Installation Procedure
Using the DT-52921 Pinion Seal Installer (2) install the differential drive pinion gear seal (1).
- Apply a small amount of lubricant to the splines of the rear wheel drive shaft flange. Adhesives, Fluids, Lubricants, and Sealers
Position the rear wheel drive shaft flange (1) on the pinion shaft, ensuring the alignment marks are aligned.
- Using a brass hammer, tap the flange on the drive pinion shaft.
Prepare the differential carrier pinion threads for installation as follows:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Remove loose debris from internal and external threads using compressed air.
- Apply liquid thread locking adhesive in a strip along half of the length of the external threads, starting at the tip, just prior to installation. Adhesives, Fluids, Lubricants, and Sealers
- Install the NEW rear wheel drive shaft flange nut (1).
Using the DT-45012 Holding Fixture (1) and breaker bar with the proper size socket, tighten the NEW rear wheel drive shaft flange nut (2) until the pinion end play is just taken up.
- Frequently rotate the pinion while tightening the nut to seat the bearings.
- Measure the rotating torque of the pinion using an in-pound torque wrench. Continue tightening the front differential drive pinion gear nut (2) until specified rotating torque is obtained, refer to Fastener Specifications .
- Once the specified torque is obtained, rotate the pinion several times to ensure the bearings have seated. Recheck the rotating torque and adjust if necessary.
- Remove the DT-45012 Holding Fixture (1).
Position the rear wheel drive shaft (1) onto the rear axle shaft.
- NOTE:
The rear wheel drive shaft universal joint retainer (1) and washers (2) are serviced as a rear wheel drive shaft universal joint retainer kit consisting of 2 bolts and 1 washer.
If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Remove loose debris from internal and external threads using compressed air.
- Apply liquid thread locking adhesive in a strip along half of the length of the external threads, starting at the tip, just prior to installation. Adhesives, Fluids, Lubricants, and Sealers
- Install 3 NEW wheel drive shaft washers (2).
- Install and tighten the 6 NEW rear wheel drive shaft universal joint retainers (1) in a crisscross pattern. Fastener Specifications
Position the rear wheel drive shaft (1) onto the rear axle shaft.
- NOTE:
The rear wheel drive shaft universal joint retainer (1) and washers (2) are serviced as a rear wheel drive shaft universal joint retainer kit consisting of 2 bolts and 1 washer.
If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Remove loose debris from internal and external threads using compressed air.
- Apply liquid thread locking adhesive in a strip along half of the length of the external threads, starting at the tip, just prior to installation. Adhesives, Fluids, Lubricants, and Sealers
- Install 3 NEW wheel drive shaft washers (2).
- Install and tighten the 6 NEW rear wheel drive shaft universal joint retainers (1) in a crisscross pattern. Fastener Specifications
Apply a thin layer of grease to the transfer case output shaft splines. Adhesives, Fluids, Lubricants, and Sealers
- Loosely install a NEW propeller shaft hub clamp to the propeller shaft joint boot.
- Support and secure the propeller shaft (1) to a suitable hydraulic jack stand.
- Propeller Shaft (1) - Install
If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Remove loose debris from internal and external threads using compressed air.
- Apply liquid thread locking adhesive in a strip along half of the length of the external threads, starting at the tip, just prior to installation. Adhesives, Fluids, Lubricants, and Sealers
- Propeller Shaft Bearing Support Bolt (1) - Install and tighten [2x] - Fastener Specifications
- Remove the hydraulic jack stand supporting the propeller shaft.
If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps:
- Remove any loose cured adhesive from the external threads of the components using a lint free cloth.
- Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive.
- Remove loose debris from internal and external threads using compressed air.
- Apply liquid thread locking adhesive in a strip along half of the length of the external threads, starting at the tip, just prior to installation. Adhesives, Fluids, Lubricants, and Sealers
- Align the relationship marks (2) made on the propeller shaft and the rear differential flange.
