fuel injector, then remove EN-51105-2 short protector.
- Compress the seal (8) using EN-51955-3 pre-sizer (5).
- Using EN-51955-5 sizer (6), resize the seal.
- NOTE:
The fuel injector seals must fit properly in the relative groove. Overlapping of the fuel injector seals with the external surface of the injector must be avoided. Avoid handling the injector tip seals as much as possible to avoid damage.
Check both of the fuel injector combustion seals on each fuel injector for correct seat:
- The seal must not be too large, buckled, or corrugated (1)
- The seal must be fixed tight and accurate (2)
- If the seals are not installed correctly, remove the incorrect seal and replace with a NEW seal.
Water Pump (2) - Install
- Water Pump Bolt (1) - Install and tighten [3x] - Fastener Specifications
Heater Outlet Pipe Bolt (1) - Install and tighten - Fastener Specifications
Water Pump Inlet Gasket (3) - Install NEW
- Water Inlet (2) - Install
- Tighten the hose clamp on the water pump.
- Water Outlet Bolt (1) - Install and tighten [3x] - Fastener Specifications
- NOTE:
Hand place the fuel injection fuel rail into the position on the cylinder head.
Fuel Injection Fuel Rail (1) - Move into position
- Fuel Injection Fuel Rail Bolt (2) - Install and hand tighten [4x]
- Tighten the two outer fuel injection fuel rail bolts by alternating in steps of 1/2 turn, until the fuel injection fuel rail (1) is fully seated.
- Fuel Injection Fuel Rail Bolt (2) - Tighten [4x] - Fastener Specifications
- Electrical Connector (3) - Connect [3x]
- WARNING:
The noise cancelling foam component MUST be replaced if it has been exposed to engine fluids. Failure to replace the noise cancelling foam component that has been exposed to engine fluids may result in an engine fire resulting in catastrophic engine damage, and possible injury or death.
Connect all electrical connectors around the fuel rail and knock sensors.
- Fuel Injection Fuel Rail Noise Shield (1) - Install
Engine Mount Bracket (2) - Install
- Engine Mount Bracket Bolt (1) - Install NEW and tighten [4x] - Fastener Specifications
Engine Mount Bracket (2) - Install
- Engine Mount Bracket Bolt (1) - Install NEW and tighten [4x] - Fastener Specifications
Ignition Coil (2) - Install [4x]
- Ignition Coil Bolt (1) - Install and tighten [8x] - Fastener Specifications
- NOTE:
- The camshaft MUST be at the base circle position before the fuel pump is installed.
- At the base circle position, the EN-52443 High Pressure Fuel Pump Alignment Tool (5) will sit flush with the cylinder head.
Install the EN-52443 High Pressure Fuel Pump Alignment Tool (5) and turn the crankshaft until the camshaft lobe is at the base circle position.
- Remove the EN-52443 High Pressure Fuel Pump Alignment Tool (5).
- Lubricate the valve lifter follower (4) with clean engine oil. Adhesives, Fluids, Lubricants, and Sealers
- Valve Lifter Follower (4) - Install
- Fuel Pump Seal (3) - Install NEW
- Fuel Pump (2) - Install
- Fuel Pump Stud (1) - Install and tighten [2x] - Fastener Specifications
- Electrical Connector @ Fuel Pump - Connect
- WARNING:

