Removal Procedure
- Mount the engine onto a suitable engine stand. Engine Removal and Installation (with MHU) , or Engine Removal and Installation (with MG9)
- NOTE:

Positive Crankcase Ventilation Tube Connector (1) - Disconnect [2x] - Plastic Collar Quick Connect Fitting Service
- Positive Crankcase Ventilation Foul Air Tube (2) - Remove
Evaporative Emission Canister Purge Tube (1) - Disconnect [2x] - Plastic Collar Quick Connect Fitting Service
- Evaporative Emission Canister Purge Tube (1) - Remove
Disconnect the electrical connectors.
- Turbocharger Wastegate Actuator Vacuum Tank Bolt (3) - Remove [2x]
Disconnect the electrical connectors.
- Turbocharger Wastegate Actuator Vacuum Tank Bolt (3) - Remove [2x]
Charge Air Bypass Valve Vacuum Tank Tube (3) - Disconnect - Plastic Collar Quick Connect Fitting Service
Turbocharger Wastegate Actuator Vacuum Source Tube (1) @ Vacuum Pump - Disconnect - Plastic Collar Quick Connect Fitting Service
Charge Air Bypass Valve Tube (1) @ Charge Air Bypass Valve - Disconnect - Plastic Collar Quick Connect Fitting Service
Electrical Connector (1) @ Charge Air Bypass Valve (2) - Disconnect
Charge Air Bypass Valve Tube (1) @ Charge Air Bypass Valve - Disconnect - Plastic Collar Quick Connect Fitting Service
Electrical Connector (1) @ Charge Air Bypass Valve (2) - Disconnect
Turbocharger Wastegate Actuator Vacuum Tank Bolt (1) - Remove [2x]
- Turbocharger Wastegate Actuator Vacuum Tank (2) - Remove
- NOTE:
Charge air bypass valve can stay connect to the charge air cooler inlet pipe (1).
Charge Air Cooler Inlet Air Tube Bolt (1) - Remove [2x]
- Charge Air Bypass Valve Tube Connector Clamp (2) - Loosen
- Charge Air Cooler Inlet Pipe (3) - Remove
- Charge Air Cooler Inlet Air Tube Seal (4) - Remove and DISCARD
- NOTE:
Charge air bypass valve can stay connect to the charge air cooler inlet pipe (1).
Charge Air Cooler Inlet Air Tube Bolt (1) - Remove [2x]
- Charge Air Bypass Valve Tube Connector Clamp (2) - Loosen
- Charge Air Cooler Inlet Pipe (3) - Remove
- Charge Air Cooler Inlet Air Tube Seal (4) - Remove and DISCARD
- NOTE:
- Some components not shown for graphic clarity.
- Supercharger water manifold can stay attached to charger air cooler cover.
Disconnect the electrical connector.
- Charge Air Cooler Bolt (1) - Remove [2x]
- Charge Air Cooler Cover Bolt (2) - Remove [12x]
- NOTE:
- Some components not shown for graphic clarity.
- Supercharger water manifold can stay attached to charger air cooler cover.
Charge Air Cooler Cover (1) - Remove
- Intake Manifold Gasket (2) - Remove and DISCARD
- Charge Air Cooler Cover Seal (3) - Remove and DISCARD [2x]
Disconnect all electrical connectors.
- Lower Intake Manifold Bolt (1) - Remove [6x]
Intake Manifold (1) - Remove
- Lower Intake Manifold Gasket (2) - Remove and DISCARD [6x]
- NOTE:
Replace only the components necessary to complete the repair.
Disconnect the ignition coil electrical connector.
- Ignition Coil Bolt (1) - Remove
- Ignition CoilBank 1 (2) - Remove
- NOTE:
Replace only the components necessary to complete the repair.
Disconnect the ignition coil electrical connector.
- Ignition Coil Bolt (1) - Remove
- Ignition CoilBank 2 (2) - Remove
- WARNING:
The noise cancelling foam component MUST be replaced if it has been exposed to engine fluids. Failure to replace the noise cancelling foam component that has been exposed to engine fluids may result in an engine fire resulting in catastrophic engine damage, and possible injury or death.
Fuel Injection Fuel Rail Noise Shield (1) - Remove
- CAUTION:
Fuel feed intermediate pipes will be delivered with shipping caps that are meant to protect the mating joint threads. Do NOT remove shipping caps until the pipe is to be installed and joints are to be secured. Failure to do so could result in damage to the mating threads.
NOTE:Do NOT reuse the fuel feed intermediate pipe. If the fuel feed intermediate pipe fittings are loosened or the pipes are removed, the pipes MUST be replaced.
Fuel Feed Intermediate Pipe Nut (1) @ Fuel Feed Intermediate Pipe (2) - Loosen until disengaged [3x]
- Fuel Feed Intermediate Pipe (2) - Remove and DISCARD
- NOTE:
The fuel injection fuel rail bolts are retained in the fuel rail by keepers and may be difficult to remove.
Fuel Injection Fuel Rail Bolt (1) - Remove [4x]
- Disconnect the fuel injection fuel rail electrical connectors and remove the 2 retainers from the fuel feed pipe bracket.
- NOTE:
The fuel injection fuel rail bank 2 bolts must be removed for clearance purposes.
Fuel Injection Fuel Rail Bolt (1) - Remove [4x]
- NOTE:
- In some cases, the fuel injectors may be difficult to remove because of heavy carbon build-up or other factors. DO NOT use excessive force with the removal tool. If injectors are difficult to remove, apply solvent to the base of the injector bores, and allow adequate soaking time, to loosen the fuel injectors.
- Pull the fuel rail and injectors as an assembly.
- To prevent material from entering the combustions chambers make sure the area around each injector is clean and free of debris before the injectors are removed from the injector bores.
Install 2 sets of the EN-49248 Injector Rail Assembly Remover (1).
- Use the EN-49248 - 4 Hooks (1) to slowly work the fuel injection fuel rail (2) upwards in small, even increments.
- Once the fuel injection fuel rail (2) is free, remove the EN-49248 Injector Rail Assembly Remover components (1).
- CAUTION:
- Remove the fuel rail assembly carefully in order to prevent damage to the injector electrical connector terminals and the injector spray tips. Support the fuel rail after the fuel rail is removed in order to avoid damaging the fuel rail components.
- Cap the fittings and plug the holes when servicing the fuel system in order to prevent dirt and other contaminants from entering open pipes and passages.
Simultaneously lift both ends of the fuel injection fuel rail (1) and remove the fuel rail assembly from the cylinder head.
Remove and DISCARD the 8 fuel injector nozzle housing seals (1) from the injectors that remain in the fuel rail.
- NOTE:
The fuel injection fuel rail bank 1 bolts must be removed for clearance purposes.
Fuel Injection Fuel Rail Bolt (1) - Remove [4x]
- NOTE:

- Remove the fuel rail assembly carefully in order to prevent damage to the injector electrical connector terminals and the injector spray tips. Support the fuel rail after the fuel rail is removed in order to avoid damaging the fuel rail components.
- Cap the fittings and plug the holes when servicing the fuel system in order to prevent dirt and other contaminants from entering open pipes and passages.
Simultaneously lift both ends of the fuel injection fuel rail (1) and remove the fuel rail assembly from the cylinder head.
Remove and DISCARD the 8 fuel injector nozzle housing seals (1) from the injectors that remain in the fuel rail.
DIsconnect the knock sensor electrical connector.
- Knock Sensor Bolt (1) - Remove
- Knock SensorBank 1 (2) - Remove
DIsconnect the knock sensor electrical connector.
- Knock Sensor Bolt (1) - Remove
- Knock SensorBank 2 (2) - Remove
- CAUTION:
Alternately loosen the fuel pump bolts one turn at a time until the pump is fully disengaged from fuel pump lifter follower. Trying to remove the pump bolts without even side-to-side loosening may result in pump plunger damage
Fuel Pump Bolt (1) - Remove [2x]
- Fuel Pump (2) - Remove
- The valve lifter follower MAY remain in the cylinder head bore after removing the fuel pump.
- If the valve lifter follower does NOT pull out of the cylinder head bore with the fuel pump, then remove it afterwards.
- Valve Lifter Follower (3) - Remove
- Fuel Pump Bracket Gasket (4) - Remove and DISCARD
- Fuel Pump Housing Seal (5) - Remove and DISCARD
Turbocharger Coolant Feed and Return Pipe Bolt (1) - Remove
- Turbocharger Coolant Feed and Return Pipe Gasket (2) - Remove and DISCARD [2x]
- Turbocharger Coolant Return Pipe (3) - Remove
Turbocharger Heat Shield Bolt (1) - Remove [3x]
Turbocharger Heat Shield (1) - Remove
- NOTE:

Using a suitable tool, remove the turbocharger oil feed pipe fitting clip (1).
- Turbocharger Oil Feed Pipe Bolt (2) - Remove
- Turbocharger Oil Feed Pipe Washer (3) - Remove and DISCARD [2x]
- Turbocharger Oil Feed Pipe (4) - Remove
Turbocharger Coolant Feed and Return Pipe Bolt (1) - Remove
- Turbocharger Coolant Feed and Return Pipe Gasket (2) - Remove and DISCARD [2x]
- Turbocharger Coolant Feed Pipe (3) @ Compressor Air Intake Turbocharger - Separate
- NOTE:

Turbocharger Oil Return Pipe Bolt (1) - Remove [4x]
- NOTE:
Some components not shown for graphic clarity.
Turbocharger Oil Return Pipe (1) - Remove
- Turbocharger Oil Return Pipe Gasket (2) - Remove and DISCARD [2x]
Turbocharger Bolt (1) - Remove [4x]
Compressor Air Intake Turbocharger (1) - Remove
- Turbocharger Gasket (2) - Remove and DISCARD
Install the EN-46106 Flywheel Holding Tool (1).
- NOTE:
- If reusing the pressure plate assembly, place an alignment mark on the pressure plate and flywheel for proper alignment during installation.
- DO NOT use air tools to remove the clutch pressure plate bolts
Loosen the clutch pressure plate bolts using the following sequence:
- Loosen bolts 1 and 2 one full turn, then stop.
- Loosen bolts 3 and 4 one full turn, then stop.
- Loosen bolts 5 and 6 one full turn, then stop.
- Repeat Steps 3.1 through 3.3 until all bolts are loose.
Clutch Pressure Plate Bolt (1) - Remove and DISCARD [6x]
Remove the clutch pressure plate (2) from the dowel pins on the flywheel.
- Remove the driven disc (3).
- NOTE:
Note the position and direction of the engine flywheel before removal. The flywheel does not use a locating pin for alignment. Mark or scribe the end of the crankshaft and the flywheel before component removal. The existing manual transmission engine flywheel must be installed to the original position and direction.
Mark or scribe the end of the crankshaft and the manual transmission flywheel.
Flywheel Bolt (1) - Remove and DISCARD [8x]
- Flywheel - (2) Remove
- Note the location of the manual transmission flywheel balance weights, if applicable.
Remove the EN-46106 Flywheel Holding Tool (1).
- NOTE:
GE - 23907-1 Slide Hammer was part of the GE - 23907 Slide Hammer with Bearing Adapter set. The adapter is still available as GE - 23907 Slide Hammer with Bearing Adapter.
Using the GE - 23907 Slide Hammer with Bearing Adapter (1) and GE - 23907-1 Slide Hammer (2), remove the clutch pilot bearing.
- Install the legs of the GE - 23907 Slide Hammer with Bearing Adapter (1) into the clutch pilot bearing.
- Rotate the shaft of the tool until the legs of the tool are snug and contacting the I.D. surface of the bearing.
- Install the GE - 23907-1 Slide Hammer (2) to the GE - 23907 Slide Hammer with Bearing Adapter (1).
- Remove the clutch pilot bearing from the rear of the crankshaft.
- Remove the GE - 23907-1 Slide Hammer (2) to the GE - 23907 Slide Hammer with Bearing Adapter (1). from the clutch pilot bearing.
DISCARD the clutch pilot bearing.
Engine Mount Bracket Bolt- Left Side (1) - Remove and DISCARD [4x]
- NOTE:

Engine Mount Bracket Bolt- Right Side (1) - Remove and DISCARD [4x]
- NOTE:

Engine Mount Bracket- Right Side (1) - Remove
Ensure that during removal of the fuel pump that the valve lifter follower does NOT fall apart.