- Rear Propeller Shaft Bolt (1) - Install [3x]
- Rear Propeller Shaft Nut (3) - Loosely install [3x]
- Rear Propeller Shaft Bolt (1) - Tighten [3x] - Fastener Specifications
Ensure that the drive shaft boot is completely seated in the output shaft groove prior to crimping the propeller shaft hub clamp (1).
- Using the DT-35910 Drive Axle Seal Clamp Pliers (2), crimp the propeller shaft hub clamp (1) until the final crimped outer diameter (a) is 39 - 41 mm (1.54 - 1.61 in).
Floor Panel Number 2 Cross Bar Reinforcement (1) - Install
- Floor Panel Number 2 Cross Bar Reinforcement Bolt (2) - Install and tighten [4x] - Fastener Specifications
Exhaust Intermediate Underbody Heat Shield (2) - Install
- Exhaust Heat Shield Bolt (1) - Install and tighten [6x] - Fastener Specifications
- NOTE:
With the aid of an assistant, install the exhaust system to the vehicle.
Catalytic Converter Gasket (2) - Install NEW
- Exhaust Muffler (1) - Install
{ If equipped } Front Crossmember Brace (2) - Install
- { If equipped } Front Crossmember Brace Nut (1) - Install and tighten [4x] - Fastener Specifications
Exhaust Muffler (1) @ Exhaust Rear Muffler Insulator-Right Side (3) - Install
- Exhaust Muffler (1) @ Exhaust Intermediate Pipe Insulator-Right Side (2) - Install
Exhaust Muffler (1) @ Exhaust Rear Muffler Insulator-Left Side (3) - Install
- Exhaust Muffler (1) @ Exhaust Intermediate Pipe Insulator-Left Side (2) - Install
Electrical Connector (1) @ Exhaust Control Valve Actuator - Connect [2x]
Catalytic Converter Nut (1) - Install and tighten [2x] - Fastener Specifications
Floor Panel Reinforcement (1) - Install
- Floor Panel Number 4 Cross Bar Reinforcement Bolt (2) - Install and tighten [6x] - Fastener Specifications
Underbody Rear Air Deflector- Right Side (5) - Install
- Underbody Rear Air Deflector Plastic Nut (3) - Install and tighten [3x] - Fastener Specifications
- Underbody Rear Air Deflector Bolt (2) - Install and tighten [3x] - Fastener Specifications
- Underbody Rear Air Deflector Nut (4) - Install and tighten [2x] - Fastener Specifications
- Rear Wheelhouse Liner Screw (1) - Install and tighten - Fastener Specifications
Rear Tire Front Air Deflector- Right Side (1) - Install
- Rear Tire Front Air Deflector Bolt (2) - Install and tighten [2x] - Fastener Specifications
Underbody Rear Air Deflector- Left Side (5) - Install
- Underbody Rear Air Deflector Plastic Nut (2) - Install and tighten [3x] - Fastener Specifications
- Underbody Rear Air Deflector Bolt (3) - Install and tighten [3x] - Fastener Specifications
- Underbody Rear Air Deflector Nut (4) - Install and tighten [2x] - Fastener Specifications
- Rear Wheelhouse Liner Screw (1) - Install and tighten - Fastener Specifications
Rear Tire Front Air Deflector- Left Side (2) - Install
- Rear Tire Front Air Deflector Bolt (1) - Install and tighten [2x] - Fastener Specifications
Clean any dirt from around the differential carrier fill plug (1).
- Differential Carrier Fill Plug (1) - Remove
- Fill the differential carrier with axle lubricant.
- Check the differential fluid level. It should be even with the bottom of the fill plug hole to no lower than 2 mm (0.08 in) below the opening.
- Differential Carrier Fill Plug (1) - Install and tighten - Fastener Specifications
- Inspect the exhaust system for leaks.
- Remove the support and lower the vehicle.