Fuel Pump Insulator (1) - Install
Fuel Injection Pump Bracket (3) - Install
- Fuel Pump Shield Bolt (2) - Install and tighten [2x] - Fastener Specifications
- Fuel Pump Shield Bolt (1) - Install and tighten [2x] - Fastener Specifications
Fuel Feed Intermediate Pipe (2) - Install NEW
- Fuel Injection Fuel Feed Pipe Bracket Bolt (1) - Install and tighten - Fastener Specifications
Nut @ Fuel Feed Intermediate Pipe (1) - Install and hand tighten [2x]
- Nut @ Fuel Feed Intermediate Pipe (1) - Tighten [2x] - Fastener Specifications
Install the fuel feed pipe (1) to the fuel pump and the fuel feed pipe - underbody. Metal Collar Quick Connect Fitting Service
Fuel Feed Pipe Bolt (1) - Install and tighten - Fastener Specifications
- CAUTION:
Phenolic spacer must be present to prevent galvanic/corrosive reaction and/or excessive temperature conduction between engine mount bracket and engine mount. Replace mount if phenolic spacer is missing or damaged. Failure to ensure phenolic spacer is intact and not damaged can lead to premature failure of engine mount and/or engine mount bracket.
Inspect each engine mount to ensure the phenolic spacer (1) is in place and not damaged.
J-36854 Engine Stand Remove - Engine (1)
- Install the engine to the cradle.
- Support the transmission with a suitable jack.
Remove the J-21366 Converter Holding Strap (1) from the transmission bell housing.
Install the transmission to the engine.
- Connect the electrical connectors and hoses as necessary.
- Remove the straps and binders securing the powertrain to the support table.
- Ensure the following components are clear from the frame:
- Vacuum lines
- Steering knuckles
- Electrical wiring harnesses
- Oil cooler lines
EN-51768 Engine Support Fixture Adapter Bolts- M8 (2) - Remove
- EN-36857 Engine Lift Bracket Set (1) - Remove

- Support the transmission with a suitable jack.
Transmission Bolt (2) - Install and tighten [3x] - Fastener Specifications
- Transmission Stud (1) - Install and tighten - Fastener Specifications
Transmission Stud (1) - Install and tighten - Fastener Specifications
Transmission Bolt (1) - Install and tighten [3x] - Fastener Specifications
- Transmission Stud (2) - Install and tighten - Fastener Specifications
- Connect the transmission vent hose to the engine.
Connect the electrical connector. (1)
- Install the 5 retainers (2).
Prepare the transmission torque converter bolts (1) for installation as follows:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Apply thread locking adhesive to the external threads of the components. Adhesives, Fluids, Lubricants, and Sealers
- Ensure there are no gaps in the thread locking adhesive once applied to the component.
- Transmission Torque Converter Bolt (1) - Install and tighten [6x] - Fastener Specifications
Engine Mount Nut- Left Side (1) - Install and tighten - Fastener Specifications
Engine Mount Nut- Right Side (1) - Install and tighten - Fastener Specifications
- Connect the transmission vent hose to the transmission.
- Align the torque converter to flex plate orientation marks made during the removal procedure.
Install the air conditioning compressor (3).
- Air Conditioning Compressor Bolt (2) - Install and tighten - Fastener Specifications
- Air Conditioning Compressor Nut (1) - Install and tighten - Fastener Specifications
Air Conditioning Compressor Nut (1) - Install and tighten - Fastener Specifications
Generator (1) - Install
Generator Bolt (1) - Install and tighten [2x] - Fastener Specifications
Auxiliary Generator Battery Jumper Cable (2) - Install
- Battery Positive Cable Nut (1) - Install and tighten - Fastener Specifications
- Electrical Connector (5) - Connect
- If the generator is being replaced, transfer the radiator inlet hose bracket (3) to the NEW generator.
- Radiator Inlet Hose Bracket Bolt (4) - Install and tighten - Fastener Specifications
Auxiliary Generator Battery Jumper Cable (2) - Install
- Battery Positive Cable Nut (1) @ Starter Solenoid - Install and tighten - Fastener Specifications
- Electrical Connector (4) - Connect
- Starter (3) - Install
Starter Bolt (2) - Install and tighten [2x] - Fastener Specifications
- Starter Stud (1) - Install and tighten - Fastener Specifications
Auxiliary Generator Battery Jumper Cable (2) - Install
- Auxiliary Generator Battery Jumper Cable Terminal Nut (1) - Install and tighten - Fastener Specifications
- Retainer (3) - Engage
Engine Coolant Flow Control Valve Seal (2) - Install NEW

Position harness to new engine.

Turbocharger Oil Return Pipe Gasket (5) - Install NEW

Inspect on all sides of the warm up three-way catalytic converter to verify it is fully seated prior to tightening the exhaust pipe clamp.
Exhaust Pipe Clamp (1) - Tighten - Fastener Specifications
- CAUTION:NOTE:
A special anti-seize compound is used on the heated oxygen sensor threads. The compound consists of liquid graphite and glass beads. The graphite will burn away, but the glass beads will remain, making the sensor easier to remove. New or service sensors will have the compound already applied to the threads. IF a sensor is removed and is to be reinstalled, the threads MUST have an anti-seize compound applied before installation. Adhesives, Fluids, Lubricants, and Sealers
Using the appropriate tool, install the heated oxygen sensor (1). Fastener Specifications

- CAUTION:NOTE:

Using the EN-6179 Heated Oxygen Sensor Remover/Installer, install the heated oxygen sensor (1). Fastener Specifications
- Connect the electrical connector.
Belt Idler Pulley (1) - Install and tighten - Fastener Specifications
Drive Belt Tensioner (4) - Install
- Drive Belt Tensioner Bolt (3) - Install and tighten [2x] - Fastener Specifications
Drive Belt Idler Pulley (2) - Install and tighten - Fastener Specifications
Position the drive belt (2) onto all but one of the idler pulleys.
- Use a suitable tool to rotate the drive belt tensioner (1) counterclockwise, then hold tension.
- Install the drive belt (2) onto the last idler pulley. Check to ensure that the drive belt is centered on each pulley, and fully seated into ribbed pulleys.
- Slowly release tension from the drive belt tensioner (1).
- Inspect the drive belt (2) again to ensure centered on each pulley.
Charge Air Cooler Inlet Air Tube (2) @ Turbocharger (3) - Install
- Retainer Spring (1) - Engage
Charge Air Cooler Outlet Air Tube (2) @ Throttle Body (3) - Install
- Retainer Spring (1) - Engage
- Connect the remaining electrical connectors and hoses as necessary.
- Remove the straps and binders securing the powertrain to the support table.
- Ensure the following components are clear from the frame:
- Vacuum lines
- Steering knuckles
- Electrical wiring harnesses
- Oil cooler lines
Position the engine and transmission (1) on the GE-52200-A Propulsion System Lift (2) to the vehicle and raise into position.
Drivetrain and Front Suspension Cradle Front Bolt (2) - Install and tighten [4x] - Fastener Specifications
- Drivetrain and Front Suspension Cradle Rear Bolt (1) - Install and tighten [2x] - Fastener Specifications
- Remove the straps and binders securing the powertrain to the support table.
- Remove the GE-52200-A Propulsion System Lift from under the vehicle.
Intermediate Steering Shaft (1) @ Electric Belt Drive Rack and Pinion Steering Gear - Install
Prepare the intermediate steering shaft lower bolt (1) at the electric belt drive rack and pinion steering gear for installation as follows:
- Remove any loose cured adhesive from the external threads of the component using a lint free cloth.
- Thread the cleaned component into the internal mating threads and remove to loosen trapped cured adhesive.
- Apply thread locking adhesive to the external threads of the component. Adhesives, Fluids, Lubricants, and Sealers
- Ensure there are no gaps in the thread locking adhesive once applied to the component.
Intermediate Steering Shaft Lower Bolt (1) @ Electric Belt Drive Rack and Pinion Steering Gear - Install and tighten - Fastener Specifications
- Remove the device preventing the steering column from rotating.
Wiring Harness Retainer (1) - Engage [6X]
- Connect electrical connectors at engine mounts.
Connect the steering gear electrical connectors. (1)
Automatic Transmission Fluid Cooling Exchanger (2) - Install
- Automatic Transmission Fluid Cooling Exchanger Bolt (1) - Install and tighten [3x] - Fastener Specifications
Transmission Fluid Cooler Pipe Seal (1) - Install NEW [2x]
- NOTE:
Remove the caps from the fittings and plugs from the holes before installing the transmission fluid cooler pipes.
Transmission Fluid Cooler Inlet and Outlet Pipe (2) @ Automatic Transmission Fluid Cooling Exchanger - Install
- Transmission Fluid Cooler Pipe Connector Bolt (1) - Install and tighten [2x] - Fastener Specifications

Transmission Fluid Cooler Inlet and Outlet Pipe (2) @ Transmission Cooler Bypass Valve - Install
- Transmission Fluid Cooler Pipe Nut (1) - Install and tighten - Fastener Specifications
Front Crossmember Brace-Left Side (3) - Install
- Front Crossmember Brace Nut-Left Side (2) - Install and tighten - Fastener Specifications
- Front Crossmember Brace Bolt-Left Side (1) - Install and tighten [4x] - Fastener Specifications
Front Crossmember Brace-Right Side (3) - Install
- Front Crossmember Brace Nut-Right Side (2) - Install and tighten - Fastener Specifications
- Front Crossmember Brace Bolt-Right Side (1) - Install and tighten [4x] - Fastener Specifications
Front Crossmember Brace (2) - Install
- Front Crossmember Brace Nut (1) - Install and tighten [4x] - Fastener Specifications
- Remove straps used to support the radiator.
Transmission Mount (2) - Install
- Transmission Mount Bolt (1) - Loosely install [2x]
Transmission Mount Bracket Bolt (1) - Loosely install [4x]
- Remove the jack from beneath the transmission.
- Reposition and connect wiring harness and hoses as needed.
Install the electronic transmission range selector manual park release cable (2) to the electronic transmission range selector manual park release cable bracket on the transmission.
- Clip the electronic transmission range selector manual park release cable (1) retainer to the electronic transmission range selector manual park release cable bracket.
Connect the electronic transmission range selector manual park release cable terminal to the manual shift shaft.
- Install the electronic transmission range selector manual park release cable clamp bolt (1) and tighten. Fastener Specifications
Apply a thin layer of grease to the transmission output shaft splines (1). Adhesives, Fluids, Lubricants, and Sealers
- Loosely install a NEW propeller shaft hub clamp (3) to the propeller shaft joint boot.
- Support and secure the propeller shaft (2) to a suitable hydraulic jack stand.
- Propeller Shaft (2) - Install
If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Apply thread locking adhesive to the external threads of the components. Adhesives, Fluids, Lubricants, and Sealers
- Ensure there are no gaps in the thread locking adhesive once applied to the component.
- Propeller Shaft Bearing Support Bolt (1) - Install and tighten [2x] - Fastener Specifications
- Remove the hydraulic jack stand supporting the propeller shaft.
If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Apply thread locking adhesive to the external threads of the components. Adhesives, Fluids, Lubricants, and Sealers
- Ensure there are no gaps in the thread locking adhesive once applied to the component.
- Align the relationship marks (2) made on the propeller shaft and the rear differential flange.
- Rear Propeller Shaft Bolt (1) - Install [3x]
- Rear Propeller Shaft Nut (3) - Loosely install [3x]
- Rear Propeller Shaft Bolt (1) - Tighten [3x] - Fastener Specifications
- Using a suitable jack stand, support the rear of the transmission.
Transmission Mount Bracket Bolt (1) - Remove [4x]
- Transmission Mount Bracket - Remove
Transmission Mount Bolt (1) - Remove [2x]
- Transmission Mount (2) - Remove
- Ensure that the drive shaft boot is completely seated in the output shaft groove prior to crimping the propeller shaft hub clamp (2).
- Using the DT-35910 Drive Axle Seal Clamp Pliers (1), crimp the propeller shaft hub clamp (2) until the final crimped outer diameter (a) is 39 - 41 mm (1.54 - 1.61 in).

Transmission Mount Bracket Bolt (1) - Tighten [4x] - Fastener Specifications
- Remove the jack stand.

Exhaust Intermediate Underbody Heat Shield (2) - Install
- Exhaust Heat Shield Bolt (1) - Install and tighten [6x] - Fastener Specifications
Catalytic Converter Gasket (2) - Install NEW
- Exhaust Muffler (1) - Install
- {If equipped} Electrical Connector @ Exhaust Control Valve Actuator - Connect

Air Conditioning Condenser Tube Clip (2) - Install
- Air Conditioning Condenser Hose Nut (1) @ Air Conditioning Condenser - Install and tighten - Fastener Specifications
Position the air conditioning refrigerant heat exchanger to its original position.
- Air Conditioning Evaporator Tube Clip Bracket Bolt (4) - Install and tighten - Fastener Specifications
- Air Conditioning Evaporator Thermal Expansion Valve Seal (3) - Install NEW
- Air Conditioning Evaporative Connector Hose/Tube and Compressor Hose (2) @ Air Conditioning Refrigerant Heat Exchanger - Install
- Air Conditioning Compressor Hose Nut (1) - Install and tighten - Fastener Specifications
Engine Wiring Harness Connector Bracket (2) - Install
- Engine Wiring Harness Connector Bracket Nut (1) - Install and tighten - Fastener Specifications
Air Conditioning Compressor and Condenser Hose Seal (3) - Install NEW
- Air Conditioning Compressor Hose Seal (2) - Install NEW
- Air Conditioning Evaporative Connector Hose/Tube and Compressor Hose (1) @ Air Conditioning Compressor - Install

Connect the electrical connectors. (1) [3x]
Reconnect the 3 electrical connectors (1) to the engine control module.
Body Wiring Harness Junction Block Bracket (2) - Install
- Body Wiring Harness Fuse Block Bracket Bolt (1) - Install and tighten [2x] - Fastener Specifications
Install the engine wiring harness fuse block bracket (2) to the body wiring harness junction block bracket (3). Re-engage the 3 retaining tabs (1).
Install the 2 electrical connectors (1) and engage the 2 retaining covers (2).

- Connect the cooling fan electrical connector.
- Connect the ground wire on the frame before installing the air cleaner.
Air Cleaner Assembly (1) - Install
Air Cleaner Bolt (1) - Install and tighten - Fastener Specifications
- Connect the electrical connector and install all wiring harnesses to the air cleaner assembly.
Air Cleaner Outlet Duct (1) - Install
- Connect the electrical connector.
Positive Crankcase Ventilation Tube (4) - Connect
Positive Crankcase Ventilation Tube (3) - Connect - Plastic Collar Quick Connect Fitting Service
- Air Cleaner Outlet Duct Clamp (1) - Tighten [2x] - Fastener Specifications
Evaporative Emission Canister Purge Tube (1) - Install - Plastic Collar Quick Connect Fitting Service
- Install the front tire and wheel assemblies. Tire and Wheel Removal and Installation
- Connect the battery. Battery Negative Cable Disconnection and Connection
- Recharge the refrigerant. REFRIGERANT RECOVERY AND RECHARGING
Wiring Harness Retainer (1) @ Air Cleaner Assembly - Install [4x]
- Connect the electrical connector.
- Remove the oil fill cap.
Intake Manifold Cover (1) @ Upper Intake Manifold Bracket (2) - Install
Push down on the front of the intake manifold cover (2).
- Intake Manifold Cover Bolt (1) - Install and tighten [2x] - Fastener Specifications
- Install the oil fill cap.
- NOTE:
Ensure the intake manifold cover insulator retainers fully engage the intake manifold cover studs.

- If the engine is replaced with a new engine or has been overhauled, perform the Engine Prelubing procedure. Engine Prelubing

- If replacing the engine control module, it is necessary to reprogram the replacement module. CONTROL MODULE REFERENCES

- Perform the throttle body idle air flow compensation reset. Throttle Body Idle Air Flow Compensation Reset
- Inspect the exhaust system for leaks.
Arrows show proper orientation to install the bushing. The bushing will fit flush against the injector.
Ensure the fuel injector retainer is properly installed. Failure to completely install the retainers may degrade fuel injection system performance or cause system malfunction.

Install the four fuel injection fuel rail bolts hand tight only, DO NOT apply any torque.

Alternately hand-tighten the fuel pump bolts one turn at a time until the pump is fully seated. Trying to draw down the pump without even side-to-side tightening may result in pump plunger damage.
For proper alignment of all torque converter bolts, install the first torque converted bolt in the oval shaped hole.
Rotate the harmonic balancer center bolt clockwise ONLY, to align the torque converter bolt with the starter opening.
Ensure that the catalytic converter gasket is fully seated on the warm up three-way catalytic converter inlet flange.
For proper bolt alignment, loosely install all mount bolts prior to tightening to specifications.

Prelube is necessary if the engine is replaced or overhauled.
